The 2006 GMC Envoy XL, particularly with the 4.2L I6 Vortec engine, is notorious for catastrophic engine failures and transmission cooling system issues that can strand owners unexpectedly. The 5.3L V8 is significantly more reliable but these trucks share platform-wide cooling and electrical gremlins.
Symptoms: excessive oil consumption (quart every 500-1000 miles), blue smoke on startup or acceleration, rod knock or bottom-end rattle, sudden loss of oil pressure, metal shavings in oil
Fix: The 4.2L I6 suffers from inherent piston ring design flaws and inadequate oiling to rod bearings. Once symptoms appear, complete engine replacement or full rebuild required (60-80 labor hours for rebuild, 20-25 for used engine swap). Many shops recommend swapping to junkyard engine over rebuild due to design flaws.
Estimated cost: $4,500-7,500
Transmission Oil Cooler Line Failure / Trans Overheating
Common · high severity
Typical onset: 80,000-140,000 mi
Symptoms: transmission fluid dripping from radiator area, pink or red fluid under vehicle, transmission slipping or delayed engagement, burnt transmission fluid smell, overheating transmission temp warnings
Fix: Factory cooler lines rust through where they connect to the radiator. If not caught early, leads to transmission fluid loss and trans failure. Replace both hard lines and all rubber sections preventively (3-4 hours). If trans overheated, expect full 4L60E rebuild or replacement (12-16 hours).
Estimated cost: $350-600 lines only, $2,200-3,800 with transmission rebuild
Front Differential Actuator Failure (4WD Models)
Common · medium severity
Typical onset: 70,000-110,000 mi
Symptoms: service 4WD message on dash, 4WD will not engage, grinding or clicking from front axle when attempting 4WD, 4WD stuck engaged (rare), ABS/traction control lights accompanying 4WD issue
Fix: Thermal actuator motor on front differential fails due to moisture intrusion and plastic gear wear. Actuator replacement straightforward (1.5-2 hours), but often misdiagnosed as transfer case encoder motor. Clean and reseal breather vent during repair to prevent repeat failure.
Estimated cost: $400-650
Cooling Fan Clutch Failure (4.2L I6)
Occasional · medium severity
Typical onset: 90,000-130,000 mi
Symptoms: engine running hot in traffic or at idle, roaring fan noise constantly (stuck engaged), poor A/C performance at idle, coolant temp climbing when stopped, fan blade wobble visible at idle
Fix: Thermal fan clutch locks up or freewheels. Inspect fan blade for cracks during replacement as they become brittle. Replace clutch and inspect water pump simultaneously as labor overlaps (2-2.5 hours). The 4.2L runs hot by design, so functioning fan clutch is critical.
Estimated cost: $350-550
Power Steering Hose Rupture (Recall 14V-353)
Occasional · high severity
Typical onset: any mileage
Symptoms: power steering fluid spraying onto hot exhaust manifold, visible fluid leak from driver side engine bay, sudden loss of power steering assist, burning smell from engine bay, fire risk from fluid on exhaust
Fix: High-pressure power steering hose deteriorates and can rupture onto exhaust, creating fire hazard. NHTSA recall 14V-353 covers replacement. Check if recall was completed; if not, dealer repair is free. If post-recall failure, aftermarket hose replacement is 1.5 hours.
Estimated cost: $0 if recall incomplete, $250-400 otherwise
Instrument Cluster Stepper Motor Failure
Occasional · low severity
Typical onset: 80,000-150,000 mi
Symptoms: fuel gauge reading empty when tank is full, speedometer bouncing or dead, tachometer intermittent or stuck, temperature gauge inaccurate, multiple gauges failing simultaneously
Fix: Stepper motors behind gauge needles fail, causing erratic readings. Cluster requires removal and either individual motor replacement (requires soldering skills, 3-4 hours) or sending to specialist for rebuild ($150-250 plus shipping). Used clusters require dealer programming to match VIN/mileage.
Estimated cost: $300-600
Rear HVAC Auxiliary Blower Motor Failure (XL models)
Occasional · low severity
Typical onset: 100,000+ mi
Symptoms: no air from rear ceiling vents, squealing noise from behind right rear interior panel, rear climate control ineffective, burning smell from rear cargo area (rare), rear blower works only on high speed
Fix: Extended-length XL models have auxiliary rear HVAC system. Blower motor bearings seize or resistor fails. Access requires removing right rear interior trim panels (2-2.5 hours). Test motor and resistor separately before ordering parts.
Estimated cost: $350-550
Owner tips
If buying a 4.2L I6 model, perform oil consumption test immediately — add measured quart and track miles until next quart needed; anything over 1500 mi/qt is acceptable, under 1000 mi/qt means imminent failure
Inspect transmission cooler lines at every oil change; they rot from outside-in so look for surface rust and replace proactively around 100k miles
Change transmission fluid every 50k miles maximum despite GM's 'lifetime' claims — the 4L60E in these cannot handle extended intervals when towing
Check for open recalls using VIN lookup, particularly the power steering hose fire risk recall
The 5.3L V8 models (Denali trim) are substantially more reliable; if choosing between engines, pay the premium for the V8
Hard pass on the 4.2L I6 models unless you're prepared for engine replacement; the 5.3L V8 versions are decent trucks if transmission cooler lines and 4WD system have been addressed, but better midsize SUV options exist from this era.

2015-09-24
General Motors LLC (GM) is recalling certain model year 2006-2007 Buick Rainier, Chevrolet Trailblazer and GMC Envoy vehicles, and 2006 GMC Envoy XL and Chevrolet Trailblazer EXT vehicles. Fluid may enter into the driver's door master power window switch module, causing corrosion that could result in a short in the circuit board, causing window switches to become inoperative. Previously, the affected vehicles may have had their master power window switch module treated with a protective coating, instead of having it replaced.
Consequence: The protective coating may not eliminate the risk that the circuit board could short and result in a fire, even while the vehicle is unattended.
Remedy: GM will notify owners, and dealers will install a new driver's door switch module, free of charge. The recall began on November 2, 2015. Owners may contact Buick customer service at 1-800-521-7300, Chevrolet customer service at 1-800-222-1020, and GMC customer service at 1-800-462-8782. GM's number for this recall is 15700.
