- Remove accessory drive belt and all belt-driven accessories (alternator, A/C compressor, power steering pump)
- Disconnect exhaust system from manifold
- Remove radiator, cooling fans, and all coolant hoses
- Support transmission with jack and remove engine mounting bolts
- Attach engine hoist with appropriate lifting brackets to cylinder head
- Remove engine from vehicle and mount securely on engine stand
- Label all removed components and store fasteners organized by assembly location
Procedure
- 1Remove external engine componentsWith engine on stand, remove valve cover, intake manifold, exhaust manifold, and all remaining external accessories. Remove ignition coils and spark plugs. Remove timing chain cover and associated components. Label and store all fasteners separately.
- 2Remove cylinder head assemblyLoosen cylinder head bolts in reverse of tightening sequence (from outside toward center in spiral pattern). Remove cylinder head bolts completely and lift cylinder head off block. Remove and discard cylinder head gasket. Cover cylinder bores with clean shop towels to prevent debris entry.⚠Cylinder head weighs approximately 35 lbs - use proper lifting technique or assistant
- 3Remove oil pan and oil pumpRemove oil pan bolts and carefully separate oil pan from block using plastic wedge. Remove oil pump pickup tube and oil pump assembly. Clean all gasket surfaces thoroughly with RTV remover and plastic scraper.Torque specOil Pan Bolts12 Nm (9 lb-ft)Oil Pump Pickup Tube12 Nm (9 lb-ft)
- 4Inspect and remove cylinder ridgeRotate crankshaft to bring piston 1 to bottom dead center. Use ridge reamer to carefully remove wear ridge at top of each cylinder bore. This prevents ring damage during piston removal. Clean all debris thoroughly after reaming. Measure cylinder bore diameter at top, middle, and bottom in two perpendicular directions to check for taper and out-of-round condition.⚠Failure to remove ridge will break piston rings during removal and installation
- 5Mark and remove connecting rod assembliesUsing permanent marker or punch, mark each connecting rod and cap with cylinder number (1-4 from timing chain end). Mark orientation arrow pointing toward front of engine. Remove connecting rod bolts and caps, keeping each set together. Push piston and rod assembly up and out through top of cylinder bore. Place pistons on clean work surface with cylinder number identification.⚠️Never interchange connecting rod caps or install on wrong cylinder - each is machined as matched setTorque specConnecting Rod Bolts45 Nm (33 lb-ft)
- 6Remove pistons from connecting rodsUsing piston pin press or appropriate mandrel, press out wrist pins from pistons. Keep each piston, pin, and rod together as a set with cylinder number marked. Discard old pistons and pins. Inspect connecting rod small end bushing for wear or damage.
- 7Inspect and prepare cylinder boresClean cylinder bores thoroughly with brake cleaner and lint-free cloths. Measure bore diameter with bore gauge or inside micrometer. Compare measurements to factory specifications. If bores are within tolerance, use 220-grit flex hone with oil to deglaze surface for proper ring seating. If out of specification, cylinder block must be bored and honed to next oversize.ℹ️Standard bore size is 90.00mm - if wear exceeds 0.05mm, oversize pistons or reboring may be required
- 8Install new pistons on connecting rodsLubricate new piston pins and connecting rod small end with assembly lube. Position new piston on connecting rod ensuring front mark on piston crown aligns with front mark on connecting rod. Install piston pin ensuring it is fully seated and retained (some designs use circlips). Verify piston rocks smoothly on pin without excessive play.⚠Piston orientation is critical - front mark must face timing chain side or engine will be damaged
- 9Install piston ringsUsing piston ring installation tool, install oil control ring expander first, then oil control ring rails (verify no overlap at gaps). Install lower compression ring with mark facing up, then upper compression ring with mark facing up. Stagger ring gaps 120 degrees apart, with no gap aligned with piston pin centerline. Check ring end gap in cylinder bore before installation (should be 0.25-0.45mm for compression rings).⚠Never install piston rings by hand - use proper ring expander tool to prevent ring breakage
- 10Install piston and rod assembliesLubricate cylinder bore, piston skirt, and rings thoroughly with clean engine oil. Install piston ring compressor on piston, ensuring all rings are fully compressed. Lubricate connecting rod bearings with assembly lube and install in rods. Position crankshaft journal at bottom dead center. Guide connecting rod into position and carefully tap piston into bore using hammer handle, ensuring front mark faces timing chain. Install connecting rod caps in correct orientation with new bolts hand-tight.⚠Verify rings are fully compressed before tapping piston - resistance indicates ring is caught
- 11Torque connecting rod boltsInstall new connecting rod bolts (TTY type must not be reused). Torque connecting rod bolts to 45 Nm (33 lb-ft), then rotate an additional 90 degrees using torque angle gauge. Verify proper bearing clearance using Plastigage if new bearings are installed (specification is 0.025-0.045mm). Rotate crankshaft to verify smooth rotation with no binding.⚠️TTY bolts must be replaced - old bolts will not achieve proper clamping force and will failTorque specConnecting Rod Bolts45 Nm (33 lb-ft)
- 12Install oil pump and oil panInstall oil pump with new gasket and torque mounting bolts to specification. Install oil pump pickup tube with new O-ring and torque to 12 Nm (9 lb-ft). Apply thin bead of Toyota FIPG sealant to oil pan mating surface. Install oil pan with new gasket and torque bolts to 12 Nm (9 lb-ft) in spiral pattern from center outward. Allow sealant to cure per manufacturer specifications before adding oil.Torque specOil Pan Bolts12 Nm (9 lb-ft)Oil Pump Pickup Tube12 Nm (9 lb-ft)
- 13Install cylinder headClean cylinder head and block mating surfaces thoroughly with solvent and plastic scraper. Verify surfaces are flat and undamaged. Position new cylinder head gasket on block ensuring all alignment dowels are seated and front mark faces up. Carefully lower cylinder head onto block. Install new cylinder head bolts hand-tight. Torque head bolts in proper sequence (center outward in spiral) to 65 Nm (48 lb-ft), then rotate each bolt an additional 90 degrees. Wait 30 minutes, then rotate each bolt another 90 degrees (total 180 degrees additional rotation).⚠️Cylinder head bolts are TTY and must be replaced - failure to do so will cause head gasket failure⚠Follow torque sequence exactly as specified in factory service manual - incorrect sequence causes warpingTorque specCylinder Head Bolts65 Nm (48 lb-ft)
- 14Install timing components and external accessoriesInstall timing chain, guides, and tensioner per factory specifications. Install timing chain cover with new gasket using proper sealant. Install water pump with new gasket. Install exhaust manifold with new gasket and torque fasteners. Install intake manifold with new gasket and torque fasteners. Install valve cover with new gasket. Install all external accessories including alternator, A/C compressor, and power steering pump with mounting bolts torqued appropriately.Torque specCover Bolts16 Nm (12 lb-ft)Mounting Bolts27 Nm (20 lb-ft)
- 15Install engine and complete assemblyRemove engine from stand and attach to engine hoist. Carefully lower engine into vehicle, aligning engine mounts and transmission. Install engine mounting bolts and torque critical mounting bolts to 47 Nm (35 lb-ft). Reconnect exhaust system, fuel lines, vacuum lines, and all electrical connectors. Install accessory drive belt. Reinstall radiator, cooling fans, and coolant hoses. Install new oil filter and fill engine with 5 quarts Toyota Genuine 0W-20 oil. Install new oil drain plug crush washer and torque drain plug to 35 Nm (26 lb-ft). Fill cooling system with Toyota Super Long Life Coolant.
