Preparation
- Park vehicle on level surface and engage parking brake
- Disconnect negative battery cable and isolate
- Relieve fuel system pressure by removing fuel pump fuse and running engine until it stalls
- Drain engine coolant completely into appropriate container
- Drain engine oil and remove oil filter
- Remove engine cover and air intake system
- Remove radiator, cooling fans, and all coolant hoses
- Tag and disconnect all electrical connectors, vacuum lines, and fuel lines from engine
- Remove drive belt(s) and accessories (alternator, A/C compressor, power steering pump)
- Remove exhaust system from manifolds back
- On 4WD models, remove front driveshaft and mark position for reassembly
- Remove transmission-to-engine mounting bolts and separate transmission (support transmission with jack)
- Attach engine hoist to factory lifting points on engine
- Remove engine mount bolts
- Carefully lift engine from vehicle and mount on engine stand
Procedure
- 1Remove external engine componentsWith engine on stand, remove valve covers, ignition coils, spark plugs, exhaust manifolds, intake manifold, fuel rails, throttle body, and all remaining external accessories. Remove oil dipstick tube. Keep all hardware organized by component.
- 2Remove timing componentsRemove timing cover after removing mounting bolts. Rotate engine to TDC on cylinder #1. Mark timing chain positions on gears with paint. - 5Inspect and remove cylinder ridgeRotate engine so pistons are at bottom dead center. Inspect top of each cylinder bore for ridge wear. Use ridge reamer to carefully remove ridge from each cylinder, following tool manufacturer instructions. Do not remove more material than necessary. Clean cylinders thoroughly after reaming.⚠Failure to remove cylinder ridge before removing pistons can break piston rings or damage pistons.
- 6Mark and remove connecting rod capsMark each connecting rod and cap with cylinder number (1-8) using permanent marker or stamps. Ensure marks are on the same side for proper orientation. Remove connecting rod bolts from all cylinders. Keep caps with their respective rods.⚠Connecting rods and caps are machined as matched pairs. Mixing caps between rods will cause bearing failure.
- 7Remove piston and rod assembliesPush each piston/rod assembly up and out through the top of the cylinder bore. Guide the rod carefully to avoid scratching cylinder walls or crankshaft journals. Keep each piston with its connecting rod and bearing shells. Place assemblies in order on clean work surface.
- 8Inspect crankshaft and measure cylindersMeasure each cylinder bore diameter at top, middle, and bottom in two perpendicular directions using bore gauge. Record all measurements. Check for taper (max 0.002") and out-of-round (max 0.002"). Inspect crankshaft journals for scoring or damage. Measure journal diameters and check against specifications.⚠If cylinders exceed wear limits or are tapered/out-of-round beyond spec, block must be bored and honed. Oversize pistons will be required.
- 9Remove old pistons from rods (if reusing rods)Secure connecting rod in vise with protective jaws. Remove piston pin retaining clips using needle nose pliers. Push or press piston pin out of piston and rod. Keep rods organized by cylinder number. Inspect rods for bending, twisting, or cracks.
- 10Install new pistons on connecting rodsInstall new piston on connecting rod ensuring directional marking on piston top points toward front of engine and rod number matches cylinder number. Install piston pin and new retaining clips. Ensure clips are fully seated in piston grooves. Repeat for all 8 assemblies.⚠Piston directional arrow or marking must point toward front of engine. - 11Install piston ringsUsing piston ring installer tool, install oil control ring first (expander and rails), then second compression ring (dot marking up), then top compression ring (dot marking up). Stagger ring gaps 120 degrees apart, avoiding piston pin axis. Check that rings rotate freely in grooves. Repeat for all 8 pistons.⚠Ring gaps must be checked and filed if necessary before installation. Consult specifications for proper gap measurement.
- 12Prepare cylinder block and crankshaftClean all cylinder bores with clean lint-free cloth and light oil. Clean crankshaft journals with solvent and dry thoroughly. If cylinders are within spec and have proper honing, wipe with clean engine oil. Apply assembly lube liberally to all crankshaft journals and cylinder walls.

Install Plastigage on each crankshaft rod journal. Install rod caps with bolts hand tight, then torque to 33 lb-ft only (do not apply angle yet). Remove caps and measure Plastigage width to verify bearing clearance is within spec (typically 0.0008"-0.0015").ℹ️Do not rotate crankshaft with Plastigage installed. This is a clearance check only.
- 14Install piston and rod assembliesRemove rod caps and wipe off Plastigage. Apply assembly lube to bearings. Compress piston rings using ring compressor tool. Orient piston with directional marking toward front of engine. Carefully insert piston/rod assembly into correct cylinder bore. Tap piston gently with wooden hammer handle while guiding rod onto crankshaft journal. Install rod cap with marks aligned on same side.

- Fill cooling system with 16 quarts of Motorcraft Orange coolant (50/50 mix)
- On 4WD models, reinstall front driveshaft aligned to original marks
- Reconnect negative battery cable
Verification
- Perform initial engine start: crank engine for 5 seconds without starting to build oil pressure (disconnect ignition if necessary)
- Start engine and verify oil pressure light goes off immediately
- Check for any coolant, oil, or fuel leaks while engine idles
- Allow engine to reach operating temperature and verify cooling system operation
- Listen for any unusual noises such as knocking, ticking, or rattling
- Check coolant and oil levels after engine cools and top off if necessary
- Perform test drive and monitor engine temperature, oil pressure, and performance
- Re-check all fluid levels after test drive
- Monitor for leaks and unusual noises over first 100 miles of operation
