The 2003 S80 is a comfortable luxury sedan undermined by catastrophic transmission failures and expensive engine rebuild needs, particularly on the 2.9L I6. The turbo 2.5L five-cylinder is more durable, but all suffer from age-related electronics gremlins and suspension wear.
Automatic Transmission Failure (GM 4T65E on I6 models)
Common · high severity
Typical onset: 80,000-140,000 mi
Symptoms: Harsh 2-3 shift or slipping between gears under load, Transmission enters limp mode, dash displays 'Gearbox Service Required', Forward gears fail completely, only reverse works, Burned ATF smell or metal shavings in fluid
Fix: The GM-sourced 4T65E is notoriously weak behind the 2.9L I6. Internal clutch pack failure and valve body issues dominate. Rebuild runs 18-24 labor hours; remanufactured units are more reliable than rebuilds. Preventive fluid changes every 30k help but don't eliminate risk. 2.5L turbo uses Aisin AW55-50SN—more durable but still benefits from frequent servicing.
Estimated cost: $3,200-5,500
2.9L I6 Engine Internal Failures (Piston Ring Land Collapse)
Occasional · high severity
Typical onset: 120,000-180,000 mi
Symptoms: Excessive oil consumption, burning 1+ quart per 1,000 miles, Blue smoke from exhaust on cold start or acceleration, Rattling noise from cylinders, loss of compression, Coolant contamination in oil or vice versa if head gasket also fails
Fix: The 2.9L suffers from weak piston ring lands that crack under heat stress, leading to blowby and oil burning. Once started, it cascades into full engine rebuild territory. Requires 35-45 hours for complete teardown, machine work, new pistons, rings, bearings, gaskets, timing components. Many owners opt for used engine swaps instead. 2.5T and 4.4 V8 don't share this specific defect.
Estimated cost: $5,500-9,000
Transmission Oil Cooler Failure and Radiator Contamination
Common · high severity
Typical onset: 90,000-130,000 mi
Symptoms: Pink milkshake in coolant reservoir (ATF mixing with coolant), Transmission overheating warnings, Engine overheating due to clogged radiator from ATF sludge, Sudden transmission failure after coolant intrusion
Fix: The internal transmission cooler in the radiator fails, allowing coolant and ATF to mix. This destroys the transmission and contaminates the cooling system. Fix requires new radiator, external trans cooler install, complete coolant system flush, often full transmission rebuild. 12-16 hours if trans survives; add rebuild time if not. Preventive external cooler install ($400-600) is cheap insurance.
Estimated cost: $2,800-6,500
Upper Engine Mount and Torque Mount Failure
Common · medium severity
Typical onset: 70,000-110,000 mi
Symptoms: Heavy clunk when shifting from Park to Drive or Reverse, Engine rocks excessively during acceleration, Vibration through steering wheel at idle, Visible engine movement in bay when revving
Fix: Hydraulic upper mount and transmission torque mount deteriorate, causing harsh driveline engagement. Upper mount replacement requires supporting engine from below; 3-4 hours. Torque mount is easier at 1.5-2 hours. Replace both simultaneously for best results. Aftermarket mounts available but OE lasts longer.
Estimated cost: $600-1,200
Throttle Body Electronic Throttle Module (ETM) Failure
Occasional · medium severity
Symptoms: Limp mode activation, reduced power warning, Engine stalls at idle or when decelerating to stop, Throttle response sluggish or unresponsive, Check engine light with throttle position sensor codes
Fix: The drive-by-wire throttle body develops internal motor or sensor faults. Sometimes cleanable with MAF cleaner and relearn procedure (1 hour), but often requires replacement unit. Dealer calibration needed after install. 2-3 hours total. Aftermarket units exist but OE preferred for longevity.
Estimated cost: $800-1,400
Front Lower Control Arm Bushings and Ball Joints
Common · low severity
Typical onset: 80,000-120,000 mi
Symptoms: Clunking over bumps from front suspension, Steering wander or vague on-center feel, Uneven inner tire wear, Play in wheel when jacked up and pushed/pulled
Fix: Volvo pressed-in bushings and ball joints wear out. Control arms are not serviceable—replace entire assembly. 3-4 hours per side including alignment. Aftermarket Lemforder or Meyle parts acceptable. Do both sides and alignment together.
Estimated cost: $800-1,400
Climate Control Module (CCM) Failure
Occasional · low severity
Symptoms: HVAC display blank or flickering, No control over temperature or fan speed, Blower runs full blast regardless of setting, AC compressor won't engage despite proper refrigerant
Fix: The electronic climate control head unit fails due to cold solder joints and capacitor aging. Removal is 1 hour; many owners send units out for repair ($150-300) or swap used units. Plug-and-play replacement with VIDA tool for calibration ideal but not always necessary. DIY repair possible with soldering skills.
Estimated cost: $400-900
Owner tips
Install an external transmission cooler immediately if not present—costs $400 now vs $4,000+ later
Change transmission fluid every 30,000 miles with genuine Volvo or equivalent spec—these trans are fluid-sensitive
Avoid the 2.9L I6 entirely if shopping used; the 2.5T is far more reliable long-term
Budget $1,500/year for deferred maintenance surprises after 150k miles—these are aging luxury cars with premium repair costs
Skip it unless you find a 2.5T example with documented transmission services and a sub-$3k asking price—even then, keep a transmission fund ready.

2021-09-30
Volvo Car USA, LLC (Volvo Car) is recalling certain 2001-2006 S80 and 2001-2009 S60 vehicles. The driver's air bag inflator may explode during deployment, due to propellant degradation occurring after long-term exposure to high absolute humidity, high temperatures, and high temperature cycling.
Consequence: An inflator explosion may result in sharp metal fragments striking the driver or other occupants, resulting in serious injury or death.
Remedy: Dealers will replace the driver's air bag, free of charge. Owner notification letters were mailed November 29, 2021. Owners may contact Volvo Car customer service at 1-800-458-1552. Volvo's number for this recall is R10125.
