This procedure covers removal and installation of the fuel rail assembly on a 2016-2024 Hyundai Tucson with the 2.5L I4 gasoline engine, including fuel pressure relief and injector disconnection.
Warnings
⚠️Gasoline is extremely flammable. Ensure adequate ventilation and have a fire extinguisher within reach. No smoking or open flames in work area.
⚠️Fuel system is under pressure even when engine is off. Failure to relieve pressure before disconnecting lines will result in fuel spray and potential injury or fire.
⚠Fuel injectors are precision components. Do not drop or strike them against hard surfaces. Handle by the body only, not the electrical connector.
⚠Engine must be completely cool before starting this procedure to prevent burns and fuel vapor ignition.

Preparation
- Ensure engine is completely cool (at least 2 hours after last operation)
- Park vehicle on level ground and engage parking brake
- Disconnect negative battery terminal and wait 3 minutes for system de-energization
- Place shop towels around work area to absorb any fuel spillage
- Have replacement O-rings and parts ready before disassembly
Procedure
- 1Remove engine coverGrasp the engine cover firmly and pull upward to disengage the mounting grommets. The cover is friction-fit and does not require tools. Set aside in a clean area.
- 2Relieve fuel system pressureRemove the fuel pump fuse (located in the engine compartment fuse box, labeled FUEL PUMP). Attempt to start the engine and let it run until it stalls. Crank the engine for an additional 5 seconds to ensure all pressure is relieved. The engine will not start. Replace the fuse after fuel rail work is complete.⚠️This step is critical. Skipping fuel pressure relief will cause high-pressure fuel spray when lines are disconnected.
- 3Disconnect fuel supply lineLocate the main fuel supply line at the fuel rail inlet (driver side of rail). Wrap shop towels around the connection point. Using the appropriate fuel line disconnect tool, press the release tabs and pull the line straight out from the fuel rail fitting. Expect residual fuel to drain. Cap or plug the line immediately to prevent contamination.⚠Residual fuel will drain from the line even after pressure relief. Keep towels ready and avoid contact with skin.
- 4Disconnect fuel injector electrical connectorsLocate all four fuel injector electrical connectors along the fuel rail. Press the locking tab on each connector and pull straight up to disconnect. Note the connector routing for reinstallation. Move the wiring harness aside to provide clearance.
- 5Disconnect fuel pressure sensor connectorLocate the fuel pressure sensor on the fuel rail (typically on the driver side end). Press the connector locking tab and disconnect the electrical connector. Move the wiring harness aside.
- 6Remove fuel rail mounting boltsUsing a 10mm socket, remove the two fuel rail mounting bolts. These bolts secure the fuel rail to the intake manifold. Keep bolts organized for reinstallation. - 7Remove fuel rail and injectorsGrasp the fuel rail firmly with both hands. Apply steady upward force while gently rocking the rail side-to-side to extract all four fuel injectors from their bores simultaneously. The injectors are sealed with O-rings and may require moderate force. Once free, lift the entire fuel rail and injector assembly away from the engine. Place on a clean work surface.⚠Do not pull on individual injectors or use excessive force on one side of the rail, as this can damage injector seals or crack the rail.
- 8Inspect and clean injector boresInspect the four injector bores in the intake manifold for debris, carbon buildup, or damaged O-rings. Remove any old O-ring material. Clean the bores with a lint-free cloth. Do not allow debris to fall into the intake ports. Stuff clean shop towels into the bores if the rail will be off for an extended period.
- 9Prepare new fuel rail assemblyIf installing a new fuel rail, transfer fuel injectors if reusing them. If reusing the original rail, inspect for cracks or damage. Lubricate new fuel line O-rings with clean engine oil and install them onto the fuel rail inlet fitting. Ensure O-rings are seated properly in their grooves. If replacing injectors, install new injector O-rings lubricated with clean engine oil.⚠Never reuse old fuel line O-rings. Always install new O-rings to prevent fuel leaks.
- 10Install fuel rail and injectorsAlign all four fuel injectors with their respective bores in the intake manifold. Ensure each injector is oriented correctly with the electrical connector facing outward. Press down firmly and evenly on the fuel rail until all injectors are fully seated in their bores. The rail should sit flush against the mounting surface.
- 11Install fuel rail mounting boltsInstall the two fuel rail mounting bolts finger-tight, ensuring the rail is properly aligned. Using a torque wrench and 10mm socket, torque the bolts in an alternating pattern to specification. - 12Reconnect electrical connectorsReconnect all four fuel injector electrical connectors, pressing down firmly until the locking tabs click into place. Reconnect the fuel pressure sensor connector. Verify all connections are secure by gently tugging on each connector.
- 13Reconnect fuel supply lineRemove the cap or plug from the fuel supply line. Inspect the line end for damage or debris. Push the fuel line straight onto the fuel rail fitting until you hear and feel a positive click. Pull back gently on the line to verify it is locked in place.⚠The fuel line must click into place. - 14Reconnect battery and pressurize fuel systemReconnect the negative battery terminal. Turn the ignition key to the ON position (do not start engine) for 2 seconds, then turn OFF. Repeat this cycle 3 times to allow the fuel pump to pressurize the system. Inspect all fuel connections for leaks while the system is pressurized.⚠️If any fuel leaks are observed, immediately turn ignition OFF and relieve fuel pressure. Repair the leak before proceeding.
- 15Reinstall engine coverAlign the engine cover grommets with their mounting posts on the engine. Press down firmly until all grommets are fully seated and the cover is secure.
Reassembly
- Double-check that all electrical connectors are fully seated and locked
- Verify fuel supply line is properly connected and cannot be pulled free
- Ensure no tools or shop towels are left in the engine compartment
- Confirm engine cover is properly installed
Verification
- Start the engine and allow it to idle for 2 minutes while monitoring for fuel leaks at the rail and supply line connection
- Check for rough idle or misfires indicating improperly seated injectors
- Rev engine gently to 2500 RPM and verify smooth operation with no hesitation
- Inspect entire fuel rail area for fuel odor or visible wetness indicating leaks
- Scan for diagnostic trouble codes using an OBD-II scanner to verify no fuel system faults are present
- Test drive vehicle to confirm normal acceleration and engine performance
