Warnings
⚠️SAFETY-CRITICAL BRAKE SYSTEM REPAIR: Errors in this procedure can result in complete brake failure causing serious injury or death. If you are uncertain about any step, have this service performed by a qualified professional.
⚠️DO NOT drive the vehicle until brake bleeding is complete and firm pedal feel is verified. Incomplete bleeding will result in brake failure.
⚠Brake fluid is highly corrosive to paint and toxic. Immediately wash any spills with water. Wear chemical-resistant gloves and eye protection throughout this procedure.
⚠Use only fresh DOT 3 brake fluid from a sealed container. Contaminated or old fluid absorbs moisture and reduces braking performance.
⚠Never reuse brake fluid. Brake fluid drained from the system must be disposed of properly at a recycling facility.
ℹ️This procedure requires two people for proper brake bleeding. Ensure you have assistance available.

Fluids
- DOT 3 Brake Fluid — 1.5 qt
Preparation
- Park vehicle on level ground and set parking brake firmly
- Ensure engine is cool before beginning work
- Remove the battery negative terminal to prevent accidental airbag deployment while working near brake booster
- Place wheel chocks behind rear wheels
- Open hood and locate master cylinder on driver side firewall attached to brake booster
- Place protective covering over fender and firewall area to prevent paint damage from brake fluid
- Prepare clean workspace with all tools and new master cylinder readily accessible
- Have at least 1 quart of fresh DOT 3 brake fluid available from sealed containers
Procedure
- 1Remove reservoir fluidUse a turkey baster or fluid transfer pump to remove as much brake fluid as possible from the master cylinder reservoir. Transfer fluid to a sealed waste container. This minimizes spillage when disconnecting brake lines. Do not allow drained fluid to contact painted surfaces.
- 2Disconnect brake lines from master cylinderUsing the appropriate size flare nut wrench (typically 10mm or 12mm), carefully loosen the two brake line fittings at the master cylinder. There is one line for the front brakes and one for the rear brakes. Turn fittings counterclockwise. Use a line wrench to prevent rounding of the soft brass fittings. Once loose, unthread by hand and immediately plug open lines with clean rubber caps or tape to prevent contamination and fluid loss. Position a drain pan below to catch residual fluid.⚠DO NOT use standard open-end wrenches on brake line fittings - they will round the soft brass nuts. Use only flare nut wrenches or line wrenches.
- 3Disconnect electrical connectorIf equipped with a brake fluid level sensor, press the release tab and disconnect the electrical connector from the master cylinder reservoir. Move the connector aside to prevent damage.
- 4Remove master cylinder mounting nutsRemove the two 12mm or 14mm nuts securing the master cylinder to the brake booster. These are typically located on studs protruding from the booster. Support the master cylinder with one hand while removing the second nut to prevent it from falling. Once nuts are removed, pull the master cylinder straight forward off the booster studs. Have rags ready to catch any remaining fluid. Inspect the booster pushrod and seal for damage.⚠Do not allow brake fluid to contact the brake booster or vacuum lines. Wipe any spills immediately.Torque specMaster Cylinder Nuts25 Nm (18 lb-ft)
- 5Inspect brake booster interfaceWith the master cylinder removed, inspect the brake booster pushrod for proper length and condition. Check the booster seal for damage. On RAV4 models, the pushrod should extend approximately 0.5-1.0mm beyond the booster face. Clean the mounting surface on the booster with brake cleaner and a lint-free cloth. Verify the pushrod moves freely when brake pedal is pressed.
- 6Prepare new master cylinderRemove the new master cylinder from packaging. Verify it matches the original unit exactly. Install new crush washers or seals on the brake line ports if provided separately. Bench bleeding is recommended: Secure the master cylinder in a vise (protect finish with soft jaws), fill reservoir with fresh DOT 3 fluid, thread bleed fittings or plugs into outlet ports, and slowly depress the pistons using a plastic rod until no air bubbles emerge. This significantly reduces bleeding time after installation.
