Complete removal and reinstallation of the dashboard assembly on a 1994-2007 Dodge Ram 2500 with 5.9L Cummins diesel engine, including disconnection of all electrical connectors, HVAC components, and steering column.

Preparation

1. Park vehicle on level surface and set parking brake
2. Ensure front wheels are straight and steering wheel is centered
3. Disconnect negative battery cable and wait minimum 10 minutes for airbag system discharge
4. Remove driver and passenger seats to provide better access and working room
5. Place protective blanket or towel over front seats if left installed
6. Organize workspace with containers for fasteners, labeled by location
7. Have camera or phone ready to document connector locations and routing

Procedure

1. 1

   Remove steering wheel and column covers
   Remove the two screws securing the lower steering column cover and pull it away. Remove upper steering column cover. Remove the steering wheel retaining nut and pull the wheel straight off the shaft by hand (a puller is generally not required on these trucks). On vehicles equipped with an airbag, disconnect the airbag connector from the clockspring before removing the wheel; note that early 1994-1995 models may not have a driver airbag. Keep airbag module face-up on a clean surface away from work area.

   Remove instrument cluster bezel and cluster
   Remove the instrument cluster bezel by pulling outward on sides to release retaining clips. Remove the screws securing the instrument cluster to the dashboard (verify count against the service manual, typically 3-4). Pull cluster forward, disconnect electrical connectors from rear, and remove cluster from vehicle. Label connectors as you disconnect them.

   Remove center console and floor trim
   Remove center console by removing all mounting screws and bolts. Disconnect any electrical connectors for power outlets or switches. Remove floor trim panels on both driver and passenger sides. Remove door sill trim plates. Pry up carefully to avoid breaking clips.

   Remove HVAC control panel and radio
   Remove screws securing HVAC control panel and radio bezel. Pull bezel forward and disconnect any electrical connectors. Remove radio and HVAC control unit mounting screws. Disconnect all electrical connectors, vacuum lines, and control cables from HVAC unit. Label all connections. These trucks use manual HVAC controls (cable and vacuum operated); disconnect the control cables and vacuum lines accordingly.

   Disconnect steering column from dashboard
   Remove the bolts securing the steering column to the dashboard support bracket. Lower the steering column carefully and support it to prevent strain on remaining connections. Disconnect any remaining electrical connectors from the column including the ignition switch and turn signal multifunction switch, and disconnect the column-mounted shift linkage and interlock cable if equipped with an automatic transmission.

   Remove A-pillar trim and defroster grilles
   Remove A-pillar trim panels on both driver and passenger sides by pulling away from windshield to release clips. Remove defroster grille panels along top of dashboard by carefully prying up with trim tools. Work slowly to avoid breaking clips. These panels cover dashboard mounting bolts.

   Disconnect electrical connectors at junction block
   Locate the main electrical junction block on the driver side of the dashboard. Disconnect all large electrical connectors from the junction block. These are body harness connectors that supply power and signals to dashboard components. Label each connector with its position before removal. There are typically 4-6 large multi-pin connectors.

   Disconnect remaining electrical and mechanical connections
   Disconnect parking brake release cable from lever. Disconnect all remaining electrical connectors including dimmer switch and headlight switch (verify airbag/impact sensor locations against the service manual before disconnecting). Disconnect antenna cable from radio location. Disconnect shift indicator cable if equipped with automatic transmission. Verify all connections to dashboard are free.

   Disconnect HVAC plenum and heater hoses
   Working from inside vehicle and engine compartment, disconnect heater hoses from heater core at firewall. Expect small amount of coolant drainage. Remove bolts securing HVAC plenum assembly to firewall from engine compartment side. Inside vehicle, separate HVAC plenum from dashboard enough to access remaining dashboard mounting points.

    Remove dashboard mounting fasteners
    Remove all dashboard mounting bolts and screws. Locations include: bolts at each end near A-pillars (accessible after removing defroster grilles), bolts at center support brace, bolts at lower edge near floor, and screws along top edge. Count and organize all fasteners as you remove them, verifying the total mounting point count against the service manual for your model year.

    Remove dashboard assembly
    With an assistant, carefully pull dashboard assembly rearward and away from windshield. Check for any remaining connections or fasteners that may have been missed. The dashboard is bulky and heavy - maintain control during removal. Lift dashboard up and over steering column mounting bracket. Carefully maneuver dashboard out through driver door opening. Place on protected surface for inspection or repair.
12. 12

    Install replacement or repaired dashboard
    With assistant, carefully position dashboard assembly into vehicle through driver door. Guide over steering column bracket and align with windshield area. Push forward to mate with firewall and HVAC plenum. Verify all mounting holes align before installing fasteners. Install all dashboard mounting bolts and screws finger-tight first, then tighten securely; there is no critical torque sequence for dashboard fasteners, but confirm all mounting points are properly aligned and seated.

    Reconnect HVAC and mechanical connections
    Reconnect HVAC plenum to dashboard and firewall. Install mounting bolts to specified torque. From engine compartment, reconnect heater hoses to heater core. Reconnect parking brake release cable. Reconnect shift indicator cable if equipped. Reconnect antenna cable at radio location.

    Reconnect all electrical connections
    Reconnect all electrical connectors to junction block using labels from disassembly. Ensure each connector clicks fully into place. Reconnect all switch connectors including headlight switch, dimmer, and any airbag sensors. Reconnect HVAC control unit electrical connectors and vacuum lines. Reconnect steering column electrical connectors including ignition switch and multifunction switch.

    Reinstall steering column and remaining components
    Raise steering column into position and install mounting bolts to firewall bracket. Torque to specification. Install HVAC control unit and radio, securing with mounting screws. Install instrument cluster, connecting electrical connectors before securing with screws. Install cluster bezel. Install steering wheel, ensuring clockspring is centered and airbag connector is properly seated. Install steering column covers. Install all trim panels, A-pillar covers, and defroster grilles. Install center console. Reinstall seats if removed.

Reassembly

1. Verify all electrical connectors are fully seated and locked
2. Check that all mounting bolts and screws are torqued to specification
3. Ensure steering wheel is properly centered and aligned with front wheels
4. Verify all trim panels and clips are properly secured without gaps
5. Check coolant level and top off if necessary after reconnecting heater hoses

Verification

• Reconnect negative battery cable
• Turn ignition to ON position (do not start) and verify all dashboard warning lights illuminate then extinguish as normal
• Test all dashboard switches including headlights, turn signals, wipers, HVAC controls, and dimmer
• Verify instrument cluster displays all information correctly including speedometer, tachometer, and gauge functions
• Test radio and all speaker outputs
• Start engine and verify all gauges read correctly and no warning lights remain illuminated
• Test horn operation
• Verify airbag warning light extinguishes after a few seconds indicating system is functioning properly
• Check for any unusual noises or rattles from dashboard area
• Test parking brake release operates smoothly
• On automatic transmission, verify shift indicator shows correct gear position
