Preparation

  1. Park vehicle on level surface and engage parking brake
  2. Turn off all lights and remove key from ignition
  3. Allow engine to cool completely if recently driven (at least 30 minutes)
  4. Open hood and secure with prop rod
  5. Disconnect negative battery terminal and wait 3 minutes for capacitor discharge

    Remove upper radiator cover panel
    Locate and remove the plastic clips securing the upper radiator cover panel. Use trim removal tools to carefully pry up each clip. Remove the panel to access the headlight assembly mounting area. Set panel and clips aside in a safe location.

    Locate the windshield washer fluid hose connected near the headlight assembly. Gently squeeze the retaining clip and pull the hose off the washer nozzle. Place a cloth underneath to catch any residual fluid drips.

    Remove headlight module cover
    Locate the rear dust cover on the back of the headlight assembly. Rotate the cover counterclockwise approximately 1/4 turn and pull it straight back to remove. This exposes the electrical connector and mounting hardware.

    Press the locking tab on the LED module electrical connector and carefully pull the connector straight out. Do not twist or pull on the wires themselves. Inspect connector for corrosion or damage. If connector screws are present, loosen them first.

    Remove module mounting bolts
    Locate the three 10mm mounting bolts securing the headlight module to the vehicle body. These are typically positioned at the top and sides of the assembly. Use a socket with extension to access the lower bolt. Remove all three bolts completely and retain them.

    Remove headlight module assembly
    With all mounting bolts removed, carefully pull the headlight module forward and out of the vehicle. There may be alignment pins and grommets that require gentle wiggling to release. Support the assembly with both hands and avoid letting it drop or contact other components. Inspect mounting grommets for wear or damage.

    Transfer components if necessary
    If the new module does not include mounting grommets, brackets, or adjustment hardware, carefully transfer these from the old module to the new one. Inspect all rubber grommets for cracking or deterioration and replace if necessary. Ensure any ground straps are clean and ready for reinstallation.

    Clean mounting surfaces and electrical contacts
    Use a clean cloth to wipe the mounting surface on the vehicle body where the headlight module seats. Remove any dirt, debris, or old grease. If electrical contacts show corrosion, apply electrical contact cleaner to the vehicle-side connector and allow to dry completely before proceeding.

    Install new LED headlight module
    Position the new headlight module at the mounting location, aligning the mounting pins with the body openings. Ensure any ground straps are positioned correctly for connection. Gently press the module into place until it seats fully against the body. Verify alignment pins are properly engaged in their grommets.
    Do not force the module into position. Misalignment can damage mounting pins or grommets. Ensure all alignment features are properly engaged.

    Install module mounting bolts
    Thread all three mounting bolts by hand first to ensure proper alignment. Once all bolts are started, tighten them in a star pattern (alternating positions) to the specified torque. This ensures even pressure and proper seating of the module.

    Reconnect electrical connector
    Align the electrical connector with the LED module socket and press firmly until it clicks into place. The locking tab should engage audibly. Gently tug on the connector to verify it is secure. If connector screws are present, tighten them to specification.

    Reinstall rear dust cover
    Position the rear dust cover over the back of the headlight assembly, aligning the tabs. Press it into place and rotate clockwise approximately 1/4 turn until it locks securely. Verify the seal is seated properly around the entire perimeter.

    Reconnect washer fluid hose
    Push the windshield washer fluid hose firmly onto the nozzle until the retaining clip engages with an audible click. Tug gently to verify secure connection.

    Reinstall upper radiator cover panel
    Position the upper radiator cover panel in its original location and press down firmly on each clip location until all clips snap into place. Verify the panel is secure and flush with surrounding components.

    Reconnect battery and test
    Reconnect the negative battery terminal and tighten the terminal bolt to specification. Do not overtighten. Turn the ignition to ON position (engine off) and test low beam, high beam, and turn signal functions. Verify LED module operates correctly without flickering or error messages on the instrument cluster.
    Battery terminal bolts require low torque specification. Overtightening can damage the terminal or battery post.

Reassembly

  1. Ensure all electrical connectors are fully seated and locked
  2. Verify all mounting bolts are torqued to specification
  3. Confirm rear dust cover is properly sealed to prevent moisture ingress
  4. Check that radiator cover panel clips are all engaged
  5. Verify washer fluid hose is securely connected

Verification

  • With engine running, test low beam, high beam, DRL (if equipped), and turn signal functions on the replaced headlight
  • Check for any warning lights on the instrument cluster indicating headlight system faults
  • Verify beam pattern on a wall or garage door - both headlights should have symmetrical patterns at the same height
  • Test washer fluid spray to ensure hose reconnection is secure
  • If beam aim is incorrect, use headlight aiming adjustment screws (typically accessible from engine bay) to adjust vertical and horizontal aim per Toyota specifications
  • Take vehicle for a short test drive after dark to verify proper illumination and no vibration or rattling from the new module
