This procedure covers complete removal and replacement of the front subframe assembly on a 2021-2024 Ford F-150 with 3.5L EcoBoost engine, including disconnection of suspension components, steering, and engine mounts.

Warnings

⚠️Vehicle must be supported on jack stands rated for full vehicle weight. Never work under a vehicle supported only by a floor jack.
⚠️The subframe is extremely heavy (100+ lbs). Use a transmission jack or subframe support fixture. Do not attempt to support by hand.

Preparation

  1. Park vehicle on level surface and apply parking brake
  2. Place wheel chocks behind rear wheels
  3. Disconnect negative battery terminal to prevent electrical issues
  4. Raise front of vehicle and support frame rails with properly rated jack stands behind subframe area
  5. Remove both front wheels and set aside
  6. Spray all suspension and subframe bolts with penetrating oil and allow to soak for 15 minutes
  7. Position transmission jack or subframe support fixture under center of subframe but do not apply pressure yet
  8. Take photos of all component positions and orientations for reassembly reference

    Disconnect sway bar links
    Locate sway bar links connecting the sway bar to the lower control arms on both sides. Hold the shaft with an Allen key to prevent spinning, then remove the upper and lower nuts. Disconnect both sway bar links completely and set aside.

    Remove lower ball joint connections
    Locate the lower ball joint nuts connecting the lower control arms to the steering knuckles on both sides. Remove cotter pins and discard. Remove ball joint nuts completely. Use ball joint separator tool to separate ball joints from knuckles. Do not damage ball joint boots during separation.
    Ball joints are under suspension load. Use proper separator tool and wear safety glasses as components may release suddenly.

    Disconnect steering gear from subframe
    Locate steering gear mounting bolts securing the rack and pinion assembly to the subframe. Remove all steering gear mounting bolts but leave steering gear connected to steering column and tie rods. Support steering gear with wire or bungee cord to prevent strain on steering shaft. Do not allow steering gear to hang by hydraulic lines or steering shaft.
    Do not turn steering wheel with steering gear disconnected from subframe or damage to steering components may occur.

    Disconnect outer tie rod ends
    Remove outer tie rod end castle nuts from both steering knuckles. Use tie rod separator tool to separate tie rod ends from knuckles. Allow tie rods to remain connected to steering gear. Mark tie rod position on threaded shaft before removal if reusing steering gear for alignment reference.

    Remove shock absorber lower mounting bolts
    Locate lower shock absorber mounting bolts where shocks connect to lower control arms on both sides. Remove the strut bolts completely and allow shocks to compress upward. Ensure shocks are not binding and can move freely.

    Disconnect engine mounts from subframe
    Locate front engine mount brackets where they attach to the subframe. The 3.5L EcoBoost engine mounts connect at the front of the subframe. Remove the through-bolts securing engine mounts to subframe. Engine weight must be supported by frame-mounted jack stands, not by subframe at this point.
    ⚠️Verify engine is fully supported by frame before removing engine mount connections. Engine must not be supported by subframe during removal.

    Disconnect lower control arms from subframe
    Locate control arm pivot bolts where lower control arms attach to subframe on both sides (front and rear mounting points). Remove all control arm bolts. Control arms will remain attached to wheel knuckles and sway bar. Allow control arms to hang freely once disconnected from subframe.

    Support subframe with transmission jack
    Position transmission jack or subframe support fixture directly under center of subframe. Raise jack until it just contacts subframe and takes minimal weight. Secure subframe to jack with chains or straps to prevent shifting during lowering. Verify jack is centered and stable before proceeding.
    ⚠️Subframe weighs over 100 lbs and is awkward to handle. Ensure transmission jack is properly positioned and secured before removing mounting bolts.

    Remove subframe mounting bolts
    Locate four main subframe mounting bolts connecting subframe to frame rails (two per side, front and rear). Using breaker bar, loosen all four bolts but do not remove completely. Once all bolts are loose, have assistant stabilize subframe on jack while you remove bolts completely starting with rear bolts first, then front bolts. Keep bolts organized for reinstallation.
    ⚠️Subframe may shift as bolts are removed. Keep hands and body clear of pinch points between subframe and frame rails.

    Lower and remove subframe assembly
    Slowly and carefully lower transmission jack, allowing subframe to descend. Watch for any components still connected (wiring, hoses, etc.) and stop if resistance is felt. Lower subframe completely and roll jack out from under vehicle. Inspect subframe mounting points on frame rails for damage or corrosion before installing replacement.

    Install replacement subframe
    Position new or serviced subframe on transmission jack and roll into position under vehicle. Apply anti-seize compound to subframe mounting bolt threads and contact surfaces. Raise subframe carefully, aligning mounting holes with frame rails. Thread all four subframe mounting bolts by hand to ensure proper alignment before tightening any bolts. Torque subframe mounting bolts to manufacturer specification (not provided in database - consult factory service manual).

    Reconnect lower control arms
    Position lower control arms to subframe mounting points on both sides. Install control arm bolts but do not torque at this time. Bolts must be torqued with vehicle weight on wheels per manufacturer specification. Thread all bolts by hand first to verify alignment.

    Reconnect suspension components
    Connect lower shock absorber mounts to control arms and install strut bolts. Torque strut bolts to 133 Nm (98 lb-ft). Reconnect outer tie rod ends to steering knuckles and install castle nuts. Reconnect lower ball joints to steering knuckles. Install new ball joint nuts and torque to 102 Nm (75 lb-ft). Install NEW cotter pins through ball joint nuts and bend to secure.

    Reconnect sway bar links and install wheels
    Connect sway bar links to control arms and sway bar. Hold shaft with Allen key and install nuts. Torque sway bar link nuts to 55 Nm (41 lb-ft). Install both front wheels and hand-tighten lug nuts. Lower vehicle until tires just contact ground but suspension is not fully loaded. Torque wheel lug nuts to 156 Nm (115 lb-ft) in star pattern.

    Final torque control arm bolts at ride height
    Lower vehicle completely to ground with full weight on all wheels. Rock vehicle side-to-side to settle suspension. Torque control arm bolts to 165 Nm (122 lb-ft) with vehicle weight on wheels. This ensures proper bushing orientation and prevents premature wear.

Reassembly

  1. Reconnect negative battery terminal
  2. Check all fasteners for proper torque using torque wrench
  3. Verify all cotter pins are properly installed and bent
  4. Remove wheel chocks and jack stands

Verification

  • Start engine and verify no unusual noises from subframe area
  • Turn steering wheel lock-to-lock while stationary to verify full range of motion without binding
  • Perform test drive at low speed and verify no clunking or rattling from suspension
  • Check for any fluid leaks around steering gear area
  • Schedule professional four-wheel alignment immediately - steering and suspension geometry has been altered
