Warnings

Preparation

  1. Ensure vehicle is parked on level surface with parking brake engaged
  2. Disconnect 12V auxiliary battery negative terminal and wait 2 minutes

  5. Don high-voltage insulated gloves before proceeding

    Locate and remove all cable bracket bolts securing the Level 2 charging cable along its routing path. There are typically 6-8 brackets from the charge port to the onboard charger module. Keep all brackets and hardware organized for reinstallation.

    Locate the onboard charger module in the front driver side compartment. Verify again with multimeter that no voltage is present. Remove the orange high-voltage connector bolt securing the Level 2 cable to the charger input. Carefully pull the connector straight out, avoiding any twisting motion. Do not allow connector to swing and contact metal surfaces.
    ⚠️Verify zero voltage with multimeter immediately before disconnecting high-voltage connector. Orange cables carry lethal voltage if system is energized.

    Remove any remaining connector bolts at intermediate junction points along the cable run. Note the position and orientation of each connector for proper reassembly.

    Extract old charging cable
    Carefully route the old Level 2 charging cable out through the charge port opening, feeding it through all grommets and cable pass-throughs. Inspect all grommets and seals for damage and replace if necessary. Clean any corrosion or debris from the cable routing path.

    Unpack the new Level 2 charging cable assembly. Inspect all connectors for damage and verify proper installation of connector seals. Apply light coat of dielectric grease to high-voltage connector contact surfaces. Compare new cable routing to photos taken during disassembly.

    Route new cable to onboard charger
    Beginning at the charge port end, carefully route the new cable through all pass-throughs and grommets following the original path. Ensure cable does not contact any sharp edges, hot surfaces, or moving components. Leave enough slack for natural movement but avoid excessive loops.

    Align the high-voltage connector with the onboard charger input terminal. Ensure connector is fully seated with no gaps. Install the high-voltage connector bolt and torque to specification. Verify connector lock mechanism is fully engaged.
