Preparation

  1. Ensure engine is completely cold before beginning work
  2. Disconnect negative battery cable

    Remove heat shield
    Remove the exhaust manifold heat shield by removing the mounting bolts. The heat shield may be in multiple pieces. Carefully remove all sections to access the exhaust manifold studs and nuts.

    Disconnect oxygen sensor
    Disconnect the electrical connector from the upstream oxygen sensor. Using a 22mm O2 sensor socket, carefully remove the oxygen sensor from the exhaust manifold. If sensor is seized, apply penetrating oil and allow to soak, or use heat if necessary. Set sensor aside in a safe location.
    Never apply anti-seize to oxygen sensor body or electrical connector portion. Apply only to threads during reinstallation.

    Disconnect exhaust downpipe
    Locate the exhaust flange connection between the exhaust manifold and front pipe/catalytic converter assembly. Remove the flange bolts connecting the downpipe to the exhaust manifold. Support the exhaust pipe to prevent it from hanging and damaging other components. Remove and discard the old flange gasket.
    Support exhaust system weight to prevent damage to catalytic converter or exhaust hangers.

    Remove exhaust manifold
    Remove the exhaust manifold nuts from the studs, working from the center outward in a crisscross pattern. If any nuts are seized or if studs break during removal, mark their locations. Once all accessible nuts are removed, carefully separate the exhaust manifold from the cylinder head. Remove and discard the old exhaust manifold gasket. Inspect the manifold mating surface for warping or cracks.

    Assess stud damage
    Inspect all stud locations in the cylinder head. Identify which studs are broken, damaged, or need replacement. Clean the area around broken studs with a wire brush. If stud broke flush with the head, use a center punch to mark the exact center of the broken stud.

    Extract broken studs
    For studs protruding from the head, use locking pliers or a stud extractor to turn counterclockwise and remove. For flush or recessed broken studs, drill a pilot hole in the center of the stud using a left-hand drill bit (starting with small size, approximately 3mm). Often the stud will begin to unscrew during this drilling process. If not, progressively increase drill bit size and use a screw extractor or stud extractor tool. Keep drill perpendicular to the cylinder head surface. Use vacuum or compressed air to remove metal shavings frequently.
    ⚠️Drilling at an angle or too deeply can damage cylinder head threads beyond repair. Work slowly and check alignment frequently.
    Wear safety glasses. Metal shavings can cause eye injury.

    Clean and chase threads
    Once all old studs are removed, thoroughly clean all stud holes in the cylinder head. Remove all debris, old thread locker, and corrosion. Use a thread chaser or tap (M8 or M10 as appropriate for your studs) to clean and restore threads in the cylinder head. Run the tap in and out several times, cleaning frequently. Use compressed air or vacuum to remove all metal particles and debris from the threaded holes and surrounding area.
    Ensure no metal shavings or debris fall into engine. Cover any open ports or passages with clean rags.

    Install new studs
    Apply a small amount of high-temperature anti-seize compound to the threads of the new exhaust manifold studs that will thread into the cylinder head (not the nut end). Thread each stud by hand into the cylinder head, ensuring they start straight and thread smoothly. Using two nuts locked together on the stud, or a stud installation tool, tighten studs to a snug fit. Studs should be firmly seated but not over-torqued. All studs should protrude equally from the cylinder head surface.
    Do not apply excessive force when installing studs. Over-torquing can strip threads in the aluminum cylinder head.

    Clean manifold mating surfaces
    Thoroughly clean the cylinder head mating surface and exhaust manifold mating surface using a gasket scraper and wire brush. Surfaces must be completely free of old gasket material, carbon deposits, and debris. Wipe clean with a lint-free cloth. Inspect surfaces for damage or warping.

    Install exhaust manifold
    Position the new exhaust manifold gasket onto the cylinder head studs, ensuring proper orientation. Carefully place the exhaust manifold over the studs and onto the gasket. Install new nuts onto all studs finger-tight. Apply a small amount of anti-seize to nut threads if specified. Tighten nuts in a crisscross pattern from the center outward in multiple passes, gradually increasing torque until reaching the specified value per the Exhaust Flange Bolts specification.
    Uneven tightening can warp the exhaust manifold or cause gasket leaks. Use proper tightening sequence.

    Reconnect exhaust downpipe
    Position a new exhaust flange gasket between the exhaust manifold and the front pipe/catalytic converter assembly. Align the flange and install the flange bolts. Apply anti-seize compound to bolt threads as specified. Tighten flange bolts to specification.

    Reinstall oxygen sensor
    Apply a thin coat of anti-seize compound to the threads only of the oxygen sensor (avoid contaminating the sensor tip or electrical connector). Thread the oxygen sensor by hand into the exhaust manifold until snug, then tighten to specification using the O2 sensor socket. Reconnect the electrical connector ensuring it clicks securely into place.

Reassembly

  1. Reinstall engine cover if equipped
  2. Reconnect negative battery cable
  3. Lower vehicle from jack stands if raised

Verification
