Door Shell

Complete removal and replacement of the door shell assembly on a 2008 Dodge Viper, including door skin, frame, hinges, and hardware transfer from the old door to the new shell.

Preparation

1. Park vehicle on level surface and engage parking brake
2. Disconnect battery negative terminal and wait 2 minutes for airbag system capacitor discharge
3. Roll window fully down to avoid glass damage during door removal
4. Place protective covering on adjacent body panels to prevent scratches during door handling
5. Have assistant or door support stand ready before beginning hinge removal

Procedure

1. 1

   Remove door panel assembly
   Remove door pull handle Torx screw behind cover plug. Remove armrest mounting screws (typically 2 Torx fasteners accessible from underside). Use panel removal tool to release perimeter clips starting from bottom rear corner, working around door panel. Disconnect power window switch connector and any door lock switch connectors. Lift door panel up and away from door frame to clear window sill.

   Disconnect door electrical harness
   Locate main door harness connector inside door jamb area near hinge pillar. Release connector lock tab and disconnect main harness. The 2008 Viper is not equipped with door-mounted side impact airbags, so there is no in-door airbag connector to disconnect. Note routing of the door harness through the door jamb for reinstallation.    Remove door check strap
   Locate door check strap (door stop mechanism) bolted to door frame and body pillar. Remove the bolts securing the check strap to the door frame (verify exact bolt count and socket size against the Viper service manual). Remove bolt securing check strap to body pillar. Set aside check strap with hardware.

   Mark hinge positions and prepare for door removal
   Open door to approximately 45 degrees. Using painter's tape or scribe tool, carefully mark the outline of each door hinge (verify hinge count for this vehicle) where it meets the door frame. These marks are critical for reinstallation alignment. Position door support stand or padded floor jack under the door near its center of gravity (approximately mid-door, slightly toward front). Adjust support height so door is stable but hinges are not under tension.

   Remove upper door hinge fasteners
   Have assistant stabilize door or verify support stand is secure. Remove the bolts securing the upper hinge to the door frame (door side, not body side). Verify exact bolt count and fastener type/size against the Viper service manual before removal. Keep door supported as fasteners are loosened. Do not remove body-side hinge bolts at this time.

   Remove lower door hinge fasteners and separate door
   With upper hinge now disconnected from door, remove the bolts securing the lower hinge to the door frame. Verify exact bolt count and fastener type/size against the Viper service manual. Carefully guide door away from body as last fastener is removed, ensuring support stand or assistant takes full weight. Lift door slightly to clear hinge pins if hinges remain on body side. Transport door to clean work surface.

   Transfer door latch mechanism
   From inside old door, remove the screws securing the door latch mechanism to the door frame edge (verify exact screw count against the Viper service manual). Disconnect latch rod linkages by unclipping from latch assembly (typically plastic clips or wire retainers). Remove interior and exterior door handles by removing their mounting fasteners (Torx screws, typically 2-3 per handle). Disconnect handle rod linkages. Transfer all components to new door shell in reverse order, ensuring latch mechanism is properly seated and rod linkages snap securely into place.

   Transfer window regulator and glass
   If window is still installed in old door, secure glass with tape in up position. Remove window regulator motor electrical connector. Remove the regulator mounting bolts from inside the door frame (verify exact bolt count against the Viper service manual). Carefully detach glass from regulator channels by removing glass mounting bolts or clips at bottom of glass. Remove glass vertically out of door frame. Remove complete regulator assembly. Install regulator into new door shell, then reinstall glass into channels and secure. Verify smooth operation before final door installation.

   Transfer side mirror assembly
   From inside old door (with panel removed), locate side mirror mounting nuts or bolts at upper forward corner of door frame. Remove the mirror mounting fasteners (verify exact fastener count against the Viper service manual). Disconnect mirror electrical connector. Remove mirror assembly from outside of door. Install mirror to new door shell and connect electrical connector. Secure with original fasteners.

    Transfer door hinges if necessary
    If hinges remained attached to body during door removal, skip this step. If hinges came off with old door or if replacing worn hinges, remove hinges from old door by removing body-side mounting bolts. Clean hinge mounting surfaces on body. Install hinges to body using alignment marks made during removal as reference. Do not fully tighten - leave adjustment capability for door alignment.

    Install new door shell to vehicle
    With assistant or support stand, position new door assembly (with transferred components) near body opening. Align door hinges with mounting points on door frame using previously made alignment marks as guide. Start all hinge bolts (upper and lower) but do not tighten completely; verify the exact total bolt count against the Viper service manual. Verify door opens and closes without interference. Adjust door position as needed to achieve proper gap spacing (match the opposite-side door and factory specification) and flush alignment with body panels. Once alignment is satisfactory, tighten all hinge bolts in cross pattern.

    Reconnect door check strap
    Install door check strap to body pillar mounting point first, securing with original bolt. Position door to normal open position and align check strap to door frame mounting holes. Install the 2 mounting bolts to door frame and tighten securely.

    Reconnect electrical connections and install door panel
    Route door harness through jamb area following original path. Connect main door harness connector and airbag connector (if equipped). Verify all switch connectors are accessible for door panel installation. Position door panel to door frame, connecting window and lock switch connectors first. Seat door panel onto door frame, pressing firmly around perimeter to engage all retention clips. Install armrest mounting screws and door pull handle screw. Install cover plug over pull handle screw.

    Test door operation and reconnect battery
    Cycle door through full range of motion several times, checking for binding or interference. Reconnect battery negative terminal. Test power window operation through full up and down travel. Test door locks (power and manual). Test interior lighting and side mirror adjustment. Check door alignment and gaps with door closed - adjust hinge positions if necessary before final torque. Verify door weatherstrip seals properly around entire perimeter.

Reassembly

1. Door panel clips should be replaced with new clips if originals were damaged during removal
2. Window operation should be smooth without binding - if regulator was disturbed, verify proper track alignment
3. Door alignment should result in consistent 4-6mm gaps around entire door perimeter matching opposite door
4. All electrical functions must be tested before returning vehicle to service to verify proper harness connection

Verification

• Open and close door multiple times - should operate smoothly without sagging or binding
• Verify door sits flush with adjacent body panels when closed with no steps or misalignment
• Check that door gaps are consistent and match opposite side door
• Confirm all electrical functions operate correctly: windows, locks, mirror adjustment, interior lighting
• Verify door weatherstrip seals completely with no air leaks or light visible around perimeter
• Check that door check strap holds door at proper detent positions
• Road test vehicle and verify no wind noise or water leaks from door area
