Procedure
- 1Remove valve cover and exhaust manifoldRemove ignition coils and spark plugs. Unbolt valve cover and remove carefully to avoid damaging gasket mating surface. Disconnect exhaust manifold from cylinder head and catalytic converter, remove mounting hardware and set aside. Clean all gasket surfaces thoroughly.
- 2Remove timing chain cover and set timingRotate crankshaft to TDC on cylinder #1 (compression stroke). Verify timing marks on camshaft sprockets align with marks on timing chain. Use crankshaft pulley holder to prevent rotation and remove crankshaft pulley bolt. Remove timing chain cover bolts in reverse sequence and carefully separate cover. Mark timing chain relationship to all sprockets with paint pen before removal.Torque specCover Bolts16 Nm (12 lb-ft)
- 3Remove timing chain and camshaftsRelease timing chain tensioner by pushing plunger and installing retaining pin. Remove timing chain guide bolts and guides. Remove VVT-i sprockets from camshafts using chain holding tool. Gradually loosen camshaft bearing cap bolts in reverse sequence (outside to inside, multiple passes). Remove camshafts and mark intake/exhaust orientation. Store camshafts on clean surface padded with shop towels.
- 4Remove cylinder headRemove cylinder head bolts in reverse of tightening sequence (starting from outside, working inward in multiple passes). Use plastic mallet to gently tap head loose if stuck. Lift cylinder head off block carefully and place on padded surface with combustion chambers facing up. Remove and discard old head gasket. Cover exposed engine block with clean shop towels to prevent debris entry.⚠Cylinder head is heavy (approximately 40 lbs). Use proper lifting technique or get assistance to avoid injury.Torque specCylinder Head Bolts65 Nm (48 lb-ft)
- 5Remove oil pan and oil pickupRemove oil pan bolts in cross pattern. Use plastic scraper or RTV cutter to separate oil pan from block without damaging sealing surfaces. Remove oil pickup tube mounting bolts and extract pickup assembly. Clean all old RTV from oil pan and block mating surfaces using plastic scraper and solvent.Torque specOil Pan Bolts12 Nm (9 lb-ft)
- 6Identify damaged piston and inspect cylinderRotate crankshaft to position the damaged piston at bottom dead center (BDC). Use ridge reamer to remove any ridge at top of cylinder bore. Measure cylinder bore with bore gauge at three depths and two orientations to check for taper and out-of-round condition. Maximum taper allowed is 0.0008 inch, out-of-round maximum 0.0004 inch. Record all measurements.⚠If cylinder bore is out of specification, engine block must be bored and honed by machine shop, requiring oversize pistons.
- 7Remove connecting rod cap and piston assemblyMark connecting rod and cap with cylinder number and orientation using permanent marker. Remove connecting rod bolts (these are TTY and must be replaced). Remove rod cap and bearing insert, keeping them together. Cover rod bolts with rubber hose to prevent crankshaft journal damage. Push piston assembly out through top of cylinder bore using wooden dowel or plastic hammer handle. Never use excessive force.Torque specConnecting Rod Bolts45 Nm (33 lb-ft)
- 8Inspect crankshaft journal and measure bearing clearanceClean crankshaft journal thoroughly with lint-free cloth and solvent. Inspect for scoring, discoloration, or damage. Measure journal diameter with micrometer at multiple points. Standard diameter is 1.8894-1.8898 inches. Place Plastigage strip on journal. Install old bearing and cap (without oil) and torque to specification. Remove cap and measure Plastigage width. Clearance should be 0.0009-0.0022 inch.⚠Do not rotate crankshaft with Plastigage installed as this will give false readings.
- 9Prepare new piston assemblyVerify new piston is correct part number and matches other pistons. Install new piston rings using ring installation tool, starting with oil control ring, then lower compression ring, then upper compression ring. Ensure ring gaps are staggered 120 degrees apart and NOT aligned with piston pin axis. Verify ring end gaps are within specification (typically 0.0098-0.0157 inch for compression rings).
- 10Install new connecting rod bearingsClean connecting rod and cap bearing surfaces thoroughly. Install new bearing inserts into rod and cap, ensuring locating tabs engage properly. Do not file or modify bearings. Apply thin coat of assembly lube or fresh engine oil to bearings and crankshaft journal. Remove protective hose from rod bolts.
- 11Install piston into cylinderLubricate piston, rings, and cylinder bore generously with fresh engine oil. Ensure piston directional mark faces front of engine. Install piston ring compressor around piston and compress rings fully. Guide connecting rod carefully into cylinder bore, keeping rod aligned with crankshaft journal. Gently tap piston crown with wooden hammer handle until piston enters bore completely. Guide connecting rod onto crankshaft journal.⚠Never force piston into bore. If resistance is felt, stop and verify ring compressor is tight and rings are not protruding.
- 12Install connecting rod cap and torque fastenersInstall new connecting rod bearings in cap. Apply thin coat of engine oil to bearing surface and new rod bolts. Install rod cap ensuring orientation marks align correctly. Install new connecting rod bolts hand tight. Torque bolts to 45 Nm (33 lb-ft), then rotate each bolt additional 90 degrees using torque angle gauge. Verify crankshaft rotates freely without binding after installation.⚠️Must use NEW connecting rod bolts. Old TTY bolts will fail under load causing catastrophic engine damage.Torque specConnecting Rod Bolts45 Nm (33 lb-ft)
- 13Reinstall oil pickup and oil panInstall oil pickup tube with new O-ring and torque mounting bolts to specification. Apply continuous 3-4mm bead of Toyota Genuine RTV gasket maker to oil pan sealing surface. Install oil pan within 3 minutes of RTV application. Install oil pan bolts and torque to 12 Nm (9 lb-ft) in cross pattern starting from center. Allow RTV to cure for minimum 2 hours before adding oil.Torque specOil Pan Bolts12 Nm (9 lb-ft)Mounting Bolts47 Nm (35 lb-ft)
- 14Reinstall cylinder headClean cylinder head and block mating surfaces thoroughly. Install new cylinder head gasket with markings facing up. Carefully position cylinder head onto block, aligning dowel pins. Install NEW cylinder head bolts with light oil on threads. Torque in proper sequence (center outward) to 65 Nm (48 lb-ft), then rotate each bolt 90 degrees, then rotate each bolt another 90 degrees (total 180 degrees additional).⚠️Cylinder head bolts are TTY and must be NEW. Reusing old bolts will cause head gasket failure and possible engine damage.⚠Follow torque sequence exactly as specified in service manual. Incorrect sequence will warp cylinder head.Torque specCylinder Head Bolts65 Nm (48 lb-ft)
- 15Reinstall camshafts and timing componentsLubricate camshaft journals and lobes with assembly lube. Install camshafts with timing marks in correct position. Install bearing caps in correct positions and torque gradually in sequence. Install timing chain guides and torque fasteners. Position timing chain on crankshaft sprocket, then install on camshaft VVT-i sprockets ensuring all timing marks align. Install chain tensioner and release plunger pin. Verify timing marks alignment and that engine rotates freely through two complete revolutions.Torque specGasket Bolts20 Nm (15 lb-ft)
- 16Install timing chain cover and finish engine reassemblyInstall new crankshaft front seal in timing cover. Apply RTV to specified locations on timing cover gasket surface per service manual.
