Replace a single front brake rotor on a 2012 Tesla Roadster. Note: the Roadster is built on the Lotus Elise platform, so front brake hardware is largely Lotus-derived (Brembo-style fixed caliper) rather than Tesla-specific.

Warnings

⚠️The Roadster has HV battery components and orange HV cabling routed through the chassis. Do not touch, pierce, or disturb any orange cable. If you encounter HV components during this job, STOP.
Roadster is extremely low — use a low-profile jack and confirm jack pad locations per the Roadster Owner's Manual. The aluminum/composite tub is not a jacking point.
Roadster front brakes are typically a fixed multi-piston caliper (Lotus/Brembo-style), not a sliding caliper. Caliper removal procedure differs from typical Tesla Model S/3/X/Y.

Parts

Preparation

  1. Park on level ground, place transmission in gear (or P on 2.0+ with automated manual), and engage the parking brake.
  2. Exit ALL doors with the key fob away from the vehicle. Wait at least 2 minutes for HV systems to fully de-energize, even on this non-HV job.
  3. Disconnect the 12V low-voltage battery. On the Roadster the 12V auxiliary battery is typically located in the front compartment area — refer to the Roadster Owner's Manual for exact location and disconnect order.
  4. DO NOT touch, cut, or pierce ANY orange cable — these are high-voltage and lethal.
  5. If at any point you encounter an orange cable, an HV component, or are unsure if a system is de-energized: STOP and consult a Tesla-certified technician.
  6. Loosen front wheel lug nuts while the vehicle is still on the ground.
  7. Raise the front of the vehicle using manufacturer-specified jacking points and support securely on jack stands. Never work under a vehicle supported only by a jack.
  8. Remove the front wheel on the affected side.
  9. Inspect for any unexpected wiring, sensors, or HV routing near the brake assembly before proceeding.

Procedure

    Inspect and document the front brake assembly
    Photograph the caliper, brake hose routing, any wear sensor wiring, and rotor orientation. The Roadster front uses a fixed caliper bolted directly to the upright — confirm hardware configuration before disassembly.

    Support the caliper
    Position a caliper hanger or bungee from the suspension to support the caliper once removed. Do not allow the caliper to hang by the brake hose at any point.

    Remove the brake pads (if caliper allows pad removal in place)
    On a fixed caliper, brake pads are typically retained by a pin/clip and can be removed without unbolting the caliper. If pads are removable in place, extract the retaining clip and pad pin, then slide the pads out. If not, proceed to caliper removal.

    Remove the front caliper
    Unbolt the caliper from the upright using the manufacturer-specified bolts. Support the caliper on the hanger — do not stress the brake hose. Do not disconnect the hydraulic line unless absolutely necessary.
    Caliper mounting bolts on the Roadster front are torqued high and may be thread-locked from the factory — expect significant breakaway force.

    Remove the rotor retaining screw
    Locate the small set screw(s) retaining the rotor to the hub face. Use a properly fitting hex/Torx bit and steady pressure to avoid stripping. If seized, apply penetrating oil and use an impact driver if necessary.
    These screws strip easily — use the correct bit and replace if damaged.

    Remove the rotor
    Pull the rotor straight off the hub. If the rotor is seized to the hub due to corrosion, lightly tap the rotor hat (NOT the friction surface, NOT the hub) with a soft-face mallet, or use the threaded jacking holes if equipped. Do not strike aluminum suspension components.
    Roadster suspension uprights and many chassis components are aluminum — do not strike with a steel hammer.

    Clean the hub face
    Wire-brush the hub mounting face to remove rust and debris so the new rotor seats flat. Any debris between the hub and rotor will cause runout and pulsation. A light film of anti-seize on the hub face center (not on the friction surface) is acceptable.

    Prepare and install the new rotor
    Clean the new rotor friction surfaces with brake parts cleaner to remove protective shipping oil. Slide the new rotor onto the hub, aligning the set screw hole. Install and snug the rotor set screw.

    Reinstall the caliper
    Apply medium-strength thread locker to the caliper mounting bolt threads. Reinstall the caliper over the new rotor and torque the bolts to the manufacturer-specified value, following the service manual's tightening sequence.

    Reinstall brake pads (if removed)
    Reinsert pads into the caliper, install the pad retaining pin and anti-rattle clip in original orientation.

    Mount the front wheel and hand-thread all lug nuts. Lower the vehicle until the tire just contacts the ground, then torque lug nuts in a star pattern.

Reassembly

  1. Confirm all fasteners are torqued to specification.
  2. Reconnect the 12V low-voltage battery.
  3. With the vehicle stationary and engine/drive off, pump the brake pedal multiple times until firm to seat the pads against the new rotor before driving.
  4. Check brake fluid reservoir level and top off with DOT 3 if needed.
  5. Inspect the brake assembly area for any tools, rags, or loose hardware before lowering.

Verification

  • Pedal must be firm — never drive until brake pedal feel is restored after pad/caliper service.
  • At very low speed in a safe area, perform several gentle stops to confirm braking function and absence of pulling, grinding, or pulsation.
  • Bed-in the new rotor and pads per the pad manufacturer's procedure (typically a series of moderate-to-firm decelerations from moderate speeds, avoiding full stops while hot).
  • After a short test drive, re-check wheel lug torque and inspect for any fluid leaks or unusual noises.
  • Tesla recommends brake fluid replacement every 2 years regardless of mileage — if not done recently, schedule a brake fluid flush.
  • Note that Roadster service documentation is limited; if any step deviated from expected hardware, consult a Tesla Roadster-experienced technician before returning the car to regular service.
