Preparation

  1. Ensure engine is completely cold to the touch
  2. Park vehicle on level surface and engage parking brake
  3. Disconnect negative battery terminal and wait 3 minutes
  4. Remove engine cover by pulling upward on cover clips
  5. Place drain pan under radiator drain plug
  6. Open radiator cap slowly to release any residual pressure

    Drain cooling system
    Open radiator drain plug at bottom of radiator and drain approximately 2 quarts of coolant into drain pan. This is sufficient to drop coolant level below EGR cooler connections. Close drain plug when complete.

    Remove heat shields
    Locate heat shields covering the exhaust manifold and EGR cooler area. Remove all heat shield mounting bolts and carefully lift heat shields away from engine compartment. Set aside for reinstallation.

    Disconnect oxygen sensor
    Locate oxygen sensor upstream of EGR cooler connection point. Disconnect electrical connector by pressing release tab. Using O2 sensor socket or appropriate wrench, carefully unthread oxygen sensor from exhaust pipe. Avoid damaging sensor threads.

    Disconnect EGR valve electrical connector
    Locate EGR valve on top of EGR cooler assembly. Press release tab and disconnect electrical connector. Move wiring harness aside to provide access.

    Locate EGR tube connecting EGR valve to intake manifold. Remove mounting bolts at both ends of tube. Carefully separate tube from both EGR valve and intake manifold. Discard old gaskets.

    Disconnect coolant hoses
    Locate two coolant hoses connected to EGR cooler (inlet and outlet). Use flat blade screwdriver to loosen hose clamps and slide away from connections. Twist and pull hoses off EGR cooler fittings. Have shop towels ready to catch residual coolant.
    Residual coolant will drain from hoses. Keep drain pan positioned to catch spillage.

    Remove exhaust pipe flange connection
    Locate exhaust flange bolts connecting exhaust pipe to EGR cooler outlet. Apply penetrating oil if necessary. Remove all flange bolts and carefully separate exhaust pipe from EGR cooler. Support exhaust pipe with wire or jack stand to prevent strain on downstream components.
    Exhaust flange bolts are often corroded. Apply penetrating oil and allow to soak if bolts resist removal.

    Remove EGR cooler mounting bolts
    Locate EGR cooler mounting bolts securing assembly to exhaust manifold and engine block. Remove all mounting bolts while supporting cooler assembly weight. Note bolt locations and lengths for proper reinstallation.

    Remove EGR cooler assembly
    Carefully maneuver EGR cooler assembly out of engine compartment. May require tilting and rotating to clear surrounding components. Remove and discard old gasket from exhaust manifold mating surface.

    Clean mating surfaces
    Use wire brush to thoroughly clean all gasket mating surfaces on exhaust manifold, intake manifold connections, and exhaust flange. Remove all old gasket material, carbon deposits, and corrosion. Ensure surfaces are completely clean and flat for proper sealing.

    Install new EGR cooler
    Position new gasket on exhaust manifold mounting surface. Carefully maneuver new EGR cooler assembly into position, aligning mounting holes. Install mounting bolts finger-tight initially, then torque to specification in a cross-pattern sequence.

    Reconnect exhaust pipe

Start engine and allow to reach operating temperature while monitoring coolant level. Add additional coolant as needed after air purges from system.

Reassembly

  1. Reinstall engine cover by aligning clips and pressing firmly until seated
