This procedure covers the replacement of the knock sensor on a 2011-2014 Ford F-150 with the 3.5L EcoBoost V6 engine, which requires removing the intake manifold to access the sensor located in the valley of the engine block.

Warnings

Parts

Preparation

  1. Ensure the engine is completely cool to the touch
  2. Disconnect the negative battery cable and wait 10 minutes for capacitors to discharge
  3. Remove the engine cover by pulling upward firmly on the front edge
  4. Label all electrical connectors and vacuum lines before disconnecting to aid reassembly
  5. Have a drain pan ready in case of minor coolant spillage from disconnected hoses

Procedure

    Disconnect air intake system
    Disconnect the MAF sensor electrical connector. Loosen the clamp at the throttle body and the clamp at the air filter housing. Remove the entire air intake tube assembly and set aside.

    Remove charge air cooler and PCV connections
    Disconnect the charge air cooler outlet tube at the throttle body. Disconnect the PCV hose from the left valve cover and from the intake manifold fitting. Remove any vacuum lines connected to the upper intake manifold, noting their positions.

    Disconnect throttle body electrical connections
    Disconnect the throttle position sensor electrical connector and the electronic throttle body electrical connector. Press the locking tab and pull the connectors straight off.

    Remove brake booster vacuum line
    Locate the brake booster vacuum line connection at the rear of the intake manifold. Press the locking tab and pull the line straight out from the manifold fitting.

    Disconnect fuel rail pressure sensor and injector harness
    Disconnect the fuel rail pressure sensor connector on the left fuel rail. Unclip the fuel injector wiring harness from the retaining clips on both sides of the intake manifold and position the harness aside. Do not disconnect individual injectors.

    Remove upper intake manifold bolts
    Remove the ten bolts securing the upper intake manifold to the lower intake manifold in a spiral pattern starting from the outside edges working inward. Keep bolts organized as some may be different lengths.

    Remove upper intake manifold
    Carefully lift the upper intake manifold assembly straight up and off the lower manifold. The gaskets may stick; gently work the manifold loose if needed. Cover the open lower manifold ports immediately with clean rags to prevent debris entry.
    Cover all open intake ports immediately to prevent any foreign material from entering the engine.

    Access and disconnect knock sensor
    Locate the knock sensor in the valley of the engine block between the cylinder banks, near the rear. Disconnect the knock sensor electrical connector by pressing the locking tab and pulling straight up. The connector may be difficult to reach; use needle-nose pliers if necessary.

    Remove knock sensor
    Using a 13mm socket with extensions, carefully remove the knock sensor retaining bolt. Remove the knock sensor from the engine block. Inspect the sensor mounting boss on the engine block for damage or debris.

    Clean and prepare mounting surface
    Clean the knock sensor mounting area on the engine block thoroughly with a clean rag and solvent. Ensure the mounting surface is completely clean, dry, and free of old gasket material, oil, or debris. The sensor must make solid contact with bare metal.
    The mounting surface must be completely clean and dry for proper sensor operation. Any contamination will affect knock detection accuracy.

    Install new knock sensor
    Install the new knock sensor into the mounting boss on the engine block. Hand-thread the retaining bolt to ensure proper threading. Using a torque wrench and 13mm socket, tighten the knock sensor bolt to specification. Do not over-tighten as this will damage the sensor.
    Torque specification is critical. Over-tightening damages the sensor internally; under-tightening causes poor contact and false readings.

    Reconnect knock sensor electrical connector
    Reconnect the knock sensor electrical connector, ensuring it clicks securely into place. Verify the locking tab is fully engaged. Route the wiring so it will not contact hot exhaust components or moving parts.

    Clean and inspect intake manifold gaskets
    Remove the old upper intake manifold gaskets from both the upper and lower manifold surfaces. Use a plastic scraper to carefully remove all old gasket material without scratching the aluminum surfaces. Inspect the lower manifold gaskets; replace if damaged or leaking. Clean all mating surfaces thoroughly with solvent and allow to dry.

    Install new intake manifold gaskets and reinstall upper manifold
    Position new upper intake manifold gaskets onto the lower manifold. Remove rags from intake ports. Carefully lower the upper intake manifold into position, aligning all bolt holes. Install all ten mounting bolts hand-tight, then torque in a spiral pattern from the center outward to specification.
    ℹ️If using 31 Nm bolts, these are typically the smaller upper intake bolts. If using 55 Nm critical bolts, verify which positions require the higher torque specification per the factory service manual.

    Reconnect all electrical and vacuum connections
    Reconnect the fuel injector wiring harness and secure in all retaining clips. Reconnect the fuel rail pressure sensor connector. Reconnect the throttle body electrical connectors. Reconnect all vacuum lines and the brake booster vacuum line. Reconnect the PCV system hoses.

    Reinstall air intake system
    Reinstall the charge air cooler outlet tube to the throttle body. Position the air intake tube assembly and tighten both clamps securely. Reconnect the MAF sensor electrical connector. Reinstall the engine cover.

Reassembly

  1. Reconnect the negative battery cable
  2. Double-check that all electrical connectors are fully seated and locked
  3. Verify all vacuum lines are properly connected and secured
  4. Ensure no tools or rags were left in the engine bay

Verification

  • Start the engine and verify it runs smoothly without rough idle or misfires
  • Check for any vacuum leaks around the intake manifold by listening for hissing sounds
  • Allow the engine to reach operating temperature and verify no coolant or vacuum leaks appear
  • Use a scan tool to verify there are no knock sensor-related codes (P0325, P0326, P0327, P0328) and that knock sensor data is reading normally
  • Perform a test drive and verify normal engine performance with no detonation or power loss
  • Clear any stored diagnostic codes and verify they do not return after several drive cycles
