This procedure covers replacement of the AC compressor clutch coil on a 2019-2024 Toyota RAV4 with the 2.5L I4 engine, allowing clutch repair without refrigerant recovery.

Warnings

⚠️Do not disconnect AC lines for this repair. Disconnecting refrigerant lines without proper recovery equipment is illegal and environmentally harmful.
Ensure engine is completely cool before beginning work. Allow at least 2 hours after last operation.
The clutch coil is magnetically charged when energized. Ensure AC system is off and battery negative terminal is disconnected before removal.
ℹ️This repair does not require refrigerant recovery as the clutch coil is external to the sealed refrigerant system.

Parts

  • AC compressor clutch coil × 1 — Use OEM specification
  • AC compressor clutch coil connector (if damaged) × 1 — Use OEM specification

Preparation

  1. Park vehicle on level surface and engage parking brake
  2. Turn off engine and allow to cool completely for at least 2 hours
  3. Disconnect negative battery terminal and wait 3 minutes for system discharge
  4. Remove engine under cover using 10mm socket to access compressor from below
  5. Take photos of clutch coil wiring routing and connector orientation for reference during reinstallation

Procedure

  1. 1
    Test existing clutch coil resistance
Before removal, disconnect the clutch coil electrical connector located on the compressor. Use a multimeter set to ohms to measure resistance across the clutch coil terminals. Resistance should be between 2.8-3.6 ohms at 68°F (20°C). Record reading for comparison with new coil. A reading of infinite resistance indicates an open coil (failed), while near-zero resistance indicates a short circuit.
  2. 2
    Remove serpentine drive belt
Using a 14mm socket on the belt tensioner, rotate tensioner clockwise to relieve belt tension. Slip the belt off the AC compressor pulley first, then remove from remaining pulleys. Route the belt out from underneath the vehicle. Inspect belt for wear and replace if showing cracks or glazing.
  3. 3
    Disconnect clutch coil electrical connector
Locate the clutch coil electrical connector on the front of the compressor housing. Press the locking tab and carefully pull the connector straight out from the coil. Inspect connector terminals for corrosion or damage. Clean with electrical contact cleaner if needed.
  4. 4
Remove clutch coil retaining snap ring
Using snap ring pliers, carefully remove the snap ring that retains the clutch coil to the compressor front housing. The snap ring is located in a groove on the compressor shaft hub. Work carefully to avoid scratching the hub surface or losing the snap ring. Keep snap ring in a safe location for reinstallation if reusable.
  5. 5
    Extract clutch coil from compressor
With snap ring removed, the clutch coil can now be pulled forward off the compressor housing. Use needle nose pliers or a specialized coil removal tool to gently pry the coil forward evenly around its circumference. Do not pry against the pulley bearing or clutch plate. The coil should slide off once freed from its mounting groove. If stuck, use electrical contact cleaner around the coil housing and allow to penetrate before attempting removal again.
  6. 6
Inspect compressor shaft and pulley assembly
With coil removed, inspect the compressor shaft, pulley bearing, and clutch friction surfaces. Check pulley bearing for smooth rotation with no grinding or roughness. Inspect clutch plate friction surface for scoring, heat discoloration, or oil contamination. Clean all surfaces with electrical contact cleaner and a wire brush. Check shaft for any damage or excessive wear in the coil mounting area.
  7. 7
    Verify new clutch coil specifications
Before installation, test the new clutch coil resistance with a multimeter. Reading should be between 2.8-3.6 ohms. Compare the new coil physically to the old unit to confirm correct part number, connector orientation, and mounting dimensions. Verify the coil wire routing path matches the original.
  8. 8
    Install new clutch coil
Align the new clutch coil with the compressor shaft hub, ensuring the electrical connector positioning matches your reference photos. Slide the coil straight onto the hub until it seats fully into its mounting groove. Apply even pressure around the coil circumference. Do not force or hammer the coil into place. Ensure wire routing allows clearance from moving parts and hot surfaces.
  9. 9
Install clutch coil retaining snap ring
Using snap ring pliers, install the retaining snap ring into the groove on the compressor shaft hub. Ensure the snap ring is fully seated in the groove all the way around. The snap ring must be completely seated to prevent coil movement during operation. Verify the coil cannot be pulled forward off the hub with hand pressure.
  10. 10
    Reconnect electrical connector
Push the electrical connector firmly onto the new clutch coil terminals until the locking tab clicks into place. Verify the connection is secure by gently pulling on the connector. Route the wiring as shown in your reference photos, ensuring no contact with moving pulleys or hot exhaust components. Use existing wire clips or ties to secure the harness.
  11. 11
    Reinstall serpentine drive belt
Route the serpentine belt around all pulleys except the AC compressor pulley, following the belt routing diagram on the radiator support. Using a 14mm socket on the belt tensioner, rotate tensioner clockwise and slip the belt onto the AC compressor pulley last. Release tensioner slowly and verify belt is properly seated in all pulley grooves.
  12. 12
    Reinstall engine under cover
Position the engine under cover and install all retaining fasteners. Tighten 10mm bolts in a cross pattern to ensure even seating of the cover.

Reassembly

  1. Reconnect negative battery terminal and tighten securely
  2. Verify all tools and parts have been removed from engine compartment
  3. Double-check serpentine belt alignment on all pulleys before starting engine

Verification

  • Start engine and turn AC system to MAX cool with fan on high
  • Listen for clutch engagement click within 10-15 seconds of AC activation
  • Verify AC compressor clutch engages and pulley spins with clutch plate when AC is on
  • Confirm clutch disengages and only pulley freewheels when AC is turned off
  • Check for cold air output from dash vents within 1-2 minutes of operation
  • Inspect for any unusual noises from compressor area during clutch cycling
  • Verify no warning lights on instrument cluster related to AC system
  • Test AC operation through several on/off cycles to confirm reliable clutch engagement
