Remove and reinstall the interior door panel (door card) on a 2012 Tesla Roadster. The Roadster shares its door structure with the Lotus Elise/Exige platform, so the door card is a relatively simple bonded/clipped panel rather than the complex multi-layer assembly found on later Teslas.

Warnings

⚠️The Roadster's 375V HV battery sits directly behind the seats. Do NOT touch, cut, or pierce any orange cable encountered during this job.
Roadster door cards are lightweight composite over a thin substrate. Pry only at clip locations or you will crack the panel — replacements are scarce and very expensive.
The Roadster body is bonded aluminum and composite. Do not lever trim tools against the painted door shell; use painter's tape and pad the contact point.

Preparation

  1. Park on level ground, place the transmission in 1st or Reverse (manual gearbox), and engage the parking brake.
  2. Exit the vehicle with the key fob and move it at least 3 meters away. Wait at least 2 minutes for low-voltage and HV systems to settle.
  3. Open the rear clamshell and disconnect the 12V auxiliary battery negative terminal (the 12V battery is located in the rear of the Roadster, behind the seats/under the rear bodywork). This disables the window/lock circuits in the door.
  4. DO NOT touch, cut, or pierce any orange cable — the Roadster's HV pack and orange cabling run through the rear of the chassis and are lethal.
  5. If you encounter an orange cable, an HV component, or are unsure whether a system is de-energized, STOP and consult a Tesla-certified technician.
  6. Fully lower the door window before starting, then disconnect the 12V — this gives clearance behind the door card.
  7. Open the door fully and support it. Lay a clean blanket or fender cover over the sill to protect the painted body.
  8. Have a small parts tray ready — Roadster door card fasteners are small and easy to lose into the door cavity.

Procedure

    Assess failure mode before removal (if diagnosing)
    If you are removing the door card to diagnose a fault: a non-working window most often traces to the window switch or motor connector inside the door; a sagging/loose card usually means broken push clips along the lower edge; rattles are typically the speaker grille or the upper trim strip. Confirm the symptom now so you know what to inspect once the card is off.

    Remove the interior door pull / armrest trim
    Locate the screws securing the interior door pull/armrest insert. On the Roadster these are typically hidden behind small plastic caps or trim plugs at each end of the pull. Carefully pry the caps out with a plastic trim tool, then remove the underlying screws. Set the pull aside.

    Remove the interior door release (handle) bezel
    The interior door release is a pull cable/lever on the Roadster. Remove the bezel/escutcheon around the lever — it is retained by one or two small screws or by hidden clips at its perimeter. Pry gently from the rear edge with a plastic trim tool. Once the bezel is free, do not yank — it sits over the lever mechanism.

    Remove the window switch / mirror switch panel
    Using a plastic trim tool, gently pry the window/mirror switch pod up from the door card from its rear edge. Once lifted, rotate it to access the connector(s) on the underside. Press the connector lock tab and unplug each harness. Set the switch pod aside on a clean surface.
    Do not let the switch pod dangle by its wires — the harness clips inside the Roadster door are fragile.

    Remove visible door card screws
    Inspect the perimeter of the door card for exposed Phillips or Torx screws — typically along the lower edge, behind the armrest pocket, and inside the door pull recess. Remove all of them and keep them organized by location; lengths can differ between positions.

    Release the door card push clips
    The door card is retained around its perimeter (typically front, lower, and rear edges) by push-in clips seated in metal or composite holes in the door shell. Insert a wide, forked plastic trim tool between the door card and the door shell, locate a clip, and pop it straight out. Work systematically: start at the lower-front corner, progress along the bottom edge to the lower-rear corner, then up the rear edge. Save the top edge for last — on most Roadster cards the top edge hooks over the inner belt line and must be lifted up and inward, not pulled outward.
    Pull each clip straight out of its hole. Levering at an angle will snap the clip stem off inside the door — common failure on these cars.

    Lift the door card off the belt line
    With all perimeter clips released, lift the door card vertically to disengage the upper hooks from the inner belt-line trim. Tilt the bottom of the card outward slightly to clear the door release lever and pull-handle openings.

    Disconnect the door release cable and remaining harnesses
    With the card pulled away a few inches, reach behind it and: (a) unhook the interior door release cable end from the lever (slide the cable barrel out of its slot, then rotate the cable housing out of its bracket); (b) disconnect any remaining electrical connectors (speaker, courtesy lamp if equipped, tweeter). Press the lock tab on each connector and pull straight out.

    Remove the door card from the vehicle
    Lift the freed door card up and away from the door. Place it face-down on a padded surface to avoid scuffing the trim. Inspect each clip on the back of the card — replace any that are broken, distorted, or missing. Inspect the vapor barrier/foam seal on the door shell; if torn, repair with butyl tape before reinstalling.

    Service / inspect (optional)
    With the card off, this is the time to service whatever you opened the door for: window regulator, speaker, lock actuator, interior release cable, or vapor barrier. Note that the Roadster door internals are largely Lotus Elise/Exige — non-Tesla parts and procedures often apply.

Reassembly

  1. Replace any damaged push clips on the back of the door card with matching units before reinstallation — reusing a cracked clip will cause a rattle within days.
  2. Verify the vapor barrier is intact and fully sealed to the door shell. Re-seal with butyl tape if needed; a torn barrier causes water in the footwell.
  3. Reconnect the interior door release cable to the lever first: seat the cable housing into its bracket, then slide the barrel end into the lever slot. Cycle the lever once to confirm the latch operates.
  4. Reconnect the speaker, courtesy lamp, and any other harness connectors. Tug-test each one.
  5. Hook the top edge of the door card over the inner belt-line trim first, then align the perimeter clips with their holes.
  6. Press each clip home with a firm flat-palm push directly over the clip — do not push on unsupported panel area, which will crack the substrate. Work around the perimeter until every clip is fully seated.
  7. Reinstall the perimeter screws. Torque door panel screws to 2.0 Nm (1.5 lb-ft) — these thread into plastic and will strip if overtightened.
  8. Reconnect the window/mirror switch pod harness, seat the pod into the door card, and press it down until the clips engage.
  9. Reinstall the door release bezel and the armrest/door pull insert. Reinstall trim plug caps over screw heads.
  10. Reconnect the 12V battery negative terminal.

Verification

  • Cycle the door lock from the key fob and from the interior switch — confirm both lock and unlock.
  • Operate the window up and down using the door switch through full travel. The Roadster window may need a brief reinitialization (hold the switch fully up for ~2 seconds at the top of travel) after a 12V disconnect.
  • Pull the interior door release — the latch should release with normal effort and the cable should not bind.
  • Close the door normally and listen for rattles. Drive over a rough surface and re-listen — any new rattle almost always means an unseated clip or a pinched harness.
  • Visually inspect the gap between the door card and the door shell around the entire perimeter — it should be uniform with no bulges (bulges = unseated clip).
  • Confirm the speaker (if reconnected) plays cleanly at moderate volume with no buzz.
