This procedure covers removal and replacement of the EGR cooler on the 2019-2024 Toyota RAV4 with the 2.5L I4 gasoline engine, including coolant system draining and exhaust component removal.
Warnings
⚠️Allow engine to cool completely before beginning work. Coolant system operates under pressure and can cause severe burns if opened when hot.
⚠️Exhaust components remain extremely hot for over an hour after engine shutdown. Verify all components are cool to touch before removal.
⚠This vehicle uses pink Toyota Super Long Life Coolant. Do not mix with other coolant types or colors.
⚠The EGR cooler is part of the emissions control system. Ensure all connections are properly sealed to avoid check engine lights and emissions failures.

Preparation
- Ensure engine is completely cold to the touch (minimum 2 hours after shutdown)
- Park vehicle on level ground and engage parking brake
- Disconnect negative battery terminal and wait 90 seconds for airbag system to discharge
- Remove engine cover by pulling upward on all four corners
- Place coolant drain pan under radiator drain plug
Procedure
- 1Drain engine coolantOpen radiator drain plug at bottom of radiator and drain coolant into collection pan. Remove radiator cap slowly to allow system to vent and drain completely. Once drained, close radiator drain plug.
- 2Remove air intake componentsDisconnect mass airflow sensor connector. Loosen air intake tube clamps at throttle body and air filter box. Remove air intake tube assembly to provide access to EGR system components. Set aside in clean area.
- 3Disconnect EGR coolant hosesUsing pliers, compress and slide hose clamps away from EGR cooler inlet and outlet connections. Carefully twist and pull coolant hoses off EGR cooler ports. Have shop towels ready to catch residual coolant. Cap or plug hoses to prevent contamination.
- 4Remove EGR valve connector and coverPress tab and disconnect electrical connector from EGR valve. Remove EGR valve cover screws and lift cover off. Inspect cover gasket and replace if damaged.Torque specCover Screws11 Nm (8 lb-ft)
- 5Remove upstream oxygen sensorDisconnect oxygen sensor electrical connector. Using oxygen sensor socket or 22mm offset wrench, remove oxygen sensor from exhaust manifold. - 7Disconnect exhaust front pipeSupport exhaust front pipe with jack stand or helper. Remove exhaust flange bolts connecting front pipe to exhaust manifold. Lower front pipe slightly and support securely. Remove and discard old flange gasket.Torque specExhaust Flange Bolts45 Nm (33 lb-ft)

- 10Clean mating surfacesUsing gasket scraper and wire brush, thoroughly clean all mating surfaces on engine block, EGR valve mounting surface, and exhaust manifold connections. Remove all old gasket material and carbon deposits. Wipe surfaces clean with shop towels. Inspect surfaces for damage or warping.
- 11Install new EGR coolerPosition new gaskets on EGR cooler mounting surfaces. Carefully position new EGR cooler into mounting location, ensuring gaskets remain properly seated. - 14Reinstall heat shield and oxygen sensorReinstall exhaust heat shield and torque bolts to specification. Apply anti-seize compound to oxygen sensor threads only (avoid contaminating sensor tip). - 15Reconnect coolant hoses and EGR componentsReconnect coolant hoses to EGR cooler inlet and outlet ports. Slide hose clamps into position and ensure secure connection. - 16Refill coolant systemUsing funnel, slowly add Toyota Super Long Life Coolant (pink) to radiator until full. Install radiator cap. Fill coolant reservoir to MAX line. Start engine and allow to reach operating temperature with heater on maximum. Monitor coolant level and add as needed to eliminate air pockets. Check for leaks around EGR cooler connections.
- 17Reinstall air intake and engine coverReinstall air intake tube assembly and secure clamps at throttle body and air filter box. Reconnect mass airflow sensor connector. Reinstall engine cover by aligning grommets and pressing firmly until seated. Reconnect negative battery terminal.
Reassembly
- Torque all fasteners to specified values using proper sequence
- Use new gaskets for all EGR and exhaust connections
- Apply anti-seize compound only to exhaust flange bolt threads and oxygen sensor threads
- Ensure all electrical connectors are fully seated with audible click
- Verify coolant hose clamps are properly positioned and tight
Verification
- Start engine and verify no coolant leaks at EGR cooler connections
- Check for exhaust leaks at all disturbed connections (listen for hissing)
- Verify coolant level is at MAX line in reservoir after engine reaches operating temperature
- Confirm no check engine light or EGR-related diagnostic trouble codes using scan tool
- Test drive vehicle and verify normal operation with no unusual smells or noises
- Recheck coolant level after test drive and top off if necessary
