Preparation

  1. Ensure engine is completely cold to the touch
  2. Disconnect negative battery cable
  3. Remove radiator cap slowly to release any residual pressure
  4. Place large drain pan under engine and open radiator petcock to drain coolant completely
  5. Remove both engine drain plugs on side of block if equipped to ensure complete drainage
  6. Raise vehicle on jack stands and support securely at frame rails

    Remove air cleaner and carburetor linkage
    Remove the air cleaner assembly and set aside. Disconnect throttle linkage, return springs, and transmission kickdown cable if equipped with automatic transmission. Label and disconnect vacuum lines from carburetor. This provides access to upper engine area and prevents damage during engine lifting.

    Disconnect cooling system hoses and heater lines
    Disconnect upper and lower radiator hoses at engine. Disconnect heater hoses at engine block connections on passenger side of block. Remove radiator if needed for additional working clearance. Cap all open connections to prevent debris entry.

    Working from underneath vehicle, disconnect exhaust pipes from both exhaust manifolds at the flange connections. Remove 5 bolts securing each exhaust manifold to the cylinder heads.     Exhaust manifold studs may break if rusted. Have replacement studs available.

    Place engine hoist or support bar across engine bay and attach lifting chain to intake manifold lifting points (use carburetor studs with appropriate lifting brackets). Raise engine slightly to unload motor mounts. Remove 2 bolts securing each motor mount to frame brackets. Remove 1 through-bolt on each side securing motor mount to engine block mounting bracket. Raise engine approximately 3 inches to provide clearance for accessing side freeze plugs.

    Identify and mark all freeze plug locations
    Locate all 6 freeze plugs on the 327 V8 block: 2 plugs on each side of block (driver and passenger side) positioned between the cylinder banks and oil pan rail, and 2 plugs at the rear of the block behind the bellhousing area accessible from underneath. The side plugs are typically 1.5 inch diameter, rear plugs are 1.75 inch diameter. Mark each location with paint marker for tracking during removal and installation.

    Remove driver side freeze plugs
    Starting with the driver side, use freeze plug removal tool or center punch to create a dimple slightly off-center on the first freeze plug face. Strike with ball peen hammer to collapse the plug inward, then use punch at an angle to pry and rotate the plug out of its bore. Repeat for second plug on driver side. If plugs are severely corroded, drill a hole in center and use a slide hammer with screw attachment.
    Do not strike plug dead center with excessive force as this may crack the block. Work carefully around frost-damaged blocks.

    Repeat the removal process for both freeze plugs on passenger side of block. These plugs may be more difficult to access due to steering linkage and chassis components. Use extensions and angled tools as needed to reach plug faces.

    Remove rear freeze plugs
    Working from underneath vehicle, locate the 2 rear freeze plugs at the back of the engine block near the bellhousing mounting area. These plugs are accessible between the engine block and transmission bellhousing. Use the same punch and hammer technique to collapse and remove these plugs. These are typically larger diameter (1.75 inch) than the side plugs.

    Clean all freeze plug bores thoroughly
    Use wire brush on die grinder to thoroughly clean each freeze plug bore, removing all rust, old sealant, and corrosion. The bore must be perfectly clean and smooth for proper plug seating. Inspect each bore carefully for cracks, pitting, or damage. Minor pitting can be addressed with additional sealant, but cracks require professional machine shop evaluation. Wipe bores clean with shop rags and brake cleaner.

    Measure freeze plug bore diameters
    Using calipers or micrometer, measure the actual diameter of each freeze plug bore to confirm correct replacement plug size. Standard 327 block uses 1.5 inch plugs on sides and 1.75 inch plugs at rear, but verify before installation. New plugs should be 0.020 to 0.030 inch larger than bore for proper interference fit.

    Install new freeze plugs with sealant
    Apply thin continuous bead of high-temp RTV silicone sealant around the outer circumference of first freeze plug. Position plug in bore with cup side facing outward (convex side into engine block). Using appropriately sized freeze plug installation driver and hammer, drive plug squarely into bore until it seats flush with or slightly below (0.030 to 0.060 inch) the block surface. Ensure plug enters perfectly straight to avoid cocking. Repeat for all 6 plugs.
    Do not over-drive freeze plugs. Driving too deep can push plug through the bore or crack the block. Stop when plug is just below flush.

    Verify freeze plug installation and cure time
    Visually inspect all 6 installed freeze plugs to ensure they are seated evenly and at proper depth. Check for any gaps between plug edge and block surface. Allow RTV sealant to cure for minimum 1 hour before adding coolant (24 hours is ideal for maximum seal integrity). Wipe away any excess sealant squeeze-out.

    Reinstall motor mounts and lower engine
    Lower engine back onto motor mounts, aligning engine block brackets with frame mount brackets. Install motor mount through-bolts on each side and tighten snugly. Install the 2 frame bracket bolts on each side. Remove engine support equipment once all mount hardware is secure.