- 7Install new master cylinderAlign the new master cylinder with the brake booster pushrod and mounting studs. Carefully slide the cylinder onto the studs, ensuring the pushrod enters the master cylinder bore smoothly without binding. Install both mounting nuts and hand-tighten evenly. Using a torque wrench, tighten the nuts to specification in an alternating pattern (tighten one partially, then the other, then return to final torque). This ensures even seating against the booster.⚠Ensure pushrod is properly centered in master cylinder bore before tightening nuts. Misalignment can damage internal seals.Torque specMaster Cylinder Nuts25 Nm (18 lb-ft)
- 8Connect brake linesRemove protective caps from brake lines. Inspect brake line flare seats for damage or debris - clean if necessary. Thread each brake line fitting into the master cylinder ports by hand to prevent cross-threading. Once hand-tight, use a flare nut wrench or line wrench to tighten to specification. Torque to the appropriate specification based on your service manual verification. Do not over-tighten as this can damage the soft brass fittings or crack the aluminum master cylinder body.⚠Start all fittings by hand first. Cross-threading brake line fittings will require replacement of the master cylinder or brake lines.Torque specBrake Line Fittings15 Nm (11 lb-ft)
- 9Reconnect electrical connectorIf equipped with a brake fluid level sensor, reconnect the electrical connector to the master cylinder reservoir. Ensure it clicks securely into place. Check that the wiring is routed away from heat sources and moving components.
- 10Fill master cylinder reservoirFill the master cylinder reservoir to the MAX line with fresh DOT 3 brake fluid from a sealed container. Do not overfill. Install the reservoir cap but do not fully tighten yet - bleeding will require frequent refilling and cap removal. Keep additional brake fluid readily accessible.
- 11Bleed brake system - preparationReconnect the battery negative terminal. Raise vehicle using floor jack and support securely on jack stands at all four corners to access all bleed screws. Remove all four wheels. Bleeding sequence for RAV4 is typically: Right Rear, Left Rear, Right Front, Left Front (farthest to nearest from master cylinder). Have an assistant available to pump the brake pedal. Attach clear tubing to first bleeder screw and submerge other end in a clean container with 2 inches of fresh brake fluid.⚠️Ensure vehicle is securely supported on jack stands rated for the vehicle weight. Never work under a vehicle supported only by a floor jack.
- 12Bleed brake system - procedureStarting with the right rear caliper, have assistant pump brake pedal 3-5 times and hold pressure. Open bleeder screw 1/2 turn while assistant maintains pedal pressure. Fluid and air will discharge through tubing. Close bleeder screw before pedal reaches floor. Repeat until no air bubbles appear in discharged fluid - this may take 10-15 cycles per wheel. Check and refill master cylinder reservoir frequently; never let it drop below MIN line or air will re-enter system. Proceed to left rear, right front, then left front wheel in sequence. After all four wheels are bled, pump brake pedal to verify firm pedal feel.⚠️CRITICAL: Never allow master cylinder reservoir to run empty during bleeding. This will introduce air and require restarting the entire bleeding process.⚠Close bleeder screw BEFORE assistant releases brake pedal pressure. Failure to do so will draw air back into the system.
- 13Final fluid level and cap installationWith bleeding complete, fill master cylinder reservoir to MAX line with fresh DOT 3 fluid. Clean reservoir cap threads and gasket. Install reservoir cap and hand-tighten only - do not use tools. Wipe entire master cylinder assembly clean of any spilled brake fluid. Inspect all brake line connections for leaks.
- 14Reinstall wheels and lower vehicleInstall all four wheels and hand-tighten lug nuts in a star pattern. Lower vehicle to ground. Torque all lug nuts to specification in a star pattern using a torque wrench.
Reassembly
- Ensure all brake line fittings are torqued to specification and show no signs of leakage
- Verify master cylinder reservoir is filled to MAX line with fresh DOT 3 fluid
- Confirm all electrical connections are secure and properly routed
- Double-check that all four wheels are installed with lug nuts torqued properly
Verification
- With engine off, pump brake pedal firmly 10-15 times. Pedal should become firm and maintain height. A spongy or sinking pedal indicates air in the system - re-bleed if necessary
- Start engine and verify brake pedal drops slightly (normal power brake assist) then remains firm
- Perform a low-speed brake test in a safe area: At 5-10 mph, apply brakes firmly. Vehicle should stop smoothly without pulling to either side
- Check for brake fluid leaks at all master cylinder connections with engine running and brake pedal applied
- Verify brake warning light is OFF on instrument cluster
- Test drive at progressively higher speeds in a safe area, testing brake response. If any abnormality is detected, do not drive the vehicle - repeat bleeding procedure
- After first 50 miles, re-check master cylinder fluid level and inspect all connections for leaks
- CRITICAL: If brake pedal feel is not firm and responsive, or if brake warning light remains illuminated, DO NOT DRIVE THE VEHICLE. Have it towed to a professional repair facility
