This procedure covers removal and replacement of the valve cover gasket on the 2019-2024 Toyota RAV4 2.5L I4 engine to resolve oil leaks from the valve cover area.

Warnings

Allow engine to cool completely before beginning work. Hot engine components can cause severe burns.
Do not drop fasteners or debris into open engine. Foreign objects can cause catastrophic engine damage.
ℹ️The valve cover bolts must be tightened in the proper sequence to prevent gasket leaks and cover warping.

Parts

  • Valve cover gasket × 1 — Use OEM specification
  • Spark plug tube seals × 4 — Use OEM specification

Preparation

  1. Park vehicle on level surface and engage parking brake
  2. Ensure engine is completely cool to the touch
  3. Disconnect negative battery terminal and wait 5 minutes
  4. Remove engine cover by pulling upward on perimeter clips
  5. Gather all tools and parts before beginning

Procedure

  1. 1
    Remove ignition coils
Disconnect the electrical connectors from all four ignition coils by pressing the release tab and pulling straight up. Remove the single 10mm bolt from each ignition coil. Pull each coil straight up with a gentle twisting motion to remove from spark plug tubes.
  2. 2
    Remove spark plugs
Use compressed air or a clean shop towel to remove any debris from around the spark plug wells. Using a 16mm spark plug socket with extension, carefully remove all four spark plugs. Inspect plugs for condition and set aside in order.
Keep spark plug wells clean. Any debris falling into cylinders can damage pistons and valves.
  3. 3
Disconnect PCV hoses and breather tube
Locate the PCV hose connected to the left side of the valve cover. Squeeze the clamp and slide it back, then twist and pull the hose to disconnect. Disconnect the breather hose from the right side of the valve cover using the same method. Move hoses aside.
  4. 4
    Remove wiring harness brackets
Identify the wiring harness brackets mounted to the valve cover. Remove the 10mm bolts securing these brackets and carefully move the harness aside without straining any connectors.
  5. 5
    Remove valve cover bolts
Locate all valve cover bolts (typically 14 bolts around the perimeter). Remove the bolts in a crisscross pattern starting from the outside and working inward. Keep bolts organized as some may be different lengths.

  6. 6
    Remove valve cover
Gently tap the valve cover with a rubber mallet to break the gasket seal if needed. Carefully lift the valve cover straight up and away from the cylinder head. Avoid prying against the sealing surface to prevent damage.
Do not pry between valve cover and cylinder head. Damage to sealing surfaces will cause persistent oil leaks.
  7. 7
Remove old spark plug tube seals
Using needle-nose pliers or a pick tool, carefully extract the old spark plug tube seals from the valve cover. Note their orientation and seating depth for installation of new seals.

    Spark Plug Tube Seals12 Nm (9 lb-ft)
  8. 8
    Clean sealing surfaces
Use a plastic gasket scraper to carefully remove all old gasket material from both the valve cover and cylinder head mating surfaces. Clean surfaces thoroughly with brake cleaner and shop towels. Inspect for damage or warping. Ensure no debris falls into the engine.
⚠️Cover open valve train area with clean shop towels during cleaning to prevent any debris from entering the engine. Even small particles can cause severe damage.
  9. 9
Install new spark plug tube seals
Lightly lubricate new spark plug tube seals with clean engine oil. Press the seals into the valve cover by hand until they are fully seated and flush with the valve cover surface. Ensure seals are properly oriented.
    Torque spec
    Spark Plug Tube Seals12 Nm (9 lb-ft)
  10. 10
    Install new valve cover gasket
Position the new valve cover gasket in the groove on the valve cover. Ensure the gasket is fully seated in the groove around the entire perimeter and around all bolt holes. The gasket should snap into place and not require adhesive.
  11. 11
    Install valve cover
Carefully lower the valve cover onto the cylinder head, aligning the spark plug tube seals with the plug wells. Ensure all bolt holes align properly. Hand-start all valve cover bolts to ensure proper alignment before tightening any bolts.
  12. 12
Torque valve cover bolts in sequence
Using a torque wrench, tighten the valve cover bolts in a crisscross pattern starting from the center and working outward to 10.0 Nm (7.0 lb-ft). Make two complete passes: first to 50% torque, then to final specification. This ensures even gasket compression.
Follow proper tightening sequence and do not overtighten. Excessive torque will distort the cover and cause leaks.

    Valve Cover Bolts10 Nm (7 lb-ft)
  13. 13
Reinstall wiring harness brackets and hoses
Reinstall the wiring harness brackets and secure with 10mm bolts. Reconnect the PCV hose and breather tube to the valve cover, ensuring clamps are positioned properly and hoses are fully seated.
  14. 14
    Install spark plugs
Apply a small amount of anti-seize compound to the spark plug threads. Thread each spark plug by hand into the cylinder head until finger-tight. Torque spark plugs to 20.0 Nm (15.0 lb-ft) using the torque wrench and spark plug socket.
  15. 15
    Install ignition coils
Apply a small amount of dielectric grease to the inside of each ignition coil boot if desired. Push each coil firmly into the spark plug tube until it seats on the spark plug. Install the 10mm bolt for each coil and torque to 8.0 Nm (6.0 lb-ft). Reconnect all ignition coil electrical connectors.

Reassembly

  1. Reinstall engine cover by pressing down on clips until they snap into place
  2. Reconnect negative battery terminal and tighten securely
  3. Double-check all electrical connectors, hoses, and fasteners are properly secured

Verification

  • Start the engine and allow it to idle for 2-3 minutes while monitoring for abnormal noises
  • Visually inspect the valve cover perimeter for any signs of oil leakage while engine is running
  • Rev engine to 2000-2500 RPM briefly and recheck for leaks
  • Allow engine to reach operating temperature and recheck valve cover area for oil seepage
  • Verify engine runs smoothly with no misfires or rough idle
  • After first drive cycle, recheck valve cover area when engine is cool for any delayed leaks
