The 2004 Malibu represents the first year of GM's redesigned mid-size platform with the 2.2L Ecotec four-cylinder or 3.5L V6. While mechanically simpler than predecessors, it suffers from chronic intake gasket failures on V6 models, transmission cooler line corrosion leading to catastrophic failures, and premature lower intake manifold issues that can destroy engines if ignored.
Intake Manifold Gasket Failure (3.5L V6)
Common · high severity
Typical onset: 60,000-100,000 mi
Symptoms: Coolant loss with no visible external leaks, White smoke from exhaust on cold starts, Milky oil or coolant in oil pan, Overheating and eventual head gasket failure if not caught early
Fix: Lower intake manifold gasket replacement requires removing upper plenum and fuel rails. Critical to catch early before coolant enters cylinders and washes cylinder walls, leading to scored bores and piston ring damage. 4-6 hours labor for gasket alone; if cylinder damage occurs, you're looking at full engine rebuild or replacement.
Estimated cost: $600-1,200 for gaskets; $3,500-5,500 for engine rebuild if caught late
Transmission Oil Cooler Line Corrosion and Failure
Common · high severity
Typical onset: 80,000-130,000 mi
Symptoms: Transmission fluid leaking near radiator area, Pink or red fluid mixing with coolant in overflow tank, Transmission slipping or no engagement after coolant contamination, Overheating transmission
Fix: Steel cooler lines rust through where they connect to radiator, allowing coolant and trans fluid to mix. Once cross-contamination occurs, transmission is toast—requires full flush or replacement. Even catching it early requires cooler line replacement (2 hours) plus complete fluid system flush. If transmission internals are contaminated, you need a rebuild or reman unit (8-12 hours).
Estimated cost: $300-500 for lines only; $2,000-3,500 for transmission replacement after contamination
4T65E Transmission Pressure Control Solenoid and Shift Issues
Common · medium severity
Typical onset: 90,000-150,000 mi
Symptoms: Harsh 1-2 or 2-3 shifts, Check engine light with P0741 (TCC solenoid) or P0748 codes, Slipping between gears or delayed engagement, Transmission going into limp mode
Fix: The 4T65E transmission uses a pressure control solenoid that fails internally, causing erratic shift quality. Requires dropping pan, replacing solenoid and full fluid/filter service. Sometimes the shift solenoid harness inside the trans also needs replacement. 3-4 hours labor. If ignored, can lead to clutch pack damage requiring full rebuild.
Estimated cost: $400-800
Front Lower Control Arm Bushing and Ball Joint Wear
Common · medium severity
Typical onset: 70,000-110,000 mi
Symptoms: Clunking over bumps from front end, Steering wander or loose feel on highway, Uneven tire wear on inside edges, Steering wheel off-center after hitting potholes
Fix: Lower control arm bushings deteriorate and ball joints develop play. Ball joints are riveted in and require drilling out; most techs replace entire control arms with new bushings and joints installed. Both sides typically need doing at same time. 2.5-3.5 hours per side with alignment required after.
Estimated cost: $500-900 both sides with alignment
Power Steering Pump Whine and Failure
Occasional · medium severity
Typical onset: 90,000-140,000 mi
Symptoms: Whining noise from engine bay, especially when turning, Stiff steering at low speeds or when cold, Power steering fluid leaking from pump or high-pressure line, Groaning when turning wheel at full lock
Fix: Pump bearings wear and seals leak. Pulley can be difficult to remove without proper puller tool. Flush system and replace high-pressure line if it shows seepage. 2-3 hours labor including system flush.
Estimated cost: $350-600
Fuel Pump Failure
Occasional · high severity
Typical onset: 100,000-160,000 mi
Symptoms: No-start condition with cranking but no fuel pressure, Engine stalling when fuel tank below 1/4 full, Sputtering under acceleration or at highway speeds, Whining noise from rear of vehicle before failure
Fix: In-tank fuel pump assembly fails. Requires dropping fuel tank or removing rear seat and cutting access panel through floor (not factory provision on this year). Tank drop is cleaner. Replace entire pump module including sending unit. 2-3 hours labor.
Estimated cost: $400-700
Ignition Lock Cylinder and Passlock Security System Issues
Occasional · medium severity
Symptoms: Key won't turn or sticks in ignition, Security light flashing, no-start for 10 minutes then clears, Intermittent no-start requiring waiting period, Key stuck in ignition after parking
Fix: Passlock sensor in ignition cylinder fails, triggering anti-theft system. GM issued technical service bulletins for this. Proper fix is replacing lock cylinder assembly and relearning security system (30-minute procedure). Some techs install resistor bypass modules but this disables security. Lock cylinder replacement is 1.5-2 hours including steering wheel removal.
Estimated cost: $250-450
Owner tips
Check coolant overflow tank for any pink/red tint indicating transmission cooler line failure—catch this before trans is contaminated
Replace lower intake manifold gaskets on 3.5L V6 preventively around 70,000 miles if you see any coolant loss
Use only Dexcool-compatible coolant; mixing with green coolant accelerates gasket deterioration
Flush transmission fluid every 50,000 miles—don't trust 'lifetime' claims on 4T65E units
If Passlock security light stays on, perform the 30-minute relearn procedure before replacing parts
The 2004 Malibu can be reliable if the intake gaskets and transmission cooler lines have been addressed, but budget $2,000-3,000 in deferred maintenance on any high-mileage example—the V6 is particularly expensive when things go wrong, making the 2.2L four-cylinder the safer used buy.

