This procedure covers the replacement of the fuel level sensor assembly located in the fuel tank of a 2019-2024 Toyota RAV4 with the 2.5L I4 engine.
Warnings
⚠️Fuel is extremely flammable. Work in a well-ventilated area with no open flames, sparks, or hot surfaces. Have a fire extinguisher readily available.
⚠️Fuel system is under pressure. Failure to relieve pressure before disconnecting lines can cause fuel spray and potential injury.
⚠Perform this repair with fuel tank at 1/4 tank or less to minimize fuel spillage and reduce weight.
⚠Fuel vapors are heavier than air and can accumulate in low areas. Ensure adequate ventilation throughout the repair.

Parts

Preparation
- Park vehicle on level surface and engage parking brake
- Ensure fuel tank is no more than 1/4 full to minimize spillage
- Disconnect negative battery cable and wait 90 seconds for fuel pump to depressurize
- Relieve any remaining fuel system pressure by loosening fuel cap
- Remove rear seat cushion by pulling up firmly on front edge clips
- Locate and remove the plastic access cover over the fuel pump assembly in the rear passenger floor pan
Procedure
- 1Access fuel pump moduleWith the rear seat cushion removed, locate the rectangular access panel in the floor. Remove the four screws securing the access cover using a 10mm socket. - 2Disconnect electrical connectorPress the locking tab on the fuel pump electrical connector and carefully pull straight up to disconnect. Inspect connector terminals for corrosion or damage. Clean if necessary before reassembly.⚠Do not pull on wires; press the locking tab and pull only on the connector body to avoid damaging terminals.
- 3Disconnect fuel supply lineUsing the appropriate fuel line disconnect tool, press the tool into the quick-connect fitting on the fuel supply line while pulling the line away from the pump module. Have shop towels ready to catch residual fuel. Place the disconnected line into a fuel-safe container to catch any drips.⚠️Fuel will spill from the line and pump assembly. Keep towels and container ready. Avoid contact with skin and eyes.
- 4Disconnect fuel return lineIf equipped with a return line, use the fuel line disconnect tool to release the return line quick-connect fitting. Capture any fuel spillage with shop towels. Some models may have only a single supply line.ℹ️2019-2024 RAV4 typically uses returnless fuel system; verify your specific configuration before proceeding.
- 5Remove fuel pump locking ringUsing a brass punch or plastic mallet, tap the locking ring counterclockwise to loosen. The ring has tabs for this purpose. Continue rotating counterclockwise until the ring can be lifted off. Set aside the locking ring and note its orientation for reinstallation.⚠Do not use steel tools that could create sparks near fuel vapors. Use brass or plastic tools only.
- 6Remove fuel pump assemblyCarefully lift the fuel pump assembly straight up and out of the tank. Tilt it slightly to clear the opening while keeping it level to minimize fuel spillage. The fuel level sensor is integrated into the pump assembly. Place the old assembly in a fuel-safe container and allow fuel to drain back into the tank.⚠The fuel level float arm extends from the assembly and can be damaged if not handled carefully. Support the assembly to avoid bending the float arm.
- 7Inspect and clean mounting surfaceRemove the old fuel pump seal/gasket from the tank mounting surface. Clean the surface thoroughly with shop towels, removing any debris, old gasket material, or corrosion. Inspect the tank opening for cracks or damage. Ensure no debris falls into the fuel tank during cleaning.⚠Any debris that falls into the tank can damage the new fuel pump or clog fuel system components. Work carefully and cover the opening if necessary.
- 8Install new fuel level sensor assemblyInstall the new fuel pump seal/gasket onto the tank opening, ensuring proper alignment. Carefully lower the new fuel pump assembly into the tank, aligning the orientation marks. The float arm must clear the tank opening without binding. Seat the assembly fully onto the gasket.ℹ️Ensure the assembly is oriented correctly with alignment marks matching before proceeding. Incorrect orientation will cause inaccurate fuel level readings.
- 9Install locking ringPlace the locking ring over the fuel pump assembly, aligning it with the tank threads. Using a brass punch or plastic mallet, tap the ring clockwise until it is fully seated and tight. The ring should be snug against the pump assembly with no visible gaps.Torque specMounting Bolts27 Nm (20 lb-ft)
- 10Reconnect fuel linesInstall new O-rings on the fuel line fittings if they were not pre-installed. Push the fuel supply line firmly onto the pump module quick-connect fitting until you hear and feel a positive click. Verify connection by pulling gently on the line. If equipped with a return line, connect it in the same manner.⚠Always use new O-rings when reconnecting fuel lines to prevent leaks. - 11Reconnect electrical connectorAlign the fuel pump electrical connector with the module connector and press firmly until the locking tab clicks into place. Verify the connection is secure by gently pulling on the connector body.ℹ️Ensure connector is fully seated and locked to prevent loss of fuel pump power or intermittent operation.
- 12Test system before closing access panelReconnect the negative battery cable. Turn the ignition to ON position (do not start engine) for 2 seconds, then OFF. Repeat this cycle 3-4 times to prime the fuel system. Inspect all connections around the fuel pump assembly for leaks using a flashlight. Look for wet spots or fuel odor.⚠️If any fuel leaks are detected, immediately turn off ignition and disconnect battery. Do not attempt to start the engine until leaks are corrected.

Reassembly
- Reinstall the rear seat cushion by aligning the rear hooks and pushing down firmly on the front edge until the clips engage
- Verify seat cushion is fully latched and secure before use
- Clear all tools and materials from vehicle
Verification
- Start the engine and verify it runs smoothly without hesitation or rough idle that would indicate fuel delivery issues
- Check fuel gauge reading corresponds to actual fuel level in the tank - with 1/4 tank, gauge should read accordingly
- Drive vehicle through a range of fuel levels over the next few days to verify accurate fuel level readings throughout the tank range
- Perform a final inspection under the rear seat area for any fuel odor that would indicate a leak
- Clear any diagnostic trouble codes that may have been set during the repair using an OBD-II scanner
