Preparation

  1. Disconnect negative battery cable and wait 3 minutes for airbag system to discharge
  2. Lower driver window fully before disconnecting power
  3. Place protective covering on surrounding body panels and fenders
  4. Photograph door interior and wire routing from multiple angles
  5. Mark hinge positions on door and body with paint pen for alignment reference

Procedure

    Remove door trim panel
    Remove all Phillips screws from door pull handle and armrest area. Use trim removal tools to release all trim clips around perimeter of door panel. Disconnect power window switch connector and door lock switch connector by pressing release tabs. Lift door panel up and away from door shell to disengage from window belt line.

    Remove water barrier and components
    Carefully peel back water barrier membrane. Disconnect all electrical connectors inside door including door latch actuator, courtesy light (if equipped), and any speaker connectors. Remove speaker assembly if present by removing mounting screws. Tag all connectors with tape labels for identification during reassembly.

    Remove door latch mechanism
    Disconnect door latch control rods from door handle and lock cylinder by releasing rod clips. Remove door latch assembly mounting bolts from door edge. Carefully extract latch assembly through access hole in door shell. Keep all rods and clips organized for transfer to new door.

    Remove window regulator and glass
    Support window glass from top. Remove window glass mounting bolts that secure glass to regulator carrier. Carefully lift window glass straight up and out of door shell. Remove power window regulator motor mounting bolts and regulator track mounting bolts. Maneuver window regulator assembly out through large access hole in door shell.

    Remove exterior door handle and lock cylinder
    From inside door shell, remove exterior door handle mounting bolts. Disconnect any remaining linkage rods. Slide door handle forward and out of door shell. If equipped with key lock cylinder, remove retaining clip and extract cylinder from outside of door.

    Mounting Bolts27 Nm (20 lb-ft)

    Remove side mirror assembly
    Remove interior mirror trim cover. Disconnect mirror electrical connector. Remove three mirror mounting bolts from inside door frame near A-pillar area. Carefully pull mirror assembly away from door, guiding wire harness through door opening.

    Mark and remove door from hinges
    With assistant supporting door weight or door positioned on door dolly, trace outline of hinge positions on door shell with paint pen. Support door securely. Remove door hinge bolts from door side (not body side) using 14mm socket. Carefully lift door away from vehicle and place on padded work surface.
    Door must be fully supported during bolt removal. Door will become free when final bolt is removed.

    Transfer components to new door shell
    Install window regulator assembly into new door shell, routing through large access hole. Secure regulator track and motor mounting bolts. Install window glass into new door shell and secure to regulator carrier. Test regulator function with temporary power connection before proceeding.

    Install door latch and handles
    Install door latch assembly into new door shell through edge opening and secure with mounting bolts. Connect all control rods to latch mechanism. Install exterior door handle into door shell and secure mounting bolts from inside. Install lock cylinder if equipped. Verify all linkage operates smoothly.

    Install electrical components
    Route all wire harnesses through new door shell following photographed routing path. Install speaker assembly if equipped. Connect door latch actuator connector, courtesy light, and all other electrical connections. Apply new water barrier membrane ensuring complete seal around all openings.

    Install new door shell to vehicle
    With assistant or door dolly, position new door shell at body hinges. Align hinges with previously marked positions. Install door hinge bolts and tighten to specification. Do not fully tighten all bolts initially - leave slight movement for alignment adjustment.

    Adjust door alignment
    Check door fit at all gaps around perimeter. Adjust door position by loosening hinge bolts and shifting door forward/back and up/down to achieve even gaps. Check door striker alignment and adjust striker position if needed. Once aligned, torque all hinge bolts to specification.

    Install side mirror
    Route mirror wire harness through door opening. Position mirror assembly on door and install three mounting bolts. Connect electrical connector and install interior mirror trim cover. Test mirror adjustment and defrost functions.

    Reinstall door trim panel
    Connect power window switch and door lock switch connectors. Position door trim panel and engage upper edge onto window belt line. Press firmly around perimeter to engage all trim clips (replace any broken clips). Install all Phillips screws at armrest and door pull areas.
    Torque spec
    Trim Clips3 Nm (2 lb-ft)

Reassembly

  1. Reconnect negative battery cable and test all door functions including locks, windows, and mirror adjustments
  2. Apply door weatherstrip seal around perimeter of door if not pre-installed on new shell
  3. Check that door closes smoothly without excessive force and latches securely
  4. Verify all panel gaps are consistent with adjacent panels

Verification

  • Open and close door multiple times verifying smooth operation and proper latching
  • Test power windows through full travel in both directions - should operate smoothly without binding
  • Test power door locks in both lock and unlock positions from interior and key fob
  • Check all door gaps with adjacent body panels - should be 4-6mm and consistent
  • Verify door seals properly against weatherstrip when closed with no air gaps
  • Test side mirror adjustment in all directions and verify heated mirror function if equipped
  • Confirm interior courtesy light operates when door opens if equipped
  • Road test vehicle and listen for any wind noise or rattles from door area
