Preparation
- Park vehicle on level surface and engage parking brake firmly
- Place wheel chocks behind rear wheels
- Disconnect negative battery cable
- Raise vehicle and support securely on four jack stands at frame rails
- Remove rear wheels for better access to driveshaft and transmission mount
- Allow exhaust system to cool completely if vehicle was recently driven
- Mark driveshaft orientation to rear axle yoke with paint pen for proper reinstallation phasing
- Drain transmission fluid into suitable container (remove side cover or drain plug depending on transmission type)
- Apply penetrating oil to all fasteners that will be removed and allow to soak for 15-30 minutes
Procedure
- 1Disconnect driveshaft from rear differentialRemove the 4 U-joint strap bolts securing the rear U-joint to the differential pinion yoke. Support the driveshaft and carefully lower it to separate from the yoke. Note the indexing marks made during preparation to ensure correct reassembly phasing.
- 2Remove driveshaft from transmissionSlide the driveshaft rearward to disengage the slip yoke from the transmission output shaft. Lower the driveshaft and remove it from under the vehicle. Inspect the slip yoke splines and transmission tailhousing (extension housing) seal for wear or damage. Place a drain pan under the transmission tailshaft as fluid may drain out.
- 3Disconnect shift linkageLocate the shift linkage rods connected to the transmission side cover. Remove the 3 cotter pins securing the shift rod clevis pins at the transmission levers. Remove the clevis pins and disconnect all shift rods. On center tunnel shifters, disconnect the shift lever from the transmission by removing the mounting bolts at the transmission tunnel boot.
- 4Disconnect clutch linkageDisconnect the clutch fork return spring from the fork and frame bracket. Remove the clutch fork pushrod from the clutch cross shaft by removing the clevis pin and cotter pin. The pushrod connects to the clutch pedal linkage through the frame; mark orientation for reassembly.
- 5Disconnect speedometer cableLocate the speedometer cable connection at the right side of the transmission tailhousing. Unscrew the speedometer cable ferrule by hand or with pliers (turn counterclockwise). Carefully withdraw the cable from the transmission housing without kinking the cable.
- 6Disconnect backup light switchIf equipped with backup lights, disconnect the electrical connector from the backup light switch mounted on the transmission side cover or tailhousing. Gently squeeze the connector tabs and pull apart.
- 7Support transmission with transmission jackPosition a transmission jack under the transmission pan. Secure the transmission to the jack using a chain or transmission jack saddle adapter. Raise the jack slightly to take the weight off the transmission mount but do not lift the transmission.
- 8Remove transmission mount crossmemberRemove the bolts securing the transmission mount to the crossmember (typically 2). Then remove the bolts securing the crossmember to the frame rails — verify count against the factory service/assembly manual. Carefully lower and remove the crossmember assembly from the vehicle. Inspect the transmission mount rubber for deterioration.
- 9Remove bellhousing inspection coverLocate the lower bellhousing inspection cover on the driver side of the bellhousing. Remove the 2 bolts securing the cover and remove it to provide access to the clutch assembly and lower bellhousing bolts. This opening allows visual inspection of clutch condition.
- 10Remove bellhousing to engine block boltsRemove the 6 bellhousing to engine block mounting bolts. Upper bolts are accessible from above near the cylinder heads, and lower bolts are accessible from below through the bellhousing inspection opening and from underneath. Support the transmission weight with the transmission jack throughout this process.
- 11Separate transmission from engineWith an assistant supporting the front of the transmission, carefully slide the transmission rearward along the input shaft axis. The input shaft must withdraw cleanly from the clutch disc hub and pilot bearing. Move the transmission approximately 6 inches rearward until the input shaft clears the bellhousing, then tilt the front down slightly and lower the assembly on the transmission jack. Guide carefully past the frame and exhaust components.
- 12Remove transmission from vehicleOnce the transmission is fully separated and lowered on the jack, carefully roll the transmission jack out from under the vehicle. Place the transmission on a suitable workbench or transmission stand for further service or rebuild. Inspect the input shaft seal, throwout bearing, and clutch fork condition.
- 13Inspect clutch componentsWith the transmission removed, the clutch assembly is now visible. Inspect the clutch disc for wear, oil contamination, or glazing. Check the pressure plate fingers for even wear and proper height. Inspect the flywheel surface for heat checking, scoring, or warping. Check the pilot bearing in the crankshaft for roughness by spinning with a finger. Replace any worn components as necessary.
- 14Service clutch assembly if requiredIf replacing clutch components, use the clutch alignment tool to center the new clutch disc against the flywheel. Install the pressure plate over the disc and alignment tool, threading in the pressure plate bolts (typically 6) finger-tight — verify count for the specific clutch assembly. Tighten the pressure plate bolts gradually in a star pattern to prevent warping, working in three stages until fully seated. Remove the alignment tool only after the pressure plate is secured. Install new throwout bearing on clutch fork if replacing.
Reassembly
- Clean all bellhousing and engine mating surfaces thoroughly with wire brush and solvent
- Install new bellhousing gasket if required (some applications use gasket, others are metal-to-metal)
- Apply a thin coat of high-temperature grease to the input shaft splines and pilot bearing
- Ensure clutch disc is properly aligned using clutch alignment tool before attempting transmission installation
- Slide transmission forward carefully, ensuring input shaft engages pilot bearing and clutch disc splines without binding
- Install all bellhousing bolts and tighten in a cross pattern - consult factory service manual for proper torque specifications
- Install crossmember and transmission mount, ensuring proper alignment before tightening fasteners
- Reconnect all linkages, speedometer cable, and electrical connections in reverse order of removal
- Lubricate driveshaft slip yoke splines with appropriate grease before installation
- Install driveshaft ensuring alignment marks match for proper phasing
- Refill transmission with appropriate gear oil through side cover or fill plug - refer to factory specifications for capacity and grade
- Adjust clutch free play at clutch fork pushrod per factory specifications (typically 1 inch at pedal)
- Verify all shift linkage operates smoothly through all gears with clutch pedal depressed
Verification
- Start engine and verify no unusual noises from bellhousing or transmission area
