Preparation

    Drain and disconnect hydraulic line
    Using a flare nut wrench to prevent rounding, carefully loosen the hydraulic line fitting at the master cylinder outlet. Position catch pan below and allow fluid to drain. Once drained, fully remove the hydraulic line and immediately cap or plug the line end to prevent contamination and further fluid loss.

    Remove clutch pedal return spring
    Locate the clutch pedal return spring attached to the clutch pedal arm. Using pliers or by hand, carefully unhook the return spring from the pedal. Note the exact attachment points and spring orientation for reinstallation.

    Disconnect pushrod from clutch pedal
    Locate the pushrod clevis pin connecting the master cylinder pushrod to the upper clutch pedal arm. Remove the cotter pin or retaining clip securing the clevis pin. Slide the clevis pin out to disconnect the pushrod from the pedal. The pedal will now move freely.

    Remove master cylinder mounting fasteners
    From inside the driver footwell, locate the 2 mounting nuts securing the clutch master cylinder to the firewall. Using a 9/16" wrench or socket, remove both mounting nuts completely. Support the master cylinder from the engine compartment side if possible to prevent it from falling.

    Extract master cylinder assembly
    Carefully pull the master cylinder assembly rearward into the driver compartment, working the pushrod through the firewall opening. The cylinder may be tight in the firewall hole; work it gently to avoid damaging the firewall or cylinder body. Remove the pushrod boot from the firewall and inspect for damage.

    Inspect and clean mounting area
    With the old master cylinder removed, inspect the firewall mounting surface for corrosion, damage, or old gasket material. Clean the mounting surface with a wire brush and shop towels. Check the firewall hole for sharp edges that could damage the new pushrod boot. Inspect the clutch pedal bushing for wear while access is available.

    Prepare new master cylinder
    Remove the new master cylinder from packaging and verify it matches the original unit in pushrod length, mounting pattern, and outlet position. Install the new pushrod boot onto the firewall from the driver compartment side, ensuring it seats properly in the firewall hole. Do not fill the reservoir yet.

    Install master cylinder to firewall
    From inside the driver compartment, carefully guide the new master cylinder pushrod through the firewall boot and into the engine compartment. Align the mounting studs with the firewall holes and push the cylinder body flush against the firewall. From the engine compartment side, thread on the 2 mounting nuts by hand, then tighten with a 9/16" wrench in a cross pattern until snug and the cylinder is firmly seated.

    Connect pushrod to clutch pedal
    Inside the driver compartment, align the master cylinder pushrod clevis with the hole in the upper clutch pedal arm. Insert the clevis pin through the pedal arm and pushrod clevis. Install the cotter pin or retaining clip to secure the clevis pin. Verify the connection is secure and the pushrod moves smoothly with pedal motion.

    Reinstall clutch pedal return spring
    Reattach the clutch pedal return spring to the pedal arm at the original attachment point noted during disassembly. Ensure the spring provides proper tension to return the pedal to the full up position. Verify the pedal moves smoothly through its full range of motion without binding.

    Connect hydraulic line
    Remove any caps or plugs from the hydraulic line and master cylinder outlet port. Carefully thread the hydraulic line fitting into the master cylinder outlet by hand to avoid cross-threading. Once hand-tight, use a flare nut wrench to snugly tighten the fitting. Do not over-tighten as this can damage the flare or fitting.

    Fill master cylinder reservoir
    Open a fresh container of DOT 3 brake fluid. Remove the reservoir cap from the clutch master cylinder and slowly fill the reservoir to approximately 1/4 inch from the top. Keep the fluid container sealed when not pouring to prevent moisture contamination. Monitor the reservoir level throughout the bleeding process.

    Bleed hydraulic clutch system
    Locate the bleeder valve on the clutch slave cylinder at the transmission bellhousing. Attach a clear hose to the bleeder valve and place the other end in a catch container with clean brake fluid. Have a helper slowly depress the clutch pedal fully and hold it down. Open the bleeder valve 1/2 turn to release fluid and air, then close the valve before the helper releases the pedal. Repeat this process until no air bubbles appear in the discharged fluid and the pedal feels firm. Check and refill the master cylinder reservoir frequently during bleeding to prevent introducing air.

    Final tightening and inspection
    With the system bled, perform a final inspection of all connections. Verify the hydraulic line fitting is snug, mounting nuts are tight, and all clevis pins are properly retained. Wipe down all surfaces to remove any spilled brake fluid. Check that the reservoir is filled to the proper level and the cap is securely installed.

Reassembly

  1. Reinstall any trim panels or floor mats removed during preparation
  2. Reconnect negative battery cable
  3. Check fluid level in master cylinder reservoir and top off if needed
  4. Clean any brake fluid spills from paint or interior surfaces immediately with water

Verification

  • Start engine and verify clutch pedal has firm resistance with approximately 1 inch of free play at the top of pedal travel
  • With engine running, depress clutch pedal and shift through all gears smoothly without grinding
