The 2004 Ford Freestar is a first-generation minivan built on Ford's D platform, sharing mechanicals with the Monterey. The 3.9L Essex V6 is more common; the 4.2L is rare. Transmission cooling issues and head gasket failures define ownership costs on high-mileage examples.
Transmission Oil Cooler & Case Porosity Leaks
Common · high severity
Typical onset: 80,000-140,000 mi
Symptoms: Transmission fluid in coolant or vice versa (strawberry milkshake appearance), Overheating transmission or engine, Fluid loss with no visible external drips, Case porosity leaks from transmission housing casting defects
Fix: Replace internal oil cooler in radiator or external cooler lines; flush both systems thoroughly. Case porosity may require transmission replacement if severe. 4-6 hours labor for cooler, 8-12 for case replacement or full transmission swap.
Estimated cost: $800-3,500
Head Gasket Failure (3.9L Essex V6)
Common · high severity
Typical onset: 90,000-150,000 mi
Symptoms: White smoke from exhaust on cold start, Coolant loss with no external leaks, Overheating or rough idle, Oil/coolant cross-contamination in severe cases
Fix: Both heads typically done at once due to labor overlap. Remove intake plenum, pull heads, resurface, new gaskets, check for cracks. Often includes timing cover reseal. 12-16 hours labor for both sides.
Estimated cost: $2,200-3,800
Harmonic Balancer Deterioration
Occasional · medium severity
Typical onset: 100,000-160,000 mi
Symptoms: Visible wobble or separation of rubber ring from outer pulley, Serpentine belt wear or tracking issues, Vibration at idle that worsens with RPM, Squealing from accessories due to misaligned pulley
Fix: Replace balancer with OE-quality unit; cheap aftermarket versions fail quickly on this engine. Requires special puller and installer. 2-3 hours labor.
Estimated cost: $350-650
Rear Subframe & Control Arm Bushing Rot
Common · medium severity
Typical onset: 70,000-120,000 mi
Symptoms: Clunking over bumps from rear suspension, Wandering or vague handling, Uneven rear tire wear, Visible cracking or deterioration of rubber bushings
Fix: Trailing arm and lower control arm bushings are known weak points. Subframe bushings also collapse. Requires pressing out old bushings; alignment mandatory after. 4-6 hours labor for comprehensive rear suspension refresh.
Estimated cost: $800-1,400
Steering Hose Pressure Line Leaks
Occasional · medium severity
Typical onset: 90,000-140,000 mi
Symptoms: Power steering fluid leaks near firewall or rack, Whining or groaning on turns, Low fluid level despite topping off, Loss of power assist in severe cases
Fix: High-pressure hose from pump to rack develops leaks at crimps or from age-hardening. NHTSA recall addressed some, but non-recalled units still fail. Replace hose, flush system. 1.5-2.5 hours labor.
Estimated cost: $250-500
Fuel System Contamination from Tank Rust
Occasional · medium severity
Symptoms: Hard starting or stalling after sitting, Clogged fuel filter repeatedly, Check engine light with lean codes (P0171/P0174), Fuel pump failure from debris ingestion
Fix: Tanks on rust-belt examples corrode internally. Requires tank drop, cleaning or replacement, new pump assembly, filter, and injector cleaning. 6-8 hours labor if tank is replaced.
Estimated cost: $900-1,800
Front Wheel Hub Bearing Failure
Common · low severity
Typical onset: 80,000-130,000 mi
Symptoms: Humming or grinding noise increasing with speed, Vibration felt through steering wheel, ABS or traction control light if sensor damaged, Excessive wheel play when jacked up
Fix: Hub bearing is a sealed unit; entire hub assembly replaced. NHTSA recall covered some for detachment risk. 2-3 hours per side.
Estimated cost: $350-600
Owner tips
Change transmission fluid every 40k miles with Mercon V; external filter is serviceable and cheap insurance
Inspect coolant regularly for milkshake appearance indicating oil cooler failure before catastrophic damage
Use only OE or Dorman harmonic balancers; cheap eBay units fail in under 20k miles on the 3.9L
Undercoat rear subframe and trailing arm mounts if in salt states; they rust from inside out
Replace power steering fluid every 50k miles to extend hose and rack life
Buy only with documented head gasket replacement and transmission service history; budget $3k-5k for deferred maintenance on any 150k+ mile example, and avoid rust-belt examples unless undercarriage is pristine.

Every control module on the 2004-2007 Ford Freestar — where it lives, replacement time, and what it takes to program a replacement. Modules marked dealer / factory tool won't work after a part swap alone — budget for programming.
Anti-Lock Brake System Module (ABS)1.8 hr R&Rrelearn only +0.3 hr▸ programming details
📍 Engine compartment, driver side frame rail near master cylinder (hydraulic control unit integrated)
🔧 Scan tool with ABS bleed function
⚠️ Hydraulic unit and module integrated; brake bleeding and sensor calibration required after replacement; no VIN lock
⚠️ Controls body functions, lighting, wipers, door locks; configuration required for options (remote start, alarm, etc.); some aftermarket tools can program post-2005

Ford is recalling certain model year 2004-2007 Freestar and Mercury Monterey vehicles manufactured from March 24, 2003, through November 7, 2006, equipped with a third row seat and originally sold in, or currently registered in, Connecticut, Delaware, Illinois, Indiana, Iowa, Maine, Maryland, Massachusetts, Michigan, Minnesota, Missouri, New Hampshire, New Jersey, New York, Ohio, Pennsylvania, Rhode Island, Vermont, West Virginia, Wisconsin and the District of Columbia. The third row stowable seat can experience corrosion and structural degradation at the seat anchor mechanism mounted to the rear wheel wells. As a result of the corrosion, the third row seat may not fully latch into its seating position.
Consequence: In the event that the vehicle is crashed into from the rear, an unlatched seat may increase the risk of personal injury.
Remedy: Ford will notify owners, and dealers will install new third row seat latch striker mounting brackets, free of charge. The recall began on March 28, 2013. Owners may contact Ford Motor Company Customer Relationship Center at 1-866-436-7332.

ON CERTAIN MINIVANS, THE POWER STEERING LOW-PRESSURE LINE MAY NOT BE FULLY SEATED AT THE RACK AND PINION STEERING GEAR.
Consequence: IF THIS LINE BECOMES DISCONNECTED, IT MAY CREATE THE POTENTIAL FOR FLUID TO COME INTO CONTACT WITH THE EXHAUST SYSTEM, WHICH COULD RESULT IN SMOKE OR FIRE.
Remedy: DEALERS WILL INSPECT THE POWER STEERING LOW-PRESSURE LINE TO ENSURE THAT IT IS SEATED PROPERLY AT THE RACK AND PINION STEERING GEAR. OWNER NOTIFICATION BEGAN NOVEMBER 10, 2003. OWNERS SHOULD CONTACT FORD AT 1-800-392-3673.
