EGR System
Carbon is the whole story.
EGR recirculates exhaust to cool combustion. Nearly every EGR failure is carbon: valves stuck open (rough idle, stalling), valves stuck closed (knock, NOx codes), and passages packed solid (code with a perfectly good valve). The valve is often fine — the tunnel it feeds is the problem.

The diagnostic order
Work top to bottom — the order is the point. Each step rules out the cheapest, most common causes before anything expensive gets blamed.
- Command the valve with the scan tool at idle. A healthy EGR opening at idle should make the engine stumble or die — no change means no flow.
- Pull the valve. Look at it AND into the passages — a clean valve bolted to a blocked port fixes nothing.
- Vacuum-operated valves: verify the solenoid and check hose routing before touching the valve.
- Clean or replace, then verify with DPFE/MAP feedback on the scan tool that commanded flow equals actual flow.

The classic mistakes
- Replacing the valve without cleaning the passages — the code returns in weeks and the customer returns angrier.
- Ignoring the DPFE sensor on Fords — a bad DPFE sets flow codes with a perfect valve.
Pro tip: On direct-injection engines, EGR trouble often arrives with intake-valve carbon trouble. If you are in there, borescope the intake valves — one photo can sell the walnut blast honestly.
