Preparation

  1. Park vehicle on level surface and apply parking brake firmly
  2. Place wheel chocks in front of front wheels
  3. Allow differential to cool if vehicle was recently driven
  4. Raise rear of vehicle with floor jack and support securely on jack stands at frame rails
  5. Verify vehicle is stable before working underneath

    Position drain pan and loosen cover bolts
    Position drain pan directly beneath the differential cover. Using a 3/8" ratchet and appropriate socket, loosen all differential cover bolts approximately 2-3 turns each, but do not remove completely. Start at the top bolts and work your way around.

    Break seal and drain fluid
    Carefully loosen the lower bolts slightly more than the upper bolts to allow the cover to tilt downward and break the seal at the bottom. Fluid will begin draining. Once fluid flow slows, remove the lower bolts completely while supporting the cover with one hand. Allow all fluid to drain into the pan.

    Remove cover completely
    Remove the remaining cover bolts and carefully pull the cover away from the differential housing. You may need to gently tap the cover with a rubber mallet to break the gasket seal. Keep the cover level initially to avoid spilling residual fluid, then tilt to drain completely into the pan.

    Clean cover and housing surfaces
    Use a gasket scraper to remove all old gasket material from both the differential cover and the housing mating surface. Be careful not to gouge the aluminum surfaces. Follow with a wire brush to remove remaining debris, then clean both surfaces thoroughly with brake cleaner and clean rags. Both surfaces must be completely clean and dry for proper gasket sealing.

    Inspect differential internals
    With the cover removed, visually inspect the ring gear, pinion gear, and bearings for unusual wear, metal shavings, or damage. Check the bottom of the housing for excessive debris or metal particles. If significant wear or damage is observed, further diagnosis is required before reassembly.

    Install new gasket and position cover
    Place the new gasket onto the differential cover, aligning all bolt holes. Some gaskets are adhesive-backed and will stick to the cover. If using a non-adhesive gasket, a small amount of RTV silicone at a few points can help hold it in position. Carefully align the cover with the housing and start all bolts by hand to ensure proper alignment.

    Torque cover bolts
    Torque the differential cover bolts in a crisscross pattern, working from the center outward. Torque all bolts to specification in at least two stages: first to approximately 15 lb-ft, then to final specification. This ensures even gasket compression and prevents warping or leaks.

    Refill differential with gear oil
    Locate the differential fill plug on the front of the housing (passenger side). Remove the fill plug. Using a fluid pump or squeeze bottle, add ACDelco 75W-90 Synthetic Gear Oil through the fill hole until fluid begins to seep out of the fill hole. The proper level is at the bottom of the fill hole threads. Install and hand-tighten the fill plug.

    Lower vehicle and perform final checks
    Lower the vehicle from jack stands to the ground. Wipe down the differential cover and surrounding area. Start the engine and shift through all transmission gears while stationary (foot on brake), then shift into Park. This circulates fluid through the differential.

Reassembly

  1. Ensure all cover bolts are torqued to specification in a crisscross pattern
  2. Verify fill plug is reinstalled securely after filling to proper level
  3. Double-check for any fluid leaks around the cover gasket before returning vehicle to service
