This procedure covers removal and replacement of the EGR valve on a 2016-2024 Hyundai Tucson with the 2.5L I4 engine, including disconnection of electrical connectors, removal of the EGR tube, and installation of a new valve with proper torque specifications.
Warnings
⚠️Allow engine to cool completely before beginning work. EGR components can retain heat for over an hour after engine shutdown.

Preparation
- Ensure engine is completely cool to the touch
- Disconnect negative battery terminal and wait 3 minutes for systems to power down
- Remove engine cover by pulling upward on cover to release retaining clips
- Position drain pan beneath work area to catch any residual coolant or condensation

- 1Access EGR valve areaLocate the EGR valve on the driver's side of the engine, mounted to the intake manifold near the firewall. Remove the plastic cover or heat shield if present by removing the cover screws. - 2Disconnect EGR valve electrical connectorPress the locking tab on the EGR valve electrical connector and pull firmly to disconnect. If connector is stuck due to heat cycling, gently work it side-to-side while pulling. Do not pull on wires directly.⚠Connector locking tabs may be brittle on higher mileage vehicles. Apply even pressure to avoid breakage.
- 3Remove EGR tube connectionUsing a 14mm socket, loosen and remove the EGR tube fitting bolt that connects the EGR tube to the EGR valve. Support the tube to prevent it from falling. Note the position of any washers or gaskets for reinstallation.Torque specEGR Tube Fitting35 Nm (26 lb-ft)
- 4Separate EGR tubeGently pull the EGR tube away from the EGR valve. If the tube is stuck, carefully twist while pulling. Remove and discard the old EGR tube gasket. Inspect the tube for cracks, excessive carbon buildup, or damage. Clean the tube mating surface with a wire brush and brake cleaner if reusing.ℹ️The EGR tube may have significant carbon deposits. This is normal but excessive buildup may indicate other engine issues.
- 5Remove EGR valve mounting boltsUsing a 12mm socket with extension, remove the two or three EGR valve mounting bolts securing the valve to the intake manifold. - 6Remove EGR valve assemblyCarefully pull the EGR valve away from the intake manifold. The valve may be stuck due to carbon buildup. If stuck, gently twist while pulling - do not pry against the intake manifold. Remove and discard the old EGR valve gasket.⚠Do not allow carbon deposits or old gasket material to fall into the intake manifold opening.
- 7Clean mating surfacesThoroughly clean the intake manifold EGR valve mounting surface using a wire brush and brake cleaner. Remove all old gasket material and carbon deposits. Stuff a clean shop rag into the intake manifold opening to prevent debris entry while cleaning. Remove rag before installation and verify no debris remains in opening.⚠Ensure no cleaning debris or gasket material enters the intake manifold passages.
- 8Prepare new EGR valveVerify the new EGR valve matches the old unit in connector orientation and mounting configuration. Install a new EGR valve gasket on the valve or intake manifold mounting surface as applicable. Ensure gasket is properly seated and aligned with bolt holes.ℹ️Some replacement valves come with gasket pre-installed. Do not use double gaskets.
- 9Install new EGR valveCarefully position the new EGR valve onto the intake manifold, ensuring the gasket remains in place. Align the valve with mounting bolt holes. - 10Reconnect EGR tubeInstall a new EGR tube gasket onto the tube or valve connection point. Position the EGR tube to the EGR valve, ensuring proper alignment. - 11Reconnect electrical connectorPush the electrical connector firmly onto the EGR valve until the locking tab clicks into place. Gently tug on the connector to verify it is fully seated and locked. Ensure wiring is routed away from hot exhaust components.
- 12Reinstall covers and finalizeIf removed, reinstall any heat shields or plastic covers, tightening cover screws to 11 Nm (8 lb-ft). Reinstall the engine cover by aligning clips and pressing down until seated. Reconnect the negative battery terminal.Torque specCover Screws11 Nm (8 lb-ft)
Reassembly
- Verify all electrical connectors are fully seated and locked
- Ensure no tools or shop rags remain in engine bay
- Double-check all bolts are torqued to specification
Verification
- Start the engine and allow it to idle for 2-3 minutes while monitoring for any exhaust leaks at the EGR valve or tube connections
- Check for proper EGR valve operation by watching for smooth idle - rough idle may indicate a leak or electrical connection issue
- Use a scan tool to verify no EGR-related diagnostic trouble codes are present after a complete drive cycle
- Visually inspect all connections for signs of exhaust gas leakage (soot staining) after first test drive
