Fact-checked. Built from OLP's spec database, then independently fact-checked line by line with every correction applied. Master-tech sign-off by Chris Hackleman is queued. Cross-check torque values against the factory manual, and stop if anything looks unsafe. How our data is made.

This procedure tests the battery condition using a battery tester or multimeter to verify cranking capacity and state of charge on the 1994-2007 Dodge Ram 2500 with 5.9L Cummins diesel engine.

Warnings

⚠️Battery contains sulfuric acid. Avoid skin contact and wear eye protection.
⚠️Battery produces explosive hydrogen gas. Keep sparks, flames, and cigarettes away from battery area.
Diesel engines require high cranking amperage. A weak battery may show acceptable voltage but fail under load.
ℹ️The Cummins diesel typically uses two Group 31 batteries. Both batteries must be tested individually.

Preparation

  1. Park vehicle on level surface and engage parking brake
  2. Turn off all electrical accessories including headlights, radio, and HVAC
  3. Allow engine to sit off for at least 30 minutes to get an accurate resting voltage
  4. Open hood and locate batteries on driver side of engine compartment
  5. Inspect battery case for cracks, leaks, or swelling that would indicate replacement is needed

Procedure

  1. 1
    Inspect battery terminals and cables
Visually inspect both battery terminals and cable connections for corrosion, loose connections, or damage. Check that cables are not frayed or corroded internally. Note any excessive corrosion which will affect test accuracy.
  2. 2
    Clean battery terminals if necessary
If corrosion is present on terminals or cable ends, loosen battery terminal bolts with 10mm wrench and remove cables (negative first, then positive). Clean terminals and cable ends with wire brush or battery terminal cleaner until bright metal is visible. Neutralize any acid residue with baking soda solution. Dry thoroughly before reconnecting.
Always disconnect negative terminal first to prevent short circuits.
    Torque spec
    Battery Terminal Bolts7 Nm (5 lb-ft)
  3. 3
    Reconnect and torque battery terminals
Reconnect battery cables (positive first, then negative). Torque battery terminal bolts to specification. Ensure terminals are tight and cannot rotate on battery posts.
    Torque spec
    Battery Terminal Bolts7 Nm (5 lb-ft)
  4. 4
Test resting voltage on passenger side battery
Set multimeter to DC voltage. Note that the two batteries are connected in parallel, so to test an individual battery accurately you should disconnect the interconnecting cable to isolate it. Connect positive lead to positive battery terminal and negative lead to negative terminal of passenger side battery. Record voltage reading. A fully charged battery should read 12.6-12.8 volts. Below 12.4 volts indicates partial discharge; below 12.0 volts indicates discharged battery.
  5. 5
Test resting voltage on driver side battery
Repeat voltage test on driver side battery using same procedure. Record voltage reading. Compare readings between both batteries - they should be within 0.2 volts of each other.
  6. 6
Perform load test on passenger side battery
Connect battery load tester to passenger side battery terminals following tester manufacturer instructions. Apply load equal to half the CCA rating stamped on battery (typically 400-425 amps for Group 31) for 15 seconds. Voltage should remain above 9.6 volts at 70°F or above during entire test. Lower voltage indicates weak battery requiring replacement.
Load test produces significant heat. Do not exceed 15 seconds of load time.
  7. 7
Perform load test on driver side battery
Repeat load test procedure on driver side battery. Apply same load for 15 seconds and record minimum voltage. Both batteries must pass load test independently for reliable starting of Cummins diesel engine.
  8. 8
    Test cranking voltage
With load tester or multimeter still connected to one battery, have assistant crank engine (do not start). Observe voltage during cranking. Voltage should not drop below 9.6 volts during cranking. Extremely low cranking voltage indicates bad battery, corroded connections, or starter circuit problems.
ℹ️Do not crank engine for more than 30 seconds continuously to avoid starter damage.
  9. 9
    Apply terminal protection
After testing is complete and batteries are confirmed good, apply thin coat of dielectric grease or battery terminal protector spray to terminals to prevent future corrosion.

Reassembly

  1. Ensure both battery terminals are properly torqued to 7.0 Nm (5 lb-ft) - critical for reliable electrical connection
  2. Verify battery hold-down is secure and torqued to 11.0 Nm (8 lb-ft) if it was removed during cleaning

Verification

  • Confirm both batteries show resting voltage of at least 12.4 volts
  • Verify both batteries maintained voltage above 9.6 volts during load testing
  • Check that engine cranks briskly without hesitation or slow turning
  • Ensure all electrical accessories function normally after testing
  • Confirm no warning lights related to charging system are illuminated on dash
