Preparation

  1. Park vehicle on level surface and engage parking brake
  2. Disconnect negative battery cable and isolate from terminal
  3. Allow engine to cool completely (minimum 3 hours after operation)
  4. Remove engine cover and top splash shields
  5. Drain engine coolant completely from radiator petcock and engine block drain
  6. Drain engine oil and remove oil filter
  7. Remove radiator and coolant hoses for access
  8. Remove serpentine belt and accessories as needed for clearance
  9. Raise vehicle and secure on jack stands at manufacturer lift points
  10. Remove passenger side wheel and inner fender liner for access to side plugs

    Install engine support fixture or attach engine hoist to lifting eyes on cylinder head. Support engine weight securely. Remove passenger side engine mount by removing mounting bolts. Remove lower mounting bracket to allow engine tilting.

    Remove crankshaft pulley bolt using holder tool. Remove timing belt covers (upper and lower). Remove timing belt tensioner and timing belt. Remove remaining timing cover bolts to expose front freeze plugs on engine block.

    Locate all freeze plug positions
    Identify all six freeze plug locations on the 1.8L block: two on front of block behind timing cover, two on passenger side (accessed from wheel well), one on rear near bellhousing, and one on driver side below exhaust manifold. Use inspection mirror to verify condition and accessibility of each plug.
    ℹ️Rear freeze plug may require transmission mount removal and engine tilting for access. Assess accessibility before proceeding.

    Remove front freeze plugs
    Using freeze plug removal tool or center punch, carefully drive a hole or indent in center of first front freeze plug. Insert punch at angle and pry plug outward, or use slide hammer attachment. Repeat for second front plug. Clean all rust and old sealant from block bore using wire brush until bare metal is visible.
    Do not damage freeze plug bore in block. Avoid hitting too hard or using oversized punches that could deform bore surface.

    Remove passenger side freeze plugs
    Working through wheel well opening, locate two freeze plugs on passenger side of block. Use same removal technique: punch center, pry out at angle. These plugs may be corroded; apply penetrating oil if stuck. Clean bores thoroughly with wire brush.
    Limited working space increases risk of tool slippage. Ensure solid grip and controlled strikes to avoid hand injury.

    Access and remove rear freeze plug
    Tilt engine forward by raising passenger side approximately 3-4 inches using engine hoist. This provides access to rear freeze plug near bellhousing area. Remove plug using punch and pry method. Clean bore completely.
    ⚠️Verify all hoses, wires, and lines have sufficient slack before tilting engine. Check clearance around exhaust manifold and firewall.

    Remove driver side freeze plug
    From underneath vehicle, locate freeze plug on driver side of block below exhaust manifold area. May require additional heat shield removal for access. Remove plug and clean bore. This is typically the most difficult plug to access.
    Exhaust components may still retain heat even after cooling period. Verify temperature before working in this area.

    Inspect freeze plug bores
    Thoroughly inspect each freeze plug bore for corrosion, pitting, or damage. Bores must be smooth and round for proper seal. Use emery cloth to smooth minor imperfections. If bores are severely corroded or damaged, block may require machine shop repair.
    ℹ️Freeze plug leaks are often caused by internal corrosion from old coolant. Inspect coolant passages visible through plug holes for excessive rust.

    Install new freeze plugs
    Apply high-temperature freeze plug sealant around outer edge of new plug per sealant manufacturer instructions. Position plug squarely in bore with cup side facing outward (concave side toward engine interior). Using appropriately sized freeze plug driver, tap plug evenly into bore until it seats flush or slightly below block surface (approximately 1-2mm depth). Ensure plug is not cocked or tilted.
    Freeze plugs must be driven in straight and evenly. Cocked plugs will leak immediately. Use proper size driver that contacts entire plug rim.

    Install all remaining freeze plugs
    Repeat installation process for all remaining freeze plug locations. Apply sealant to each plug edge, position squarely, and drive into place with proper driver. Allow sealant to set per manufacturer instructions before filling coolant.

    Reinstall timing components

    Refill fluids and bleed cooling system
    Fill engine with 4.5 quarts of Kia Genuine 5W-20 engine oil. Slowly fill cooling system with Hyundai/Kia Long Life Coolant (Green) to proper level. Open cooling system bleeder valve if equipped. Run engine at idle with radiator cap off until thermostat opens and coolant circulates. Add coolant as needed to maintain proper level.
    Air pockets in cooling system can cause overheating. Ensure proper bleeding procedure is followed and heater operates with warm air.

    With engine at operating temperature, pressurize cooling system to 16 PSI using cooling system pressure tester. Inspect all freeze plug locations carefully for any coolant seepage. Reassembly