Dorman Products, Inc. (Dorman) is recalling certain replacement intermediate steering shafts sold under the Dorman, OE Solutions, and Solutions brand names, part numbers 425-167, 2425167, and 7-3074, for installation on 2004-2012 Chevrolet Malibu, 2005-2010 Pontiac G6, and 2007-2009 Saturn Aura vehicles. The affected steering shafts may have a yoke that inadequately supports the u-joint bearing resulting in a premature failure.
Consequence: A joint bearing that fails prematurely may cause separation of the u-joint resulting in a complete loss of steering control, increasing the risk of a crash.
Remedy: Dorman will notify owners, and dealers will refund the purchase price or replace the steering shafts, free of charge. The recall began in September 2014. Owners may contact Dorman customer service at 1-800-523-2492.

General Motors LLC (GM) is recalling certain model year 2004-2012 Chevrolet Malibu vehicles manufactured May 16, 2003, through October 11, 2012, 2004-2007 Malibu Maxx vehicles manufactured June 25, 2003, through April 5, 2007, 2005-2010 Pontiac G6 vehicles manufactured May 26, 2004, through January 4, 2010, and 2007-2010 Saturn Aura vehicles manufactured April 24, 2006, through May 26, 2009. In the affected vehicles, increased resistance in the Body Control Module (BCM) connection may result in voltage fluctuations in the Brake Apply Sensor (BAS) circuit. These fluctuations can cause one or more of these conditions: the brake lights to illuminate without the brake pedal being pushed; the brake lights to not illuminate when the pedal is pushed; difficulty disengaging the cruise control; moving the gear shifter out of the 'PARK' position without pushing the brake; and disablement of crash avoidance features such as traction control, electronic stability control, and panic braking assist features.
Consequence: Any of the above failure conditions increases the risk of a crash.
Remedy: GM will notify owners, and dealers will attach the wiring harness to the BCM with a spacer, apply dielectric lubricant to both the BCM and harness connector and the BAS and harness connector, and will relearn the brake pedal home position, free of charge. The manufacturer distributed an Interim letter to customers on July 14, 2014. The recall began on August 18, 2014. Owners may contact General Motors customer service at 1-800-222-1020 (Chevrolet), 1-800-762-2737 (Pontiac), 1-800-553-6000 (Saturn). GM's number for this recall is 13036.

General Motors LLC (GM) notified the agency on April 29, 2014, that they are recalling 56,214 model year 2007 and 2008 Saturn Aura vehicles. On May 22, 2014, GM increased the recall to include an additional 1,074,899 model year 2004-2008 Chevrolet Malibu vehicles manufactured from May 16, 2003, through October 5, 2007, model year 2004-2007 Malibu Maxx vehicles manufactured from June 25, 2003, through April 5, 2007, and model year 2005-2008 Pontiac G6 vehicles manufactured from May 26, 2004, through September 28, 2007, and equipped with 4-speed transmissions. The total number vehicles being recalled is now 1,131,113.
Consequence: If the transmission shift cable fractures while the vehicle is being driven, the transmission gear selection may not match the indicated gear and the vehicle may move in an unintended or unexpected direction, increasing the risk of a crash. Furthermore, when the driver goes to stop and park the vehicle, despite selecting the PARK position, the transmission may not be in PARK. If the vehicle is not in the "PARK" position there is a risk the vehicle will roll away as the driver and other occupants exit the vehicle or anytime thereafter. A vehicle rollaway increases the risk of injury to exiting occupants and bystanders.
Remedy: GM will notify owners, and GM dealers will replace the shift cable assembly and mounting bracket, free of charge. The manufacturer has not yet provided a notification schedule. Owners may contact General Motors at 1-800-553-6000. GM's number for this recall is 14152.
