This procedure covers removal and replacement of the muffler assembly on a 2011-2014 Ford F-150 with 5.0L V8 Coyote engine and 4WD configuration.
Warnings
⚠️Allow exhaust system to cool completely before starting work. Exhaust components can remain dangerously hot for over an hour after engine shutdown.
⚠Exhaust fasteners may be corroded or seized. Apply penetrating oil 30 minutes before beginning work.
⚠Exhaust hangers are under tension and can snap free unexpectedly. Keep hands and face clear when releasing.
ℹ️Some exhaust noise during cold start is normal for first few drive cycles until new components heat cycle.

Parts

Preparation
- Park vehicle on level surface and engage parking brake
- Place wheel chocks at front wheels
- Verify exhaust system is completely cool to the touch
- Raise rear of vehicle using floor jack at rear differential and support with jack stands under frame rails
- Spray all exhaust clamps, flange bolts, and hanger bolts with penetrating oil and allow to soak for 30 minutes
- Inspect work area with shop light to identify muffler location and all connection points
Procedure
- 1Disconnect rear muffler outlet connectionLocate the clamp or flange connection between the muffler outlet and the tailpipe. If equipped with a clamp connection, loosen the clamp bolts but do not remove completely. If equipped with a flange connection, remove the two flange bolts completely. Use wire brush to clean exposed threads.
- 2Disconnect front muffler inlet connectionLocate the flange connection between the mid-pipe and muffler inlet. Remove the two flange bolts completely and separate the joint. You may need to tap lightly with a rubber mallet to break the seal. Remove and discard the old exhaust gasket.
- 3Remove muffler from rubber hangersThe muffler is supported by two or three rubber exhaust hangers. Working from front to back, use a pry bar or exhaust hanger tool to carefully slide the muffler hanger rods out of the rubber isolators. Apply steady pressure perpendicular to the rod direction. Support the muffler weight with your other hand to prevent it from dropping.
- 4Remove muffler assemblyWith all connections released, carefully lower the muffler assembly from the vehicle. The muffler may still be partially engaged at the rear clamp or flange - use a twisting motion while pulling to separate. Place the old muffler aside safely.
- 5Clean and inspect mounting pointsUse a wire brush to thoroughly clean all flange surfaces, clamp areas, and hanger mounting points. Inspect rubber exhaust hangers for cracking, tearing, or excessive wear - replace if damaged. Check that hanger brackets are securely mounted to the frame with no cracks or loose bolts.Torque specHanger Bracket Bolts25 Nm (18 lb-ft)
- 6Prepare new mufflerUnpack the new muffler and verify all hanger rods are present and properly positioned. Apply anti-seize compound to all flange bolt threads and the first few threads of hanger bracket bolts if they were disturbed. Install new exhaust flange gasket onto the front muffler inlet flange.
- 7Install muffler into rubber hangersLift the new muffler into approximate position under the vehicle. Beginning with the front hanger, insert the hanger rod into the rubber isolator. Use a pry bar if necessary to spread the isolator opening. Work toward the rear, installing each hanger rod in sequence. Ensure all rods are fully seated in their isolators.
- 8Connect front muffler inlet flangeAlign the front muffler inlet flange with the mid-pipe outlet flange, ensuring the new gasket is properly positioned between them. Install both flange bolts finger-tight first, then alternately tighten in a cross pattern to the specified torque. Verify the gasket remains properly centered during tightening.
- 9Connect rear muffler outletAlign the rear muffler outlet with the tailpipe inlet. If using a clamp connection, position the clamp over the joint ensuring equal overlap on both pipes, then tighten clamp bolts to specification. - 10Check exhaust system alignmentVisually inspect the entire exhaust system from the engine to the tailpipe exit. Verify there is adequate clearance (minimum 1 inch) between exhaust components and the fuel tank, driveshaft, spare tire, frame rails, and rear axle. Adjust muffler position within the rubber hangers if necessary by loosening one connection and rotating slightly.
Reassembly
- Verify all clamp bolts and flange bolts are tightened to proper torque specification
- Confirm all exhaust hanger rods are fully seated in rubber isolators
- Double-check exhaust clearance to all surrounding components with vehicle at normal ride height
- Remove jack stands and carefully lower vehicle to ground
Verification
- Start engine and listen for exhaust leaks at all connection points - leaks will produce a ticking or hissing sound
- With engine running, feel around flange connections for exhaust gas escaping (hold hand near but not touching hot components)
- Perform a test drive and listen for rattles, vibrations, or abnormal exhaust notes
- After test drive, re-inspect all connection points for signs of leakage or loosening
- Verify tailpipe exit angle and position matches original configuration
