- Disconnect negative battery cable and wait 90 seconds for airbag system to discharge
- Place protective covers over front fenders to prevent brake fluid damage
- Remove driver's side floor mat and lower dashboard panel if equipped for better pedal access
- Open hood and locate brake master cylinder and booster assembly on firewall
- Use turkey baster to remove as much brake fluid as possible from master cylinder reservoir
- Prepare clean brake fluid catch containers and fresh DOT 3 brake fluid
Procedure
- 1Remove master cylinder from brake boosterDisconnect the two brake line fittings from the master cylinder using a 17mm flare nut wrench. Work carefully to avoid rounding the fittings. Allow brake fluid to drain into catch container. Remove the two master cylinder mounting nuts using a 12mm socket. Carefully pull the master cylinder straight away from the brake booster and set aside. Plug the brake line ports to prevent contamination.⚠Brake fluid will spill during line disconnection. Have catch container ready and protect painted surfaces.Torque specMaster Cylinder Nuts25 Nm (18 lb-ft)
- 2Disconnect vacuum line from brake boosterLocate the vacuum hose connection on the front of the brake booster. Press the retaining clip and disconnect the vacuum hose from the booster check valve. Inspect the check valve for damage or debris.
- 3Access brake pedal pushrod connectionFrom inside the vehicle under the dashboard, locate the brake pedal pushrod connection. Use a work light to clearly see the connection point above the brake pedal arm. Identify the retaining clip or clevis pin securing the pushrod to the pedal.
- 4Disconnect pushrod from brake pedalRemove the clevis pin retaining clip using needle-nose pliers. Pull the clip straight out and set aside (or replace with new). Remove the clevis pin connecting the pushrod to the brake pedal. The pushrod should now be free from the pedal assembly. Note the position and orientation of any washers or spacers.⚠Keep track of washers, spacers, and clip orientation for correct reassembly. Take photos if needed.Torque specBrake Pedal Pushrod Lock15 Nm (11 lb-ft)
- 5Remove brake booster mounting nutsReturn to the engine bay. Locate the four brake booster mounting nuts on the firewall studs (accessible from engine side). Use a 14mm socket to remove all four nuts. Keep nuts organized for reinstallation.ℹ️The brake booster is heavy and may fall forward once all nuts are removed. Be prepared to support it.Torque specBrake Booster Nuts25 Nm (18 lb-ft)
- 6Remove old brake boosterCarefully pull the brake booster assembly straight out from the firewall. The pushrod will slide through the firewall opening. Maneuver the booster out of the engine bay. Inspect the firewall gasket and studs for damage.
- 7Prepare new brake boosterUnpack the new brake booster and verify it matches the original unit. Check that the vacuum check valve is installed and functional. Measure and compare pushrod length to the old unit - it should be identical. If adjustable, verify pushrod protrusion matches factory specifications (typically 8-9mm from mounting face).⚠Incorrect pushrod length will cause brake drag or excessive pedal travel. Verify measurement against service manual specifications before installation.
- 8Install new brake boosterFrom the engine bay, carefully insert the pushrod through the firewall opening and align the booster mounting studs with the firewall holes. Push the booster firmly against the firewall. From inside the vehicle, verify the pushrod has passed through and is accessible at the brake pedal.
- 9Install brake booster mounting nutsInstall all four mounting nuts finger-tight first. Once all nuts are started, torque in a cross pattern (top-left, bottom-right, top-right, bottom-left) to 25 Nm (18 lb-ft). Verify the booster is seated flush against the firewall.ℹ️Use proper cross-pattern tightening sequence to ensure even clamping force and prevent booster misalignment.Torque specBrake Booster Nuts25 Nm (18 lb-ft)
- 10Reconnect pushrod to brake pedalFrom inside the vehicle, align the brake pedal arm with the pushrod clevis. Install any washers or spacers in their original positions. Insert the clevis pin through the pedal arm and pushrod. Install the retaining clip, ensuring it is fully seated. Verify the connection is secure with no lateral play.Torque specBrake Pedal Pushrod Lock15 Nm (11 lb-ft)
- 11Reconnect vacuum linePush the vacuum hose onto the brake booster check valve until the retaining clip clicks into place. Tug gently to verify secure connection. Inspect the hose for cracks or damage along its length.
- 12Install master cylinderRemove plugs from brake line ports. Install new master cylinder gasket on the brake booster mounting face. Position the master cylinder onto the booster studs, aligning the pushrod with the master cylinder piston. Install the two mounting nuts and torque to 25 Nm (18 lb-ft). Reconnect both brake lines and torque fittings to 17 Nm using flare nut wrench.⚠Do not cross-thread brake line fittings. Start threads by hand and verify smooth threading before using wrench.Torque specMaster Cylinder Nuts25 Nm (18 lb-ft)
- 13Fill and bench bleed master cylinderFill the master cylinder reservoir to the MAX line with fresh DOT 3 brake fluid. Have an assistant slowly pump the brake pedal 15-20 times while you observe the reservoir level. Refill as needed. This begins the bleeding process and removes air from the master cylinder.
- 14Bleed brake system at all four wheelsBleed brakes in this sequence: right rear, left rear, right front, left front. At each wheel, attach bleeder hose to bleeder screw and submerge other end in clean brake fluid. Have assistant hold firm pedal pressure, then open bleeder screw 1/4 turn using 10mm wrench. Allow fluid and air to escape until stream is bubble-free, then close bleeder screw before assistant releases pedal. Repeat 3-4 times per wheel. Torque bleeder screws to 14 Nm (10 lb-ft). Maintain reservoir level throughout bleeding process.⚠️Never allow the master cylinder reservoir to run dry during bleeding or air will re-enter the system. Check level after each wheel.⚠The brake pedal must remain depressed until the bleeder screw is fully closed, or air will be drawn back into the system.Torque specBleeder Screw14 Nm (10 lb-ft)
- 15Final brake system verificationFill master cylinder reservoir to MAX line. With engine off, pump brake pedal 20-30 times and verify firm pedal feel with no excessive travel. Start engine and verify pedal drops slightly as vacuum assist engages. Check all brake line connections and booster area for leaks. Reconnect negative battery cable.⚠️A spongy or low pedal indicates air in the system. Do not drive the vehicle until pedal is firm and high.
Reassembly
- Reinstall any lower dashboard panels or trim removed for access
- Clean any brake fluid spills from painted surfaces immediately with water
- Double-check all brake line connections for tightness and proper torque
- Verify vacuum hose is securely connected and not kinked
- Confirm master cylinder reservoir is filled to MAX line with fresh brake fluid
Verification
- With engine off, pump brake pedal 20-30 times. Pedal should be firm and hold pressure with minimal travel
- Start engine and verify brake pedal drops 5-10mm as vacuum assist activates
- Check for brake fluid leaks at master cylinder, brake lines, and all four wheel bleeder screws
- Test drive in safe, traffic-free area at low speed. Verify normal brake response and stopping power
- Perform several hard stops from 30-40 mph to verify brake performance and pedal feel
- Listen for vacuum leaks (hissing) around booster area with engine running
- Verify brake warning light is OFF on instrument cluster
- After test drive, recheck master cylinder fluid level and top off if needed
- Check for any new fluid leaks after test drive
- Schedule a follow-up brake inspection after 100 miles of driving
