The E46 325i with the M54 2.5L inline-six is a solid, enjoyable platform undermined by cooling system plastics, VANOS seals, subframe cracking, and window regulators. The engine itself is durable if coolant and oil changes are religious, but deferred maintenance turns minor issues into catastrophic failures.
Cooling System Failure (Plastic Components)
Common · high severity
Typical onset: 60,000-100,000 mi
Symptoms: Coolant leaks from expansion tank, radiator neck, or thermostat housing, Overheating during highway driving or hot weather, White residue or cracks visible on plastic coolant parts
Fix: Full cooling overhaul is the only real fix: radiator, expansion tank, upper/lower hoses, thermostat housing, water pump. Takes 4-6 hours if you do it all at once, which you should. Trying to chase individual leaks wastes money.
Estimated cost: $1,200-2,000
VANOS Seals Deterioration
Common · medium severity
Typical onset: 80,000-120,000 mi
Symptoms: Rough cold-start idle that smooths out after 30 seconds, Loss of low-end torque and throttle response, Rattling noise from valve cover area on startup
Fix: Replace both intake and exhaust VANOS unit seals (they're piston seals inside the units). Not difficult but time-consuming; 4-5 hours with valve cover removal. Aftermarket seal kits work fine.
Estimated cost: $800-1,400
Rear Subframe Cracking/Tearing
Occasional · high severity
Typical onset: 100,000+ mi
Symptoms: Clunking over bumps from rear suspension, Visible cracks in trunk floor sheet metal around subframe mounts, Alignment won't hold, rear tire wear uneven, Catastrophic failure leaves rear wheels cambered inward
Fix: Requires welding reinforcement plates into the chassis around subframe mount points, then replacing bushings. Quality job takes 8-12 hours. This is a known E46 structural defect; inspect before buying any used example.
Estimated cost: $1,500-3,000
Window Regulator Failure
Common · low severity
Typical onset: 70,000-110,000 mi
Symptoms: Window drops into door or won't go up/down, Grinding or clicking noise when operating window switch, Window stuck partially open
Fix: Plastic regulator clips break. Replace entire regulator assembly per door; 1.5-2 hours per side. Do all four if budget allows, they'll all fail eventually. OE BMW parts last longer than cheap aftermarket.
Estimated cost: $350-600 per door
Oil Filter Housing Gasket Leak
Common · medium severity
Typical onset: 80,000-130,000 mi
Symptoms: Oil weeping from top front of engine, near serpentine belt, Oil coating underside of intake manifold, Burning oil smell after hot drive
Fix: Gasket between oil filter housing and block hardens and leaks. Replace gasket and O-rings; 2-3 hours including cleanup. If ignored, oil gets on belts and accessories, creates fire risk.
Estimated cost: $400-700
Control Arm Bushings (Front Suspension)
Common · medium severity
Typical onset: 60,000-90,000 mi
Symptoms: Clunking over bumps or lane changes, Steering wander, car feels vague in corners, Inner tire edge wear, Vibration through steering wheel
Fix: E46 front end has a lot of bushings: thrust arm (FCAB), control arm, and tie rods all wear. Budget for replacing the entire front control arm kit. Takes 4-6 hours for both sides with alignment. Polyurethane bushings last longer but transmit more NVH.
Estimated cost: $1,200-1,800
CCV (Crankcase Ventilation) System Clogging
Occasional · medium severity
Typical onset: 90,000-140,000 mi
Symptoms: Rough idle, especially when warm, Excessive oil consumption without visible leaks, White smoke from exhaust on deceleration, Check engine light for lean/rich codes
Fix: PCV valve integrated into valve cover. Diaphragm tears, causes vacuum leaks and oil sucking into intake. Replace valve cover assembly (easier than trying to service the valve alone). 2-3 hours labor.
Estimated cost: $600-1,000
Owner tips
Flush coolant every 2 years with BMW-spec fluid and replace expansion tank preemptively at 60k mi to avoid engine damage
Inspect rear subframe mounts in trunk before purchase — this is a deal-breaker if already cracked badly
Use quality 5W-30 synthetic oil and keep intervals at 5,000 mi despite BMW's extended service marketing
Budget $2,000/year in maintenance once past 80k mi if you want reliability; this is not a Camry
Buy one if you're handy or have a good independent BMW shop, and the cooling system plus subframe check out — otherwise you're signing up for $3k+ in catch-up maintenance within the first year.
