Blend Door Actuator

This procedure covers the removal and replacement of a blend door actuator in the HVAC system of a 2023 Rivian EDV 500, requiring dashboard access and climate control system recalibration.

Preparation

1. Park vehicle on level surface and engage parking brake

Procedure

   Remove lower dashboard trim panels
   Use trim removal tools to carefully pry out the lower driver-side dashboard knee panel. Release plastic clips by pulling gently at clip locations. Remove the underdash cover panel below steering column by releasing 4 push-pin fasteners. Set panels and hardware aside in organized manner.

   Disconnect driver-side electrical connectors
   Locate and disconnect electrical connectors for diagnostic port, hood release, and any other components attached to lower dash panel. Press release tabs and pull connectors straight out. Label or photograph each connection point for reassembly.

   Remove instrument cluster trim bezel
   Gently pry the instrument cluster surround trim away from dashboard starting at bottom corners. Work around perimeter releasing clips. Disconnect any electrical connectors for switches or controls integrated into trim piece. Remove and set aside.

   Access HVAC housing
   Remove the center console side panels if obstructing access. From below dashboard and through instrument cluster opening, locate the HVAC housing unit behind the dashboard. Use flashlight to identify the blend door actuator location on the driver-side of the HVAC housing. The actuator is a small motor unit with a electrical connector and typically 2-3 mounting fasteners.

   Disconnect blend door actuator electrical connector
   Reach behind dashboard to access the blend door actuator. Press the release tab on the electrical connector and pull straight back to disconnect. Note the connector orientation and routing of wiring harness. Inspect connector pins for corrosion or damage.

   Remove actuator mounting fasteners
   Using appropriate Torx driver (typically T20 or T25), remove the mounting screws securing blend door actuator to HVAC housing. There are usually 2-3 screws. Support actuator while removing final fastener to prevent dropping. Keep fasteners organized for reinstallation.
   ⚠Do not force or rotate the blend door shaft during actuator removal as this may damage the door mechanism inside the HVAC housing.

   Remove old blend door actuator
   Carefully pull actuator away from HVAC housing, disengaging the drive gear from the blend door shaft. The shaft is typically a D-shaped or keyed design. Rotate actuator slightly if needed to clear mounting area. Remove actuator from vehicle. Note the position of the blend door through the mounting hole if visible.

   Inspect blend door mechanism
   Using flashlight, inspect the blend door shaft and visible portions of door mechanism for damage, binding, or debris. Check that door shaft rotates freely by gently turning it by hand through partial range of motion. Clean any dust or debris from mounting surface and shaft area.

   Prepare new actuator
   Remove new blend door actuator from packaging. Verify it matches the old unit in physical dimensions, mounting hole pattern, and connector type. Do not manually force the actuator gear; it should move freely. Position the actuator gear to match the approximate position of the blend door shaft.

    Install new blend door actuator
    Align new actuator with mounting holes on HVAC housing. Carefully engage the actuator drive gear with the blend door shaft, ensuring proper mesh. The actuator should seat flush against housing without forcing. Install mounting screws and tighten in alternating pattern to secure evenly. Do not overtighten plastic housing screws.

    Reconnect actuator electrical connector
    Connect electrical harness to new actuator, ensuring connector locks with audible click. Verify wiring harness is routed properly and not pinched or stretched. Gently tug connector to confirm secure connection.

    Reconnect 12V battery and test actuator
    Reconnect 12V auxiliary battery negative terminal. Turn vehicle to ON/READY mode without starting drive motors. Access climate control system through infotainment screen. Adjust temperature settings from coldest to hottest while listening for smooth actuator operation. Verify no clicking, grinding, or binding noises occur.

    Perform HVAC system calibration
    Using Rivian diagnostic tool, perform HVAC system recalibration procedure to reset blend door actuator positions. Follow on-screen prompts to complete automatic calibration cycle. This allows the system to learn actuator travel limits and establish proper temperature control mapping. Clear any stored fault codes related to blend door operation.

    Reinstall dashboard components
    Reinstall instrument cluster trim bezel by aligning clips and pressing firmly until all clips engage. Reconnect all electrical connectors for switches and controls. Reinstall lower dashboard panels, ensuring all clips engage properly and panels sit flush. Reinstall underdash cover with push-pin fasteners. Verify all panels are secure and gaps are even.

Reassembly

1. Ensure all electrical connectors are fully seated and locked before closing panels
2. Replace any broken or damaged trim clips with new OEM clips
3. Verify no tools or parts are left in dashboard cavity before final assembly
4. Check that all dashboard panels align properly and have consistent gaps

Verification

• Start vehicle and enable climate control system
• Adjust temperature from coldest to hottest setting while monitoring airflow temperature at vents with hand
• Verify smooth temperature transitions without clicking or binding noises from dashboard
• Test both driver and passenger temperature controls to ensure independent operation if equipped with dual-zone climate
• Use diagnostic tool to verify no active or pending HVAC fault codes
• Verify proper airflow volume and temperature control across all vent positions
• Test climate control through multiple drive cycles to confirm reliable operation
• Check that automatic climate control maintains set temperature accurately
