Charge Port Seal

This procedure covers the removal and replacement of the charge port seal on a 2022 Rivian EDV 500 to restore weatherproof integrity and prevent moisture ingress into the charging system.

Preparation

1. Park vehicle on level surface and engage parking brake

4. Allow vehicle to sit for at least 5 minutes after shutdown to ensure all systems are inactive

Procedure

   Open charge port door
   Manually open the charge port door by pressing the release button on the door itself. If the door does not open, use the manual release procedure in the owner's manual or temporarily reconnect the 12V battery to use the touchscreen control, then disconnect again.

   Remove charge port door trim panel
   Using the trim panel removal tool, carefully release the retaining clips securing the charge port door inner trim panel. Start at the top edge and work around the perimeter. There are typically 4-6 clips. Remove the trim panel to expose the charge port assembly mounting area.

   Remove charge port assembly mounting fasteners
   Locate and remove the T30 Torx fasteners securing the charge port assembly to the body panel (typically 4 fasteners). Support the charge port assembly with one hand while removing the final fastener to prevent it from dropping. Note the fastener locations and any ground straps for reinstallation.

   Disconnect charge port electrical connector
   Locate the main electrical connector on the rear of the charge port assembly. Press the connector lock tab and carefully pull the connector straight back to disconnect. Do not pull on the wiring harness. If connector is difficult to remove, check for secondary locking tabs.
   ⚠Handle the electrical connector carefully. Damaged pins will require replacement of the entire wiring harness at significant cost.

   Remove charge port assembly
   Carefully pull the charge port assembly forward out of the body panel opening. Angle as needed to clear any mounting brackets. Set the assembly on a clean, protected work surface with the seal facing up for easy access.

   Inspect charge port housing and contacts
   With the assembly removed, inspect the charge port contacts for any signs of corrosion, burning, or moisture damage. Check the housing for cracks or damage. If any damage is present, document it and consult Rivian service procedures for additional repairs before proceeding.

   Remove old charge port seal
   Locate the seal retention method (typically a groove or adhesive backing). For groove-retained seals, carefully pry out the old seal using a plastic pry tool, starting at one corner and working around the perimeter. For adhesive-retained seals, use silicone sealant remover as needed. Remove all old seal material completely.

   Clean seal mounting surface
   Thoroughly clean the seal mounting groove or surface using isopropyl alcohol and a lint-free cloth. Remove all old seal residue, adhesive, dirt, and contaminants. Allow the surface to dry completely. Inspect for any cracks or damage to the mounting surface that could compromise seal integrity.

   Clean charge port door and body panel interface
   Clean the sealing surface on the body panel where the charge port assembly mounts, and the corresponding surface on the charge port door. Use isopropyl alcohol and lint-free cloth. These surfaces must be clean and dry for proper seal compression.

    Install new charge port seal
    Remove the new seal from packaging and inspect for damage. Beginning at one corner, press the new seal into the mounting groove or apply to the adhesive surface, working around the entire perimeter. Ensure the seal is fully seated with no gaps, twists, or overlaps. For adhesive-backed seals, apply firm even pressure for 30 seconds around the entire perimeter.

    Reinstall charge port assembly
    Position the charge port assembly into the body panel opening at an angle, then align with the mounting holes. Ensure no wiring is pinched. Reconnect the electrical connector by pushing firmly until the lock tab clicks into place. Verify connection security by gently pulling on the connector body (not wires).

    Install mounting fasteners
    Install all T30 Torx mounting fasteners finger-tight first to ensure proper alignment. Verify the charge port assembly is flush with the body panel and properly positioned. Tighten fasteners in a cross pattern to ensure even pressure distribution. Since no torque specification is provided, tighten fasteners firmly but do not overtighten (approximately 10-12 ft-lbs equivalent feel).

    Reinstall charge port door trim panel
    Position the inner trim panel and press firmly at each clip location until all clips are fully seated. Verify the panel is secure and flush with no gaps.

    Reconnect 12V battery and power up vehicle
    Reconnect the 12V auxiliary battery in the front compartment. Close all compartments. Power up the vehicle using the key fob or center display. Allow the vehicle systems to initialize completely (approximately 1-2 minutes).

Reassembly

1. Ensure all trim panels are properly secured with no loose clips
2. Verify charge port door opens and closes smoothly without binding
3. Confirm no tools or parts have been left in the charge port area or front compartment
4. Check that all fasteners have been reinstalled and properly tightened

Verification

• Close the charge port door and verify it seals properly with even pressure around the perimeter
• Open and close the charge port door several times to ensure smooth operation and proper seal compression
• Perform a seal integrity test by gently spraying water around the closed charge port door from multiple angles and checking for any water intrusion into the port cavity
• Connect vehicle to a charging station and verify proper charging function (charge initiation, communication with charger, no fault codes)
• Check for any warning messages or fault codes related to the charge port using the vehicle display
• Inspect the seal visually with the door closed to ensure even compression and no visible gaps
• After first charging session, inspect the charge port area for any signs of moisture or seal failure
