Preparation

  1. Ensure engine is completely cold to the touch
  2. Disconnect negative battery terminal and wait 90 seconds for airbag system to discharge
  3. Raise vehicle securely on jack stands at manufacturer lift points
  4. Remove engine under cover panels using 10mm socket

    Working from the center outward (hot to cold), remove the eight exhaust manifold nuts using a 12mm socket. Start with the center nuts near cylinders 2 and 3, then work toward the outer nuts at cylinders 1 and 4. This prevents warping. Note the position of any brackets or stays.
    If any studs begin to turn instead of nuts loosening, stop immediately. Heating the nut with a torch may be required, or stud replacement will be necessary.

    Remove Exhaust Manifold
    Carefully pull the exhaust manifold away from the cylinder head. It may require gentle prying with a flathead screwdriver in the casting gaps. Do not pry against the head sealing surface. Remove manifold from vehicle and set on clean workspace.

    Remove Old Gasket and Clean Surfaces
    Remove the old exhaust manifold gasket from the cylinder head. Use a plastic gasket scraper to carefully clean all gasket material from both the cylinder head and manifold mating surfaces. Do not gouge or scratch the sealing surfaces. Clean with brake cleaner and inspect for cracks or warping. Check all studs for damage or thread wear.
    Never use metal scrapers or abrasive wheels on aluminum cylinder head surfaces. Scratches will cause exhaust leaks.

    Install New Gasket and Position Manifold
    Place the new exhaust manifold gasket onto the cylinder head studs, ensuring proper orientation with the embossed markings facing the manifold. Position the exhaust manifold onto the studs and align it with the gasket. Ensure manifold sits flat against the gasket.

    Install and Torque Manifold Nuts
    Apply a thin coat of anti-seize compound to the threads of new or cleaned manifold nuts. Install all eight nuts hand-tight. Using a torque wrench, tighten the nuts in a hot-to-cold pattern (center to outer) in multiple passes: first to 15 Nm, then to final specification of 30 Nm (22 lb-ft). Start at cylinders 2-3, then finish at cylinders 1 and 4.

    Reconnect Exhaust Front Pipe
    Install new exhaust flange gasket between the exhaust manifold and front pipe. Align the flange and install the two flange bolts hand-tight. Apply anti-seize to bolt threads. Torque flange bolts to specification using a torque wrench. Reinstall any support brackets and torque hanger bolts.

    Install Oxygen Sensor
    Apply a small amount of anti-seize compound to the threads of the oxygen sensor (avoid getting any on the sensor tip). Thread the sensor into the exhaust manifold by hand, then torque to specification using the oxygen sensor socket. Reconnect the electrical connector.
    Apply anti-seize only to threads, never to the sensor element. Contamination will damage the sensor.

    Reinstall Heat Shield and Accessories
    Position the upper heat shield onto the exhaust manifold and install the four heat shield bolts. Torque to specification. If equipped, reconnect the EGR tube fitting and torque appropriately. Reinstall the air intake system, air filter housing, and reconnect the mass airflow sensor.

Reassembly

  1. Reinstall engine under cover panels and torque fasteners to specification
  2. Reinstall engine cover by pressing down firmly on mounting grommets until seated
