This procedure covers the replacement of direct-fit catalytic converters on a 2011-2014 Ford F-150 with the 5.0L Coyote V8 engine, including removal of heat shields, oxygen sensors, and exhaust components.
Warnings
⚠️Exhaust system will be extremely hot if engine has been running. Allow at least 2 hours cool-down time before beginning work.
⚠️Vehicle must be properly supported on jack stands. Never work under a vehicle supported only by a jack.
⚠Exhaust fasteners are prone to corrosion and may break during removal. Apply penetrating oil and allow to soak before attempting removal.
⚠Oxygen sensors are fragile and easily damaged. Use proper O2 sensor socket to avoid breaking the connector.
ℹ️This vehicle has four catalytic converters (two per bank). Identify which converter needs replacement before beginning.

Parts
- Direct-fit catalytic converter assembly (driver or passenger side as needed) × 1 — Specify left or right bank, bank 1 or bank 2
- Exhaust flange gasket × 2 — Use OEM specification
- Exhaust flange bolts and nuts × 1 — M10 x 1.5 hardware kit
- O2 sensor (if damaged during removal) × 1 — Bank-specific upstream or downstream
Preparation
- Park vehicle on level surface and engage parking brake
- Ensure exhaust system is completely cool to the touch
- Raise vehicle and secure on jack stands at frame mounting points, minimum 18" clearance
- Spray all exhaust flange bolts, hanger bolts, and O2 sensor threads with penetrating oil and allow to soak for 15-30 minutes
- Disconnect negative battery terminal to prevent O2 sensor codes during replacement
- Identify which catalytic converter requires replacement (bank 1 or bank 2, upstream or downstream)
Procedure
- 1Remove heat shieldLocate the heat shield covering the catalytic converter. Remove the heat shield retaining bolts using a 13mm socket. There are typically 3-4 bolts per shield. Set heat shield aside for reinstallation.Torque specHeat Shield Bolts10 Nm (7 lb-ft)
- 2Disconnect upstream oxygen sensorLocate the upstream O2 sensor on the inlet side of the catalytic converter. Disconnect the electrical connector by pressing the release tab. Using an O2 sensor socket, carefully unthread the sensor counterclockwise. If sensor is seized, apply additional penetrating oil and heat may be required. Inspect sensor threads and replace if damaged.⚠Do not pull on sensor wire. Support the sensor body while removing to prevent wire damage.Torque specO2 Sensor45 Nm (33 lb-ft)
- 3Disconnect downstream oxygen sensorLocate the downstream O2 sensor on the outlet side of the catalytic converter. Disconnect the electrical connector and remove the sensor using the O2 sensor socket. Store sensors in a clean area if reusing.Torque specO2 Sensor45 Nm (33 lb-ft)
- 4Remove inlet flange boltsLocate the inlet flange connecting the catalytic converter to the exhaust manifold or Y-pipe. Remove the two flange bolts and nuts using an 18mm socket and wrench. Support the catalytic converter to prevent it from falling. Remove and discard the old flange gasket.⚠Bolts may be severely corroded. If bolt head begins to round, use a 6-point socket and breaker bar or impact wrench.Torque specExhaust Flange Bolts45 Nm (33 lb-ft)
- 5Remove outlet flange boltsLocate the outlet flange connecting the catalytic converter to the intermediate pipe. Remove the two flange bolts and nuts using an 18mm socket. Continue supporting the catalytic converter weight. Remove and discard the old flange gasket.Torque specExhaust Flange Bolts45 Nm (33 lb-ft)
- 6Remove exhaust hanger supportsLocate the rubber exhaust hangers supporting the catalytic converter assembly. Use a pry bar or exhaust hanger tool to separate the hanger rod from the rubber isolator. Note hanger positions for reassembly.Torque specHanger Bolts25 Nm (19 lb-ft)
- 7Remove catalytic converterCarefully lower and remove the catalytic converter assembly from the vehicle. Maneuver it past any crossmembers or suspension components. Inspect mounting points and hangers for damage.⚠Catalytic converter assembly weighs 15-25 lbs. Use proper lifting technique and have assistance if needed.
- 8Clean flange mating surfacesUsing a wire brush, thoroughly clean all flange mating surfaces on both the inlet and outlet connections. Remove all old gasket material, rust, and carbon deposits. Surfaces must be flat and clean for proper sealing.ℹ️Ensure no debris falls into exhaust ports during cleaning.
- 9Position new catalytic converterPosition the new catalytic converter assembly under the vehicle, aligning it with the inlet and outlet flanges. Install new flange gaskets on both connections. Loosely start all flange bolts by hand to verify alignment before tightening.ℹ️Verify correct orientation of converter. Flow direction arrow on converter body must point toward rear of vehicle.
- 10Install and torque flange boltsApply anti-seize compound to the flange bolt threads. Install all flange bolts and nuts. Torque the inlet flange bolts to specification, then torque the outlet flange bolts to specification. Use a criss-cross pattern when tightening.⚠Do not overtighten as this can warp flanges and cause exhaust leaks.Torque specExhaust Flange Bolts45 Nm (33 lb-ft)
- 11Reinstall exhaust hangersReconnect the exhaust hanger rods to the rubber isolators. Ensure all hangers are properly seated and the exhaust system has adequate clearance from chassis components, brake lines, and fuel lines. Torque hanger bolts to specification if applicable.Torque specHanger Bolts25 Nm (19 lb-ft)
- 12Install oxygen sensorsApply a thin coat of anti-seize compound to the O2 sensor threads only, keeping anti-seize away from the sensor tip. Thread each O2 sensor into its bung by hand to prevent cross-threading. Torque both upstream and downstream sensors to specification using the O2 sensor socket. Reconnect both electrical connectors ensuring positive locking engagement.⚠Never apply anti-seize to sensor tip or allow contamination of sensing element.Torque specO2 Sensor45 Nm (33 lb-ft)
- 13Reinstall heat shieldPosition the heat shield over the catalytic converter. Install all heat shield bolts and torque to specification. Ensure shield does not contact the converter body and has proper clearance.Torque specHeat Shield Bolts10 Nm (7 lb-ft)
Reassembly
- Reconnect negative battery terminal
- Lower vehicle from jack stands
- Start engine and allow to idle for 2 minutes while inspecting all connections for exhaust leaks
- Use soapy water spray on flange connections to detect minor leaks if needed
- Clear any stored diagnostic trouble codes using scan tool or by battery disconnect method
Verification
- Verify no exhaust leaks at flange connections by visual and audible inspection with engine running
- Check that heat shield is secure and not vibrating or rattling
- Verify proper clearance between exhaust components and chassis, suspension, fuel lines, and brake lines
- Confirm both oxygen sensor electrical connectors are properly seated and locked
- Road test vehicle and verify normal operation with no exhaust odors in cabin
- Use scan tool to verify O2 sensors are reading correctly and no catalyst efficiency codes are present after driving
