Replace both headlight bulbs on a 1994-2007 Dodge Ram 2500 with 5.9L Cummins diesel engine. This procedure involves accessing the headlight assemblies from the engine bay and replacing the halogen bulbs.

Preparation

1. Park vehicle on level surface and turn off engine

5. Put on clean work gloves to prevent skin oil transfer to new bulbs

Procedure

   Access driver side headlight assembly
   Open the hood and locate the driver side headlight assembly from the engine bay. On 2002-2007 (3rd gen) trucks with composite housings, the 9007 bulb socket is accessed from the rear of the headlight housing. On 1994-2001 (2nd gen) trucks with sealed beam H6054 units, the unit is accessed from the FRONT after removing the grille/bezel trim retaining screws. On the 5.9L Cummins, there is generally adequate clearance to reach the driver side, though the 2nd gen sealed beam requires front bezel removal.

   Remove driver side bulb connector
   Locate the electrical connector at the rear of the headlight bulb socket. Firmly grasp the connector body (not the wires) and pull straight back to disconnect. If the connector is stuck, gently rock it side-to-side while pulling. Do not pull on the wiring harness itself.

   Remove driver side bulb retaining mechanism
   For 9007 bulb assemblies: Release the wire spring retainer clip (or rotate the retaining ring counterclockwise on twist-lock designs) and pull the bulb straight out of the rear of the housing. For sealed beam units: Remove the retaining ring by releasing the spring clips or unscrewing the ring, then pull the entire sealed beam unit forward. The retaining mechanism varies slightly by model year.

   Remove old driver side bulb
   For 9007 bulbs: Pull the old bulb straight out of the socket. For sealed beam units: The entire unit is the bulb and will be replaced as one piece. Inspect the socket for any corrosion or damage before installing the new bulb.

   Install new driver side bulb
   Using gloved hands or a clean cloth, remove the new bulb from its package without touching the glass. For 9007 bulbs: Insert the new bulb into the socket, ensuring the alignment tabs match the socket grooves. Push firmly until the bulb seats fully. For sealed beam units: Position the new unit with the correct orientation (high/low beam terminals matching the connector).

   Reinstall driver side bulb assembly
   For 9007 bulbs: Insert the new bulb into the rear of the headlight housing, align the locating tabs, and secure it with the wire spring retainer clip (or rotate the retaining ring clockwise on twist-lock designs) until it locks in place. For sealed beam units: Insert the unit into the housing and secure with the retaining ring, ensuring all clips engage properly. Reconnect the electrical connector by pushing firmly until it clicks.

   Access passenger side headlight assembly
   Move to the passenger side of the engine bay. Locate the passenger side headlight assembly from the rear. On 4WD models with the 5.9L Cummins, passenger-side access is tighter due to the airbox and intake tubing; on some trucks the intake resonator or airbox may need to be loosened or removed to reach the bulb, and 2nd gen sealed beam units require front bezel/grille removal.

   Remove passenger side bulb connector
   Disconnect the electrical connector from the passenger side headlight bulb by grasping the connector body and pulling straight back. Work carefully in the tighter space to avoid damaging nearby components or wiring.

   Remove and replace passenger side bulb
   Follow the same removal and installation process as the driver side (steps 3-5). Rotate the socket counterclockwise to remove (or release retaining ring for sealed beam), remove old bulb, install new bulb with gloved hands, and reinstall the socket or sealed beam unit into the housing.

    Reinstall passenger side assembly and connector
    Secure the bulb socket by rotating clockwise 1/4 turn (or securing the retaining ring for sealed beam units). Reconnect the electrical connector by pushing firmly until it clicks into place. Ensure the connector is fully seated and the locking tab engages.

Reassembly

1. Verify both electrical connectors are fully seated and locked
2. Ensure both bulb sockets or sealed beam retaining rings are properly secured
3. Close hood securely

Verification

• Turn ignition to ON position without starting engine
• Activate headlights and verify both low beams illuminate properly
• Switch to high beams and verify both high beams function correctly
• Turn on parking lights and verify proper operation
• Check for proper beam pattern by observing light projection on a wall or garage door from 25 feet away; both beams should be level and symmetrical
• If beam pattern is uneven, headlight aim adjustment may be required (separate procedure)
