Warnings

⚠️Do not touch or cut any orange cable. Although this job is non-HV, orange HV cabling is routed under the vehicle near the HV pack — stay clear of the underbody pack area.
Verify brake fluid specification (DOT 3 vs DOT 4) by the label on the master cylinder reservoir before adding fluid. Mixing types or using the wrong spec can damage seals.
Brake fluid will damage paint and aluminum body panels on contact. The Model S body is aluminum — wipe spills immediately and flush with water.
Do not strike aluminum suspension or body components with a steel hammer. Use a dead-blow or rubber mallet only.

Preparation

  1. Park on level ground, place in P, engage parking brake.
  2. Exit ALL doors with the key fob away from the vehicle. Wait at least 2 minutes for HV systems to fully de-energize, even on this non-HV job.
  3. Disconnect the 12V (or 16V lithium, if equipped) low-voltage battery. On 2024 Plaid, the LV battery is located in the front trunk under the nose cowl panel; some Plaid units use a 16V Li-ion under the rear seat — verify by VIN.
  4. DO NOT touch, cut, or pierce ANY orange cable — these are high-voltage and lethal.
  5. If at any point you encounter an orange cable, an HV component, or are unsure if a system is de-energized: STOP and consult a Tesla-certified technician.
  6. Enable Jack Mode on the touchscreen (Controls > Service > Jack Mode) to disable air suspension auto-leveling before lifting.
  7. Loosen the front wheel lug nuts while the vehicle is on the ground.
  8. Lift the front of the vehicle at the manufacturer-specified jack points (puck pads on the pinch welds) and support on jack stands rated for EV curb weight.

  10. Open the brake fluid reservoir cap, top off if low, then re-cap loosely. Place fender covers and absorbent rags below the work area to catch fluid.

    Inspect and identify the hose routing
    Trace the front brake hose from the hard line bracket on the body/strut down to the caliper banjo fitting. Note all retaining clips, the bracket mid-point, and the orientation of the hose so the new one can be installed without twist.

    If you want to minimize fluid loss, install a brake-rated hose pinch clamp on the rubber portion of the hose above the caliper. Do not clamp on any metal or reinforced section.
    Use only a rubber-jaw brake hose clamp. Vise grips will damage the hose internal liner.

    Disconnect the hard line at the upper fitting
    Using a line/flare wrench, loosen the hard line tube nut where it threads into the brake hose at the upper bracket. Hold the hose hex with a backup wrench to prevent twisting the hose. Allow fluid to drip into the catch pan. Cap the open hard line with a clean plug to prevent contamination.
    Do not round the tube nut — a flare wrench is mandatory.

    Remove the hose retaining clip from the bracket
    Slide the U-shaped retaining clip off the hose end at the body bracket. Then pull the hose fitting downward out of the bracket. Note the orientation tab so the new hose seats the same way.

    If the hose is secured by an intermediate bracket along the strut or body, remove the bracket fastener. Set fastener aside for reuse if undamaged.

    Remove the banjo bolt at the caliper
    Place the catch pan under the caliper. Remove the banjo bolt at the caliper inlet. Discard both copper sealing washers — they must not be reused. Remove the old hose from the vehicle.
    Brake fluid will run down the caliper and onto the wheel hub. Wipe clean immediately and flush with brake cleaner before reassembly.

    Compare old and new hoses
    Lay the new hose alongside the old one. Verify length, end fitting types (banjo vs flare), bracket tab orientation, and any anti-rotation features match. Confirm the hose is the correct side (left/right) if applicable.

    Install the new hose at the caliper
    Place a NEW copper washer on each side of the banjo fitting (one between the bolt head and fitting, one between the fitting and caliper). Thread the banjo bolt by hand, then torque to spec. Ensure the hose orientation tab seats in the caliper locator before final torque.
    Always use new copper washers — reusing them will cause a slow leak.

    Route the hose and reinstall the mid bracket
    Route the hose without twist along the original path. Reinstall any intermediate bracket fastener and torque to spec.

    Connect the upper end and retaining clip
    Insert the upper hose fitting into the body bracket, aligning the orientation tab. Install the U-clip fully. Thread the hard line tube nut by hand at least 3 turns to avoid cross-threading, then tighten with a flare wrench to spec.
    If the tube nut feels stiff in the first turns, back off and re-start by hand — cross-threaded hard lines cannot be repaired in place.

    Remove pinch clamp and check for twist
    Remove the hose pinch clamp if used. With the steering at center, lock-to-lock the steering and verify the hose does not contact the tire, suspension, or body and is not twisted at any point in the travel range.

    Bleed the brake system
    Top off the master cylinder reservoir with the correct DOT spec fluid. Bleed the affected front caliper using the bleeder screw. Use the bleed sequence specified by Tesla — verify with the Service Manual; on most Model S, the sequence is farthest-from-master to closest. Continue until clean, bubble-free fluid flows. Top off reservoir frequently — never let it run dry. Torque the bleeder screw to spec.
    Tesla brake systems include a brake booster pump and ABS module. If air enters the master cylinder or ABS, a scan tool capable of commanding the ABS pump may be required to fully purge — refer to Tesla Service Manual.
    ℹ️Since the system is open, this is an ideal time to flush all four corners if 2 years have passed since the last brake fluid service.

Reassembly

  1. Verify reservoir is filled to the MAX line with the correct DOT specification fluid and re-cap fully.
  2. Reinstall the front wheel. Snug lug nuts by hand in a star pattern.
  3. Lower the vehicle to the ground.
  4. Final-torque the wheel lug nuts in a star pattern to spec.
  5. Reconnect the 12V/16V low-voltage battery.
  6. Exit Jack Mode via the touchscreen (the vehicle will re-level the air suspension).
  7. Clean any spilled brake fluid from aluminum body panels and suspension components with water and a clean rag.

Verification

  • With the vehicle still stationary, pump the brake pedal until firm. The pedal must not sink under steady pressure — a sinking pedal indicates air or a leak.
  • Inspect the banjo fitting, mid-bracket, and upper hard line connection with a flashlight after pumping the pedal — there must be zero weeping or wetness.
  • Turn the steering lock-to-lock and re-inspect for hose contact or twist.
  • Drive the vehicle at low speed in a safe area and perform progressively firmer stops. Brake feel should be identical to pre-service.
