This procedure covers the removal and replacement of the EGR tube on a 2021-2024 Ford F-150 with the 3.5L EcoBoost V6 engine, including disconnection from the EGR valve and exhaust manifold.

Warnings

⚠️Allow engine to cool completely before beginning work. Exhaust components can remain extremely hot for over an hour after engine shutdown.
The EGR tube and mounting hardware may be corroded or seized due to high heat exposure. Use penetrating oil and allow time to soak before attempting removal.
Inspect all exhaust gaskets for damage during removal. Replace any damaged gaskets to prevent exhaust leaks.
ℹ️This procedure is for the passenger side EGR system. The 3.5L EcoBoost uses a single EGR valve connected to the passenger side exhaust manifold.

Preparation

  1. Ensure engine is completely cool to the touch. Park vehicle on level surface and engage parking brake.
  2. Disconnect negative battery terminal and wait 2 minutes for systems to power down.
  3. Remove engine cover by pulling upward on cover clips.
  4. Apply penetrating oil to all EGR tube mounting bolts and allow 15-20 minutes to penetrate.
  5. Have replacement gaskets and anti-seize compound ready before beginning disassembly.

Procedure

  1. 1
    Access the EGR tube area
Locate the EGR tube on the passenger side of the engine bay. It connects the EGR valve (mounted on the intake manifold) to the passenger side exhaust manifold. Identify all mounting points and electrical connections. If present, disconnect any heat shield clips or covers that may obstruct access to the tube.
  2. 2
    Disconnect EGR valve electrical connector
Locate the electrical connector on the EGR valve body. Press the tab and carefully pull the connector straight off the valve. Move the wiring harness aside and secure it away from the work area to prevent damage.
  3. 3
Remove upper EGR tube mounting bolts
Remove the bolts securing the EGR tube to the EGR valve on the intake manifold side. There are typically 2 bolts at this connection point. Note the orientation of the tube for installation of the replacement. Remove and discard the old gasket.
    Torque spec
    Mounting Bolts31 Nm (23 lb-ft)
  4. 4
    Remove lower EGR tube connection
Working from underneath or through the wheel well area if necessary, locate the lower connection of the EGR tube to the exhaust manifold. Remove the bolts or nuts securing the tube to the manifold flange. The connection may be tight due to heat cycling and corrosion.
If bolts are severely corroded, apply additional penetrating oil and allow to soak. Do not force to avoid breaking studs in the exhaust manifold.
    Torque spec
    Manifold Nuts39 Nm (29 lb-ft)
  5. 5
    Remove EGR tube bracket bolts
Remove any intermediate bracket bolts that secure the EGR tube to the engine block or transmission bell housing. These brackets prevent vibration and support the tube. Note the location and orientation of all brackets for reassembly.
    Torque spec
    Hanger Bolts23 Nm (17 lb-ft)
  6. 6
    Remove EGR tube assembly
Carefully maneuver the EGR tube out of the engine bay. It may require rotation and angling to clear surrounding components. Remove and discard the lower exhaust manifold gasket. Inspect the tube for cracks, excessive carbon buildup, or restriction.
  7. 7
    Clean mounting surfaces
Use a wire brush or abrasive pad to clean all gasket mating surfaces on both the EGR valve flange and the exhaust manifold flange. Remove all carbon deposits and old gasket material. Ensure surfaces are flat and free of debris. Inspect for warping or damage.
Do not gouge or scratch sealing surfaces as this will cause exhaust leaks. Clean carefully to preserve flatness.
  8. 8
    Prepare new EGR tube
Unpack the new EGR tube and verify it matches the old tube configuration. Install new gaskets on both ends of the tube. Apply anti-seize compound to all bolt threads that will thread into the exhaust manifold or EGR valve.
  9. 9
    Install new EGR tube
Position the new EGR tube into place, ensuring gaskets are properly seated at both the EGR valve and exhaust manifold connections. Align the tube with all bracket mounting points. Start all bolts by hand before tightening any to ensure proper alignment.
  10. 10
    Secure lower exhaust manifold connection
Install and hand-tighten the nuts or bolts at the exhaust manifold connection. Ensure the gasket remains properly positioned. Torque the fasteners to specification in a crossing pattern to ensure even gasket compression and prevent warping.
    Torque spec
    Manifold Nuts39 Nm (29 lb-ft)
  11. 11
    Secure upper EGR valve connection
Install and hand-tighten the bolts at the EGR valve connection on the intake manifold side. Verify the gasket is properly seated. Torque the mounting bolts to specification in a crossing pattern.
    Torque spec
    Mounting Bolts31 Nm (23 lb-ft)
  12. 12
    Install bracket support bolts
Install all intermediate bracket bolts that secure the EGR tube to the engine block or transmission. Ensure the tube is properly supported and not under stress. Torque all hanger bolts to specification.
    Torque spec
    Hanger Bolts23 Nm (17 lb-ft)
  13. 13
    Reconnect electrical connector
Reconnect the electrical connector to the EGR valve. Ensure it clicks firmly into place and the locking tab is fully engaged. Verify the wiring harness is routed properly and not in contact with hot exhaust components.

Reassembly

  1. Reinstall any heat shields or covers that were removed during disassembly.
  2. Reinstall the engine cover by aligning the clips and pressing down firmly until seated.
  3. Reconnect the negative battery terminal and tighten securely.
  4. Double-check all connections and verify no tools or parts were left in the engine bay.

Verification

  • Start the engine and allow it to reach operating temperature while monitoring for unusual sounds or vibrations.
  • Inspect all EGR tube connections for exhaust leaks. Look for visible exhaust gas escaping or listen for hissing sounds at the connections.
  • Use a scan tool to verify no EGR-related diagnostic trouble codes are present and the EGR system is functioning properly.
  • Perform a test drive and verify smooth operation with no check engine light illumination.
  • After the first drive cycle, re-inspect all connections when the engine is cool to verify there are no exhaust leaks.
