This procedure covers the removal and replacement of all four fuel injectors on the 2016-2024 Hyundai Tucson with the 2.5L I4 gasoline engine, including fuel system depressurization and fuel rail removal.
Warnings
⚠️Gasoline is extremely flammable. Work in a well-ventilated area with no open flames, sparks, or heat sources. Have a fire extinguisher nearby.
⚠️Fuel system operates under high pressure (up to 60 psi). Failure to depressurize before disconnecting lines will cause fuel spray and potential injury.
⚠Do not attempt this repair with a hot engine. Allow at least 2 hours for cooling to avoid burns and fuel vapor ignition risk.
⚠Use only new O-rings on all fuel connections. Reusing old seals can cause fuel leaks and fire hazard.

Preparation
- Ensure engine is completely cold (at least 2 hours after last operation)
- Park vehicle on level surface and apply parking brake
- Disconnect negative battery terminal and wait 3 minutes for airbag system to discharge
- Remove engine cover by pulling upward on front edge to release retaining clips
- Gather all replacement parts including new O-rings for fuel lines and injectors
- Place fuel-safe drain pan and shop towels under work area to catch residual fuel
Procedure
- 1Depressurize fuel systemRemove the fuel pump relay from the engine compartment fuse box (refer to fuse box diagram on cover). Start the engine and allow it to run until it stalls from fuel starvation. Attempt to restart 2-3 times to ensure all residual pressure is released. Turn ignition off and remove key.⚠️Fuel system will still contain some fuel even after depressurization. Have towels ready to catch spills.
- 2Disconnect fuel supply lineLocate the fuel supply line connection at the fuel rail on the driver's side of the engine. Use appropriate fuel line disconnect tool to release the quick-connect fitting. Press the tool into the connector while pulling the fuel line away from the rail. Expect residual fuel spillage and catch with towels. Cap or plug the fuel line to prevent contamination.⚠Residual fuel under slight pressure may spray. Wear safety glasses and keep face away from connection point.
- 3Disconnect electrical connectorsDisconnect the electrical connector from each of the four fuel injectors by pressing the locking tab and pulling straight up. Disconnect the fuel pressure sensor connector located on the fuel rail. Mark or photograph connector positions if needed for reassembly reference.
- 4Remove fuel rail mounting boltsLocate the two fuel rail mounting bolts securing the rail to the cylinder head. These are typically 10mm or 12mm head bolts positioned at each end of the rail. Remove both bolts completely and set aside. Note the location of any ground straps or brackets that may be attached.
- 5Remove fuel rail assemblyCarefully pull the fuel rail straight up and away from the cylinder head. The injectors will come out with the rail as an assembly. Use gentle rocking motion if injectors are stuck in their bores, but do not pry on the rail itself. Once free, lift the entire assembly clear of the engine and place on clean work surface with injectors facing up.⚠Do not bend or twist the fuel rail as this can damage the internal fuel passages or injector seats.
- 6Remove injectors from fuel railNote the orientation and position of each injector. Remove the retaining clip from each injector by sliding it off the fuel rail slot. Carefully pull each injector straight out of the fuel rail. Some fuel will drain from the rail and injectors during this process.
- 7Clean injector bores and fuel railInspect the injector bores in the cylinder head for debris, carbon buildup, or damaged seals. Use injector seal removal tool or pick to carefully remove old O-rings from the bores. Clean the bores thoroughly with shop towels. Inspect fuel rail injector seats for damage or debris and clean as needed. Do not allow any debris to enter the cylinder head openings.⚠Cover intake ports with clean shop towels to prevent debris from entering cylinders if injector bores are open to intake manifold.
- 8Install new O-rings on injectorsLubricate new upper and lower O-rings for each injector with clean gasoline or light oil. Install the lower (larger) O-ring into the groove at the tip of each new injector. Install the upper (smaller) O-ring into the groove near the electrical connector end. Ensure O-rings are seated properly in their grooves without twisting.ℹ️Never reuse old O-rings. Always use new seals supplied with replacement injectors or purchased separately.
- 9Install injectors into fuel railApply light coat of clean gasoline to the injector O-rings. Insert each injector into its corresponding position in the fuel rail, ensuring proper orientation (connector tabs should align with rail). Push firmly until injector seats completely. Install retaining clips onto each injector, ensuring they snap securely into the fuel rail slots.
- 10Install fuel rail assemblyLubricate the lower injector O-rings with clean gasoline. Carefully align all four injectors with their bores in the cylinder head. Push down evenly on the fuel rail until all injectors are fully seated in their bores. The rail should sit flush against its mounting points.⚠Ensure all injectors enter their bores simultaneously to avoid damaging O-rings. Do not force or cock the rail at an angle.

Push the fuel supply line firmly onto the fuel rail connection until you hear and feel a distinct click indicating the locking mechanism has engaged. - 14Pressure test fuel systemReinstall fuel pump relay in fuse box. Reconnect negative battery terminal. Turn ignition to ON position (do not start engine) and listen for fuel pump operation for 2-3 seconds. Cycle ignition off and on three times to build fuel pressure. Carefully inspect all connections, fuel rail, and injector bases for any signs of fuel leakage. Wipe area dry and repeat pressure check if needed.⚠️Any fuel leak must be repaired immediately before starting engine. Do not attempt to start if leaks are present.
- 15Start engine and verify operationStart the engine and allow it to idle. The engine may run rough for the first 10-20 seconds as air purges from the fuel system. Verify smooth idle and no fault codes. Check again for any fuel leaks around all connections while engine is running. If leaks are found, shut down immediately and repair.
Reassembly
- Reinstall engine cover by aligning retaining clips and pressing down firmly until all clips engage
- Clear any diagnostic trouble codes that may have been set during fuel pump relay removal
- Dispose of old fuel injectors and contaminated shop towels according to local environmental regulations
Verification
- Engine should idle smoothly with no misfires or rough running after initial air purge period
- No fuel odor should be present around engine compartment
- Visual inspection shows no fuel leaks at fuel rail, injector bases, or supply line connection
- No check engine light or fuel system fault codes present after test drive
- Fuel pressure should maintain specification (check with scan tool if available: approximately 50-60 psi at idle)
