Replace the front axle seal on a 1966 Corvette independent rear suspension to stop differential fluid leaks at the axle shaft.

Warnings

⚠️The independent rear suspension is under tension from the transverse leaf spring. Improper support can cause the suspension to shift violently when the control arm is disconnected.
Gear oil is extremely slippery and will make the work area hazardous. Keep absorbent material nearby and clean spills immediately.
The axle shaft is heavy and can fall when removed. Be prepared to support it during extraction.

Preparation

  1. Park vehicle on level surface and engage parking brake
  2. Place wheel chocks behind rear wheels (this is a rear-mounted differential despite the 'front axle' terminology referring to the front of the differential housing)
  3. Loosen lug nuts on the wheel corresponding to the side being serviced while vehicle is on the ground
  4. Raise vehicle at rear jacking point and secure with jack stands under the frame rails
  5. Remove wheel and tire assembly
  6. Place drain pan under differential housing
  7. Clean the area around the differential and axle shaft with brake cleaner to prevent contamination

Procedure

  1. 1
    Disconnect rear wheel brake components
    Remove the brake caliper mounting bolts and support the caliper with wire or a bungee cord to avoid stressing the brake hose. Do not let the caliper hang by the brake line. Remove the brake rotor by pulling it straight off the axle flange studs.

    Disconnect the trailing arm from the spindle support
    Locate the trailing arm to spindle support bolts. Remove the bolts securing the trailing arm to the spindle support bracket. Note the orientation and any shims present for reassembly alignment.

    Separate the control arm from the spindle support
    Locate the lower control arm ball joint at the spindle support. Remove the cotter pin and castellated nut from the ball joint stud. Use a ball joint separator to break the taper connection between the ball joint and the spindle support. Strike the spindle support boss with a hammer while applying pressure with the separator tool to free the joint.

    Support and remove the spindle support assembly
    With the trailing arm and control arm disconnected, carefully pull the spindle support assembly outward to expose the inner axle shaft Universal joint connection. Support the spindle support to prevent it from falling or binding.

    Disconnect the axle shaft U-joint
    Locate the 4 U-joint bearing cap retaining bolts or U-bolts connecting the axle shaft to the differential side yoke. Remove all 4 fasteners and separate the U-joint. Push the spindle support assembly further outward to provide clearance and allow the inner stub shaft to remain in the differential housing.

    Extract the inner axle shaft stub from differential
    With the outer assembly removed, the inner stub shaft will remain in the differential carrier. Attach a slide hammer with an axle puller adapter to the stub shaft and extract it from the differential housing. The shaft may require significant force to overcome the seal friction. Once removed, immediately place a drain pan underneath as gear oil will drain from the housing.

    Remove the old axle seal
    Inspect the seal bore in the differential housing. Use a seal puller or pick to carefully pry out the old axle seal. Work around the perimeter to avoid damaging the seal bore. If the seal is stubborn, use a slide hammer with a hook adapter. Clean the seal bore thoroughly with a shop rag and brake cleaner, removing all old seal material and debris.

    Inspect axle shaft and seal surface
    Examine the stub axle shaft sealing surface for grooves, scoring, or rust pitting. Any imperfections in this surface will cause the new seal to leak. Light surface rust can be cleaned with fine emery cloth, but deep grooves require shaft replacement. Inspect the shaft splines for wear or damage.

    Install new axle seal
    Lightly coat the outer diameter of the new seal with gear oil. Position the seal squarely in the bore with the seal lip facing inward toward the differential. Using a seal driver or large socket that contacts only the outer edge of the seal (never the center), drive the seal in until it is flush with the housing face or seated to the depth stop in the bore. Tap evenly around the perimeter to ensure square installation.

    Reinstall the inner stub axle shaft
    Coat the stub axle shaft sealing surface and splines with fresh gear oil. Carefully align the shaft with the seal and differential side gear splines. Push the shaft in by hand until it engages the splines, then tap gently with a rubber mallet on the end until the shaft is fully seated. The shaft should bottom out against the side gear with approximately 0.25 inches of the shaft protruding from the seal.

    Reconnect the U-joint
    Reposition the spindle support assembly and align the outer axle shaft U-joint with the inner stub shaft yoke. Install the 4 U-joint bearing cap fasteners and tighten in a cross pattern to ensure even clamping. Verify the U-joint rotates smoothly without binding.

    Reconnect the lower control arm ball joint
    Guide the spindle support back into position and align the lower control arm ball joint stud with the hole in the spindle support. Install the castellated nut and tighten until the cotter pin holes align. Install a new cotter pin and bend the ends to secure.

    Reconnect the trailing arm
    Align the trailing arm with the spindle support bracket, ensuring any shims removed during disassembly are reinstalled in their original positions. Install the trailing arm bolts and tighten securely.

    Reinstall brake components
    Install the brake rotor onto the axle flange studs. Position the brake caliper over the rotor and install the caliper mounting bolts. Tighten the caliper bolts securely. Pump the brake pedal several times to restore caliper piston position.

    Refill differential with gear oil
    Locate the differential fill plug on the side of the housing. Remove the plug and add 75W-90 GL-5 gear oil until it reaches the bottom of the fill hole (oil should just begin to seep out). Install the fill plug and tighten securely. Total capacity is approximately 2.0 quarts, but verify level at fill hole.

Reassembly

  1. Reinstall the wheel and tire assembly, tightening lug nuts in a star pattern while the vehicle is still on jack stands
  2. Lower the vehicle to the ground and perform final lug nut torque to manufacturer specification
  3. Wipe down all differential surfaces to establish a clean baseline for leak detection

Verification

  • With the vehicle on level ground, recheck the differential fluid level at the fill plug after allowing time for oil distribution
  • Start the engine and verify no brake warning lights are illuminated
  • Test drive the vehicle for 10-15 miles, including turns in both directions
  • Re-inspect the axle seal area for any signs of fresh oil leakage
  • Verify smooth operation with no unusual noises from the rear suspension or differential
  • Recheck all fasteners for proper tightness after test drive
