The E46 325i with the M54 2.5L inline-six is mechanically robust but plagued by cooling system fragility, subframe cracking issues, and typical BMW electronics gremlins. The engine itself is bulletproof if you stay on top of cooling and oil changes, but supporting systems will nickel-and-dime you.
Cooling System Failure (Expansion Tank, Water Pump, Thermostat)
Common · high severity
Typical onset: 60,000-100,000 mi
Symptoms: coolant loss with no visible leaks, overheating at idle or highway speeds, steam from engine bay, cracked expansion tank
Fix: The entire cooling system ages as a unit—plastic impeller water pumps fail, expansion tanks crack, and thermostats stick. Smart move is replacing expansion tank, water pump, thermostat, upper/lower hoses, and belt tensioner all at once. 4-6 hours labor if done properly.
Estimated cost: $800-1,400
Rear Subframe Cracking and Mounting Point Tear-Out
Common · high severity
Typical onset: 80,000-150,000 mi
Symptoms: clunking over bumps from rear end, visible cracks in subframe mounting areas on underside inspection, differential movement under hard acceleration
Fix: The rear subframe mounts can crack or tear through the sheet metal floor pan, especially on earlier E46s. Requires reinforcement plates welded in (proper fix) or subframe replacement if structural damage is severe. 8-12 hours labor, often more if rust is present.
Estimated cost: $1,500-3,500
Window Regulator Failure
Common · low severity
Symptoms: window drops into door, grinding or clicking noise when operating windows, window won't go up or goes up crooked
Fix: Plastic clips in the regulators break, cables fray, or motors burn out. Each door is about 2-3 hours labor. Most owners will face at least two windows failing over ownership.
Estimated cost: $300-500 per window
VANOS Seals Deterioration (Variable Valve Timing)
Occasional · medium severity
Typical onset: 100,000-150,000 mi
Symptoms: cold start rattle for 2-3 seconds, rough idle when warm, loss of low-end torque, Check Engine Light for camshaft position codes
Fix: The M54 uses single-VANOS on intake side only. Seals harden and leak oil pressure, causing timing slop. Requires valve cover removal and VANOS unit disassembly. 4-5 hours labor. Use upgraded aftermarket seals.
Estimated cost: $600-1,000
Oil Filter Housing Gasket and OFHG Cooler Leaks
Common · medium severity
Typical onset: 70,000-120,000 mi
Symptoms: oil pooling on top of bellhousing, oil drips from passenger side of engine, burning oil smell after highway driving
Fix: The oil filter housing gasket is a common leak point on the M54. Often the integral oil cooler O-rings fail simultaneously. Replace gasket, O-rings, and consider doing oil pan gasket at the same time since you're underneath. 3-4 hours labor.
Estimated cost: $400-700
Control Arm Bushings (Front Thrust Arms)
Common · medium severity
Typical onset: 80,000-120,000 mi
Symptoms: steering wheel vibration at highway speeds, clunking over bumps, tire feathering or uneven wear, wandering on straight roads
Fix: The front thrust arm bushings (lower control arms) wear out and cause alignment instability. Replace control arms with ball joints as assemblies—trying to press bushings is not worth the hassle. Both sides: 2-3 hours plus alignment.
Estimated cost: $500-900
CCV (Crankcase Ventilation) System Clogging
Occasional · medium severity
Typical onset: 90,000-140,000 mi
Symptoms: excessive oil consumption (1 qt per 1,000 mi), rough idle, oil in intake boots, whistling noise from valve cover
Fix: The CCV valve and hoses clog with sludge, causing crankcase pressure buildup and oil sucking through intake. Replace valve cover with integrated CCV, all associated hoses, and intake boots. 3-4 hours labor.
Estimated cost: $600-1,000
Owner tips
Replace the entire cooling system preventively at 80k miles—don't wait for a roadside overheat
Inspect rear subframe mounting points annually after 80k miles; catching cracks early avoids catastrophic failure
Use quality oil (BMW LL-01 spec) and change every 5,000 miles to preserve VANOS and prevent CCV sludging
Budget $1,500/year for deferred maintenance catch-up if buying high-mileage
Buy one if it has documented cooling system overhaul and clean subframe—otherwise you're inheriting a $3,000-5,000 repair bill within the first year.

2020-01-15 · EA15001
BMW of North America, LLC (BMW) is recalling certain 2000-2005 323iT, 325iT, 325xiT, 320i, 323i, 325i, 325xi, 328i, 330i and 330xi and 2000-2006 323Ci, 325Ci, 328Ci, 330Ci, M3 Coupe, 323Cic, 325Cic, 330Cic, and M3 Convertible vehicles equipped with non-desiccated frontal Takata PSAN inflators and PSPI passenger frontal air bag inflators containing phase stabilized ammonium nitrate (PSAN) propellant that were used as interim remedy parts for previous Takata recalls. These inflators may explode due to propellant degradation occurring after long-term exposure to high absolute humidity, high temperatures, and high temperature cycling.
Consequence: An inflator explosion may result in sharp metal fragments striking the driver or other occupants resulting in serious injury or death.
Remedy: BMW will notify owners, and dealers will replace the passenger's front air bag, free of charge. The recall began February 13, 2020. Owners may contact BMW customer service at 1-800-525-7417.
