Preparation

  1. Ensure engine is completely cold to the touch
  2. Park vehicle on level ground and apply parking brake
  3. Disconnect negative battery cable
  4. Identify which freeze plug has failed by locating coolant leak source
  5. Determine if access requires removal of any engine accessories, exhaust components, or motor mounts
  6. Raise and support vehicle on jack stands if accessing plugs from underneath
  7. Place drain pan under radiator petcock or lower radiator hose

    Drain engine coolant
    Open radiator petcock or remove lower radiator hose to drain coolant into drain pan. If accessing a rear freeze plug, also drain engine block drain plugs if equipped. Collect all coolant for proper disposal or reuse if clean.

    Remove any components blocking access to the failed freeze plug. This may include exhaust manifold heat shields, starter motor, engine mount bolts, or accessories depending on plug location. For side plugs, you may need to loosen the engine mount and jack the engine slightly for clearance.

    Clean area around freeze plug
    Use wire brush and shop rags to clean rust, dirt, and old coolant residue from around the failed freeze plug. Clean thoroughly to allow proper inspection of the bore after removal.

    Remove failed freeze plug
    Using a freeze plug removal tool or a punch and hammer, carefully drive one edge of the freeze plug inward to tilt it in the bore. Once tilted, grip the plug with pliers and twist while pulling outward to remove. Alternatively, punch a hole in the center and pry out with a screwdriver, being careful not to damage the bore.

    Inspect and clean freeze plug bore
    Thoroughly inspect the freeze plug bore in the engine block for rust, pitting, or damage. Use wire brush and scraper to remove all rust, old sealant, and debris from the bore. The surface must be clean bare metal for proper sealing. Check bore for roundness and damage that might prevent proper sealing.

    Prepare new freeze plug
    Verify new freeze plug is correct size by test-fitting in bore (do not install yet). Apply a thin, even coat of RTV silicone sealant or freeze plug sealer around the outer perimeter of the new plug. Do not use excessive sealant.

    Install new freeze plug
    Position new freeze plug squarely in the bore with the convex (domed) side facing outward. Using a freeze plug installation driver or large socket slightly smaller than the plug diameter, tap the plug evenly into the bore with a ball peen hammer. Drive the plug in until it is flush or slightly recessed (approximately 1/16" to 1/8") below the block surface. Ensure plug is seated evenly all around.

    Allow sealant to cure
    Allow RTV sealant to set according to manufacturer's instructions, typically 15-30 minutes minimum before adding coolant. Check sealant packaging for specific cure time requirements.

    Reinstall removed components
    Reinstall all components removed for access in reverse order of removal. If engine was jacked up, lower it back onto mounts and torque mount bolts. Reinstall starter, exhaust components, or accessories as applicable.

    Refill cooling system
    Close radiator petcock and reconnect any removed hoses with new clamps if needed. Fill cooling system with appropriate 50/50 mixture of ethylene glycol antifreeze and distilled water. Fill radiator to proper level and fill coolant recovery tank to COLD mark. Reconnect negative battery cable.

    Bleed cooling system
    Start engine with radiator cap off and allow to warm to operating temperature. Add coolant as level drops during air purge. When thermostat opens, coolant level will drop further. Continue adding coolant until level stabilizes and no air bubbles emerge. Run heater on high to ensure air is purged from heater core.

Reassembly

  1. Verify all cooling system hoses and clamps are properly secured
  2. Double-check that all components removed for access have been reinstalled and properly secured
  3. Install radiator cap once coolant is at proper level and system is fully bled

Verification

  • With engine at operating temperature, visually inspect new freeze plug for any coolant seepage
  • Check coolant level in recovery tank after engine cools completely and top off if needed
